A study on the factors influencing at corner area material thickness changes of rectangular drawing products (각통드로잉 제품의 모서리 재료두께 변화에 영향을 미치는 인자에 대한 해석 연구)

  • The analysis was carried out using the press molding analysis program by applying six parameters such as material type change, material thickness, friction coefficient, rp, rd and blank holder pressure. As a result of CAE analysis of the soft material DC04 and the relatively hard material HX300LAD, the thickness of the punch R part of the soft material was significantly reduced. The flange portion is greatly increased in thickness in the hard material by the compression action. As a result of considering the deformation amount of 0.6mm, 1.0mm, 1.5mm according to the material thickness, the influence of the thickness is considered to be very small. In case of the material thickness of 0.6mm, the rate of change increases due to the deep drawing depth relative to the material thickness. The sizes of the punches R and die R have the greatest influence on the change in thickness of the material in drawing molding, the smaller the punch R, the thinner the edges of the product, The larger the R of the die, the greater the material thickness of the flange portion. As the coefficient of friction and the blank holder pressure increase, the frictional force of the flange portion increases, which increases the radial force in the drawing process and increases the thickness change of the flange portion.

  • While recent industrial structure is various, it is small quantity batch production structure, and products requiring of various functions are increasing. In order to improve the quality of the sheared surface in cutting of inner structure bonded sheet metal the cut-off operation is mainly investigated, which is the typical shearing process in sheet metal forming technology. The sandwich sheet metals considered have inner structure which is constructed in the form of crimped expanded metal and woven metal. The inner structure is bonded between solid sheet by resistance welding or adhesive bonding. The shearing process is visualized by the computer vision system installed in front of the cut-off die and the sheared surface is measured and quantitatively compared with the help of the optical microscope after cut-off operation. From test results we found that the influence of sheared position can be observed and explained clearly and this result can be utilized to get the better sheared surface.

  • Most of automobile parts manufactured through sheet metal forming are mass-produced by using press mold. In recent years, automation and speeding up of press lines have been expanding to maximize product productivity using a press die. The proportion of the moving time in the press line is high, and therefore requires high-speed and automated equipment for the moving process. In this paper, to provide the double-moving system can be the moving time reduction and increased productivity. Developed transport system consists of the material supply, the material feeding device and the PLC controller and the devices are positioned between each of the pressing process. In this paper, the double-moving system including developed units using a multi-axial single-acting through this reduced the C/T(cycle time) and improved the productivity.

  • Funtional metal prototypes are often required in numerous industrial applications. These components are typically needed in the early stage of a project to determine form, fit and function. Recent R/P(Rapid Prototyping) part are made of soft materials such as plastics, wax, paper, these master models cannot be employed durable test in real harsh working environment. Parts by direct metal rapid tooling method, such as laser sintering, by now are hard to get net shape, pores of the green parts of powder casting method must be infiltrated to get proper strength as tool, and new type of 3D direct tooling system combining fabrication welding arc and cutting process is reported by song etc. But a system which can build directly 3D parts of high performance functional material as metal part would need long period of system development, massive investment and other serious obstacles, such as patent. In this paper, through the rapid tooling process as silicon rubber molding using R/P master model, and fabricate wax pattern in that silicon rubber mold using vacuum casting method, then we tranlsated the wax patterns to numerous metal prototypes by new investment casting process combined conventional investment casting with rapid pototyping & rapid tooling process. with this wax-injection-mold-free investment casting, we developed new investment casting process of fabricating numerous functional metal prototypes from one master model, combined 3-D CAD, R/P and conventional investment casting and tried to expect net shape measuring total dimension shrinkage from R/P part to metal part.

  • In the conventional casting and forging method, there is a disadvantage that a mold is an essential addition, and a production cost is increased when a small quantity is produced. In order to overcome this disadvantage, a metal 3D printing production method capable of directly forming a shape without a mold frame is mainly used. In particular, overseas research has been conducted on various materials, one of which is a metal printer. Similarly, domestic companies are also concentrating on the metal printer market. However, In this case of the conventional metal 3D printing method, it is difficult to meet the needs of the industry because of the high cost of materials, equipment and maintenance for product strength and production. To compensate for these weaknesses, printers have been developed that can be manufactured using sand mold, but they are not accessible to the printer company and are expensive to machine. Therefore, it is necessary to supply three-dimensional casting printers capable of metal molding by producing molds instead of conventional metal 3D printing methods. In this study, we intend to reduce the unit price by replacing the printing method used in the sand casting printer with the FDM method. In addition, Ag paste is used to design the output conditions and enable ceramic printing.

