Numerical analysis of plasma-sprayed ceramic coatings for high-temperature applications

  • The finite element method is employed in conjunction with micromechanical modelling in order to assess the performance of ceramic thermal barrier coatings applied to structural components. The study comprises the conditions of the deposition of the coating by plasma spraying as well as the thermal cycling of the coated component, and it addresses particularly turbine blades. They are exposed to high temperature changes strongly influencing the behaviour of the core material and inducing damage in the ceramic material by intense straining. A concept of failure analysis is discussed starting from distributed microcracking in the ceramic material, progressing to the formation of macroscopic crack patterns and examining their potential for propagation across the coating. The theory is in good agreement with experimental observations, and may therefore be utilized in proposing improvements for a delayed initiation of failure, thus increasing the lifetime of components with ceramic thermal barrier coatings.

  • A comparison study of carbon coating on $LiFePO_4$ was done with two different carbon sources-petroleum pitch and Ketjen black. Raman spectroscopy and transmission electron microscopy (TEM) analysis were applied to the carbon-coated $LiFePO_4$. $LiFePO_4$ which was carbon-coated with petroleum pitch showed more uniform carbon layer and ordered carbon structure. Such uniformity and ordered structure of carbon coating layer resulted in higher initial discharge capacity and better rate capability.

  • Hybrid material(ceramic+metal) processes were developed for micro filter using ceramics coating at metal filter surface by thermal spray method, micro hole drilling at ceramic coated filter surface by femtosecond laser, and fiber laser direct welding of ceramic and metal (SUS304, SM45C) by capillary effect. Thermal spray process was used for ceramic powders and metal filters. The used ceramic powders were $Al_2O_3+40TiO_2$(Metco 131VF) powder of maximum particle size $5{\mu}m$ and ${Al_2O_3}99+$(Metco 54NS) power of maximum particle size 45m. Ceramic coated filters using thermal spray method had a great influence on powder material, particle size and coating thickness but had a fine performance as a micro filter. CW fiber laser was used to drill the top ceramic layer and melt the bottom metal layer for joining applications.

Effect of Processing Parameters and Powder Size on Microstructures and Mechanical Properties of Y2O3 Coatings Fabricated by Suspension Plasma Spray

  • The suspension plasma spray (SPS) technique has been used to obtain dense $Y_2O_3$ coatings and to overcome the drawbacks of the conventional air plasma spray (APS). SPS uses suspensions containing micrometer or sub-micrometer sized powders dispersed in liquid media. In this study, microstructure developments and mechanical properties have been investigated as functions of particle size of source material and plasma processing parameters such as plasma power and stand-off distance. The microstructure of the coating was found to be highly related to the particle size and the plasma processing parameters, and it was directly reflected in the hardness and the adhesion strength. When fine powder (BET $16.4m^2/g$) was used as a raw material in the suspension, there was, with increasing stand-off distance, a change from a dense structure with a slightly bumpy surface to a porous structure with a cauliflower-like surface. On the other hand, when a coarse powder (BET $2.8m^2/g$) was used, the coating density was lower, with microscopic splats on the surface. Using fine $Y_2O_3$ powders, the coating layer with an optimum short stand-off distance showed a high hardness of approximately 90% of that of sintered $Y_2O_3$ and an adhesion strength several times higher than that of the coating by conventional APS.

  • Recently, remote phosphors have been reported for application to white LEDs to provide enhanced phosphor efficiency compared with conventional phosphor-based white LEDs. In this study, a remote phosphor was produced by coating via screen printing on a glass substrate with different numbers of phosphor coating. The paste consists of phosphor, lowest softening glass frits, and organic binders. The remote phosphor could be well controlled by varying the phosphor content rated paste. After mounting the remote phosphor on top of a blue LED chip, CCT, CRI, and luminance efficiency were measured and values of 5300 K, 62, and 117 lm/W were respectively obtained in the 80 wt% phosphor with 3 coating layers sintered at $800^{\circ}C$.

