Composite applications to automobiles (섬유강화 복합재료와 자동차)

  • 현재 자동차용 복합재료를 생산하는데 유리한 제조방법으로는 압축성형 (Compression Molding), 액상성형(Liquid Molding), 인발성형(Pultrusion), 필라멘트 와인딩성형(Filament Winding)등이 있다. 압축성형은 현재 자동차 외장부품 성형에 널리 알려져 있는 SMC(Sheet Molding Compound)성형, 최근에 많은 연구가 되고 있는 LMPC(Low Pressure Molding Compound)성형, GMT(Glass Mat Reinforced Thermoplastics)성형 등이 있다. 액상성형은 RTM(Resin Transfer Molding)과 VARI (Vacuum Assisted Injection Molding), SRIM(Structure Reaction Injection Molding) 등이 있으며, 자동차 산업뿐만 아니라 일반 산업에서도 최근 많은 각광을 받고 있다. 그러므로 본 소고에서는 자동차용 복합재료의 제조에 널리 사용되는 성형공정에 대하여 간단히 살펴보고, 자동차 부품에 있어서의 복합재료 응용 현장과 최근 환경문제가 대두되면서 관심의 초점이 되고 있는 자동차용 복합재료 재활용 기술에 대하여 고찰하고자 한다.

Trenchless Repairing-Reinforcing Process of Underground Pipes with Advanced Composite Materials (신소재 복합재료를 이용한 비굴착 지하매설관 보수-보강공법)

  • To overcome the disadvantages of conventional excavation technology various trenchless (or excavation free, or no-dig) repair-reinforcement technologies have been developed and tried. But trenchless technologies so far developed have some drawbacks such as high cost and inconvenience of operation. In this study, a repairing-reinforcing process for underground pipes with glass fiber fabric polymer composites using VARTM (Vacuum Assisted Resin Transfer Molding) has been developed. The developed process requires shorter operation time and lower cost with smaller and simpler operating equipments than those of the conventional trenchless technologies. For the reliable operation of the developed method, a simple method to apply pressure and vacuum to the reinforcement was devised and flexible mold technology was tried. Also, resin filling and cure status during RTM process were monitored with a commercial dielectrometry cure monitoring system, LACOMCURE. From the investigation, it has been found that the developed repairing-reinforcing technology with appropriate process variables and on-line cure monitoring has many advantages over conventional methods.

Prediction of Permeability for Braided Preform (브레이드 프리폼의 투과율 계수 예측)

  • Complete prediction of second order permeability tensor for three dimensional circular braided preform is critical to understand the resin transfer molding process of composites. The permeability can be predicted by considering resin flow through the multi-axial fiber structure. In this study, permeability tensor for a 3-D circular braided preform is calculated by solving a boundary problem of a periodic unit cell. Flow field through the unit cell is obtained by using a 3-D finite volume method (FVM) and Darcy's law is utilized to obtain permeability tensor. Flow analysis for two cases that a fiber tow is regarded as impermeable solid and permeable porous medium is carried out respectively. It is found that the flow within the intra-tow region of the braided preform is negligible if inter-tow porosity is relatively high but the flow through the tow must be considered when the porosity is low. To avoid checkerboard pressure field and improve the efficiency of numerical computation, a new interpolation function for velocity variation is proposed on the basis of analytic solutions. Permeability of the braided preform is measured through a radial flow experiment and compared with the permeability predicted numerically.

Analysis of RTM Process to Manufacture Composite Bogie Frame Considering Fiber Orientation (섬유방향성을 고려한 복합소재 대차 프레임의 RTM 성형 특성 해석)

  • To reduce the weight of a railroad vehicle, a bogie frame skin is considered for manufacture using an RTM process and composite material. Compared to other processes, RTM has merits in that it demands only simple manufacturing facilities and can produce a large and complex structure in a short cycle time. On the other hand, it is important to determine the proper number and locations of gates and vents to prevent void formation inside a structure. In this study, we numerically predicted the flow pattern in a bogie frame skin during the RTM process by distinguishing the permeability of a fiber mat as isotropic or anisotropic. Using the results, we analyzed the RTM process conditions of the bogie frame to predict skin void formation, mold filling time, and optimum location of vents depending on the permeability conditions.

  • The conventional FRP (Fiber Reinforced Plastic) manufacturing process used thermoset resins for ease of molding but faced the issue of non-recyclability. To address these shortcomings, a new process utilizing thermal plastic resin was developed. However, due to the high viscosity of thermal plastic resin, problems such as fiber deformation and a reduced fiber volume fraction occurred during the high-temperature, high-pressure process. In this study, to overcome the limitations of the conventional process, fiber-reinforced composite materials were manufactured through in-situ polymerization using PLA (Poly L-Lactide) resin in the VA-RTM (Vacuum Assistance Resin Transfer Molding) process. The fiber volume of the produced specimens was calculated, and resin impregnation and porosity were confirmed through optical microscopy. Additionally, molecular weight analysis using GPC (Gel Permission Chromatography) demonstrated improvements over the conventional process and emphasized the essential requirement of temperature control.