  • Increased demand for parts with micro-pattern structure made of metals, ceramics, and composites in various fields such as medical ultrasonic sensors, CT collimators, and ultra-small actuator parts. Micro powder injection molding (PIM) is a technology for manufacturing micro size, high volume, complex, precision, net-shape components from either metal or ceramic powder. In the present study, a standard mold with a variable insert core capable of producing various micro patterns was investigated. An injection molding test was performed on a standard mold using a line type micro-pattern core having an aspect ratio of 2, a slenderness ratio of 70, a pattern size of $200{\mu}m$, and a pattern spacing of $150{\mu}m$. During the filling process, the deformation of the mold with large aspect ratio and slenderness ratio was analyzed by the experiment and the numerical simulation according to the position of the gate. We proposed a mold structure that minimizes mold deformation by gate modification and enables uniform pattern filling behavior.

Development of Ternary Inorganic Binder System for Manufacturing High-Functional Ceramic Molds and Core (고기능성 세라믹 주형 및 중자 제작을 위한 3원계 무기 바인더 시스템 개발)

  • In existing ceramic mold manufacturing processes, inorganic binder systems (Si-Na, two-component system) are applied to ensure the effective firing strength of the ceramic mold and core. These inorganic binder systems makes it possible to manufacture a ceramic mold and core with high dimensional stability and effective strength. However, as in general sand casting processes, when molten metal is injected at room temperature, there is a limit to the production of thin or complex castings due to reduced fluidity caused by the rapid cooling of the molten metal. In addition, because sodium silicate generated through the vitrification reaction of the inorganic binder is converted into a liquid phase at a temperature of 1,000 ℃. or higher, it is somewhat difficult to manufacture parts through high-temperature casting. Therefore, in this study, a high-strength ceramic mold and core test piece with effective strength at high temperature was produced by applying a Si-Na-Ti three-component inorganic binder. The starting particles were coated with binary and ternary inorganic binders and mixed with an organic binder to prepare a molded body, and then heat-treated at 1,000/1,350/1,500 ℃ to prepare a fired body. In the sample where the two-component inorganic binder was applied, the glass was liquefied at a temperature of 1,000 ℃ or higher, and the strength decreased. However, the firing strength of the ceramic mold sample containing the three-component inorganic binder was improved, and it was confirmed that it was possible to manufacture a ceramic mold and core via high temperature casting.

The Effect of an Aluminum Mold on Densification of Copper Powder Under Warm Pressing (온간금형 압축시 구리 분말의 치밀화에 대한 알루미늄 몰드의 영향)

  • Densification behavior of copper powder was investigated to study the effect of an aluminum mold under warm pressing. The low flow stress of an aluminum mold is appropriate to apply hydrostatic stress to powder compacts during compaction under high temperature. The suggested powder metallurgy process is very useful under high temperature since copper powder compacts have higher relative density over axial stress of 100 MPa and show more homogeneity as compared with conventional warm pressing. Elastoplastic constitutive equation proposed by Shima and Oyane was implemented into a finite element program (ABAQUS) for densification behavior under warn pressing by using a metal mold. Finite element results agreed well with experimental data for densification and deformation of copper powder compacts in the mold.

  • A unique fabrication method for a copper micromesh is proposed and demonstrated. A PDMS mold was fabricated using a microcasting process and then used as a flexible mold in copper electroplating. The fabricated copper micromesh was well formed and connected without any cracks within the entire mold area. The experimental results verified that the fabricated features of the copper micromesh accurately followed the shape of the microstructures of the PDMS mold. This unique fabrication method provides an easy yet precise means of producing three-dimensional metal microstructures.

  • Casting structures and properties are determined by the solidification speed in the metal mold. The heat transfer characteristics of the interface between the mold and the casting is one of the major factors that control the solidification speed. According to Sully's research, the thermal resistance exists due to the air-gap formation at the mold-casting interface during the freezing process and the interface heat transfer coefficient is used to describe the degree of it. In this study, one-dimensional Stefan problem with air-gap resistance in the cylindrical geometry is considered and heat transfer characteristics is numerically examined. The temperature distribution and solidification speed are obtained by using the modified variable time step method. And the effects of the major parameters such as mold geometry, thermal conductivity, heat transfer coefficient and initial temperature of casting on the thermal characteristics are investigated.