  • SiC-based composite materials with light weight, high durability, and high-temperature stability have been actively studied for use in aerospace and defense applications. Moreover, environmental barrier coating (EBC) technologies using oxide-based ceramic materials have been studied to prevent chemical deterioration at a high temperature of $1300^{\circ}C$ or higher. In this study, an ytterbium silicate material, which has recently been actively studied as an environmental barrier coating because of its high-temperature chemical stability, is fabricated on a sintered SiC substrate. $Yb_2O_3$ and $SiO_2$ are used as the raw starting materials to form ytterbium disilicate ($Yb_2Si_2O_7$). Suspension plasma spraying is applied as the coating method. The effect of the mixing method on the particle size and distribution, which affect the coating formation behavior, is investigated using a scanning electron microscope (SEM), an energy dispersive spectrometer (EDS), and X-ray diffraction (XRD) analysis. It is found that the originally designed compounds are not effectively formed because of the refinement and vaporization of the raw material particles, i.e., $SiO_2$, and the formation of a porous coating structure. By changing the coating parameters such as the deposition distance, it is found that a denser coating structure can be formed at a closer deposition distance.

Characterization of a Functional Coating Film Synthesized on the Ceramic Substrate for Electrical Insulator Application according to Coating Method

  • For the improvement of the anti-fouling features of porcelain electrical insulators, in this study, the surface of an insulator was coated with a functional material to expand the insulator's self-cleanness. The anti-fouling and mechanical features of the functional film coating of ceramic substrates made from components like an electrical insulator were analyzed. The coating methods that were used were spray coating, dip coating, and fabric coating. Following the coating, the contact angle of the coated surface was measured, revealing that the spray coating method offered the lowest angle ($13.7^{\circ}$) and a strong hydrophilic feature. The anti-fouling analysis showed that the anti-fouling features improved as the contact angle decreased. The mechanical properties - hardness and adhesion - were both excellent at 9H and 5B, respectively, regardless of the coating method that was used.

  • For machine learning techniques, a large amount of high-quality material property data should be accumulated. In this study, several data for an alumina tape casting process were produced with the variables of slurry viscosity, gap size, and coating speed. The alumina tapes were manufactured in the range of 1,000~6,000 cps for slurry viscosity, $300{\sim}1,000{\mu}m$ for gap size, and 0.5~2.0 m/min for coating speed. As a result, the lower the viscosity, coating speed, and gap size, the more pore-free tapes could be manufactured. The viscosity of the slurry limited the minimum thickness of the tape. Green sheets with high packing density were manufactured from the slurry of 100~6,000 cps slurry viscosity, coating speed of 0.5 m/min, and a $300{\sim}500{\mu}m$ gap size.

Fabrication of Single Layer Anti-reflection Thin Film by Sol-gel Method (Sol-gel법에 의한 단층 반사 방지막 제조)

  • Anti-reflective (AR) thin film was fabricated on a glass substrate by sol-gel method. The coating solution was synthesized with TEOS (tetraethlyorthosilicate) and poly ethylene glycol (PEG, 4.0 wt%). As the withdrawal speed of coating was changed from 0.1 mm/sec to 0.3 mm/sec, the thickness and refractive index of prepared thin films were changed. The reflectance and transmittance of coating glass fabricated by the withdrawal speed of 0.1 mm/sec were 0.62% and 95.0% in visible light range. The refractive index and thickness of single layer thin film were n= 1.29 and ca. 99.0 nm.

A Development of the Coated Lead Sinker for Gill-net (자망어구용 코팅발돌의 개발)

  • The ceramic contained paint was made to replace the lead sinker for gill-net with coated lead sinker. The ceramic contained paints were coated in various conditions on the lead sinker with 19g of weight and the optimal coating condition was studied. The adaptability of the coated lead sinker was checked through the anti durability test and fishing operation with gill-net. The case of "Main material 70 wt% + Urethane thinner 30 wt% (Main material 700 $m{\ell}$ + Thinner 300 $m{\ell}$)" showed the best in the coating characteristics depending on the combination ratio of the ceramic paint contained. The coated lead sinker dried at $100^{\circ}C$ inside oven was superior to the drying in the room temperature in its surface glossiness and anti durability and faster drying time than the one dried in normal temperature. The quadruple layers of coating on lead sinker with 4 times of dipping and drying application showed the super anti durability in the coating characteristics depending on the frequency of dipping. When press is applied to the coated lead sinker, the coated layer is not detached from the sinker. In addition, the coated lead sinker was not damaged or peeled at the fishing operation about 2 months in various depths within 50m and by the materials at the bottom (sand, stone and gravel stone) and it was in good condition.