  • 본 연구에서는 3차원 브레이딩 기계를 이용하여 제작된 6 layer의 3차원 원형 형태로 브레이드된 유리 섬유 강화 복합재료의 프리프레그를 이용하여 에폭시 수지를 모체로 하는 RTM(Resin Transfer Molding) 공정을 통해 직교 이방성 복합재료를 제작하였다. 또한 탄성한계 내에서의 구성방정식을 얻기 위해 unit cell 모델링을 통해 복합재료의 기하를 모사하고 method of cells 이론과 homogenization technique를 이용하여 복합재료의 구성방정식을 나타내는 수치해석 코드를 개발하였다. Characterization of Stitched Multiaxial Warp Knit Fabric Composites and Channel Beam Manufacturing (Stitched 다축경편 복합재료의 기계적 특성 및 U 빔 성형)

  • In the manufacturing of large scale composite structures, the cost-effective processing and the enhancement of structural performance are critical. One of the most effective ways for this purpose is to use stitched multiaxial warp knitted (MWK) perform in the resin transfer molding process. This study reports the effect of stitching on the mechanical properties of MWK composites, and the feasibility processing of the thick U-beam structure utilizing the stitched preforms. Permeability of the preform, viscosity and cure property of the epoxy resin have been measured. The results of resin flow analysis has been used in determining the gate/vent locations of the RTM mold. Cross-sectional observation of the channel beam prototype demonstrated that the resin impregnation was almost complete, except for some surrounding area of stitched yarns.

  • Preforming is crucial in resin transfer molding process using woven fabric. When shear deformation exceeds the locking angle, wrinkles are generated in the preform, which causes defects in the RTM process. Therefore, in this study, the allowable shear deformation limit of carbon fiber woven fabrics is quantified and the molding characteristics are verified using the actual fabric forming. As a result, the characteristics of creases according to the layer setups have been examined and the results have been discussed. Numerical analyses have been also performed using measured shear properties. These results have been compared with the experimental results.

A Study on the Resin Flow through Fibrous Preform in Resin Transfer Molding Process (수지이동 성형공정에서 섬유직조내의 수지유동에 관한 연구)

  • 수지이동 성형공정에서 수지가 섬유직조망에 함침될 때의 투과계수와 수지의 표면 장력으로 인하여 유동진전면에서 발생하는 모세관압을 실험적으로 측정하였다. 두 종류의 섬유조직망에 대해서 가공율이 증가함에 따라투과계수는 증가한다. 수지, 섬유 그리고 공기 가 서로 다른 세 개의 상을 구성함으로써 수지의 표면장력의 영향을 받는 비정상상태의 투 과계수가 수지의 섬유직조망에 포화된 정상상태에서 측정된 투과계수보다 본 실험에서 수행 된 모든 기공을 범위에서 크다는 것을 보여주었다. 수지 유동진전면에서 발생되는 모세관압 은 기공율이 감소함에 따라 증가하였고 섬유직 조망의 기공율이 0.469인 경우에는 금형입구 에서의 수지주입압력의 25%에 해당되는 모세관압이 발생되는 것으로 나타났다. 따라서 모 세관압을 가공조건으로 고려해다 한다는 것을 제시할수 있었다. 또한 본연구에서 사용된 임 의 배향 섬유직조망에 대해 실리콘 오일과 유리섬유 계면의 동적접촉각 측정을 통하여 섬유 배향 및 기공의 분포를 나타내는 형상인자의 값을 구함으로써 실제 RTM 공정에서 발생되 는 모세관압을 예측할 수 dLT는 기초자료를 제시하였다.

Three-Dimensional Numerical Simulation of Mold-Filing and Void Formation During Vacuum-Assisted Resin Transfer Molding (VARTM 공정에서의 금형 충전 및 기공 형성에 관한 3차원 수치해석)

  • In the vacuum assisted RTM (VARTM) process that has become the center of attention for manufacturing massive composite structures, a good evacuation of air in the fiber preform is recognized as the prime factor. The microvoids, or the dry spots, are formed as a result of improper gate/vent locations and the mold geometry. The non-uniform resin velocity at the flow front leads to the formation of microvoids in the fibers, whereas the air in the microvoids can migrate along with the resin flow during mold filling. The residual air in the internal voids of a composite structure may cause a degradation of the mechanical properties as well as the structural failure. In this study, a unified macro- and micro analysis methods were developed to investigate the formation and transport of air in resin during VARTM process. A numerical simulation program was developed to analyze the three-dimensional flow pattern as well as the macro- and microscopic distribution of air in a composite part fabricated by VARTM process.
