Effect of Process Parameters on Thick-wall Thickness Casting Characteristics in Counter Pressure Casting Process (차압주조공정에서 공정변수가 후육 주조품의 주조특성에 미치는 영향)

  • The effects of the initial balancing pressure, filling pressure and maximum build-up pressure on the casting characteristics of the thick-wall thickness casting during the counter-pressure casting process were investigated. Water model experiment and a computer simulation were carried out to evaluate the characteristics during the filling and solidification stages in counter-pressure casting (CPC); as a reference, the low-pressure casting (LPC) process was used. The average dendrite cell size decreased with an increase in the solidification rate and maximum build-up pressure. A turbulent flow occurred during the filling stage of the LPC process, resulting in the formation of inner gas, while a lamellar flow pattern dominated during the CPC process and was more evident with an increase in the initial balancing pressure, improving the mechanical properties of the castings.

  • Casting structures and properties are determined by the solidification speed in the metal mold. The heat transfer characteristics of the interface between the mold and the casting is one of the major factors that control the solidification speed. According to Sully's research, the thermal resistance exists due to the air-gap formation at the mold-casting interface during the freezing process and the interface heat transfer coefficient is used to describe the degree of it. In this study, one-dimensional Stefan problem with air-gap resistance in the cylindrical geometry is considered and heat transfer characteristics is numerically examined. The temperature distribution and solidification speed are obtained by using the modified variable time step method. And the effects of the major parameters such as mold geometry, thermal conductivity, heat transfer coefficient and initial temperature of casting on the thermal characteristics are investigated.

A Study on Solidification Characteristics of Aluminum Alloy Casting Material by Pre-heated Temperature Conditions (예열온도조건에 따른 알루미늄 합금 주조재의 응고특성에 관한 연구)

  • In this study, the solidification characteristics inside the AC7A casting material was analyzed using the numerical analysis method and was verified using the experimental method by the pre-heated temperature conditions of metal casting device. For the numerical analysis, "COMSOL Multiphysics", the commercial code based on the finite element analysis(FEA), was used in order to predict the thermal deformation of the AC7A casting material including temperature, displacement and stress distribution. Also, in order to verify the results calculated by the numerical analysis, the experiment for temperature measurement inside the AC7A casting material was performed using the K-type thermocouple under the same condition of numerical analysis method. In the numerical results, thermal deformation inside AC7A casting material was well-suited for manufacturing products when the pre-heated temperatures of the metal casting device was $250^{\circ}C$. When the results of the temperature distribution were experimentally measured and were compared with those of the numerical result, it appeared that there was some temperature difference because of the latent heat by phase change heat transfer. However, the result of cooling temperature and patterns were almost similar except for the latent heat interval. The solidification characteristics was closely related to the temperature difference between the surface and inside of the casting.

Experimental Study of Bond Characteristics on Slab Reinforcement Corroded Before and After Casting (타설 전과 후에 부식시킨 슬래브 시험체의 철근 부착특성에 관한 실험적 연구)

  • Recently, Sea-sand containing high levels of chloride is being applied to on reinforced concrete structures due to the exhaustion of river-sand and environmental problems, which affects directly corrosion of rebar in the RC structures. In this paper, characteristics of corroded rebar before and after casting were studied. Test results showed that bond strength of rebar corroded after casting was decreased with increase of corrosion level more rapidly than that of rebar corroded before casting.

Casting Conditions and Solidification Characteristics of Sn-Zn Alloys (Sn-Zn합금의 주조조건과 응고특성)

  • An investigation has been conducted to describe solidification characteristics in Sn-Zn binary system and Sn-Zn-Ag ternary system added by Ag produced by the continuous casting process using heated mold as a basic study for developing Pb-free solder materials. To obtain the continuous casting rods with mirror surface and near net shape at higher casting speed, water flow rates must be increased and mold temperature must be lowered. However, surface tearing in the casting rods occured at lower continuous casting speed while break out occured at higher continuous casting speed even if optimum conditions such as water flow rate and heated mold temperature are determined. Primary ${\alpha}Sn$ and eutectic structure in unidirectioally solidified Sn-Zn alloys were finer with increased casting speed. But, directionality may not be expected for primary Zn in hypereutectic Sn-Zn alloy. It was found that the addition of $0.2{\sim}0.8%$ Ag promoted the growth of primary ${\alpha}Sn$ dendrites. The changes of tensile strength and elongation in Sn-Zn binary alloys were not observed while the increase of tensile strength and the decrease of elongation in Sn-Zn-Ag ternary alloys were observed with increased casting speed.

  • In industry, several casting process are widely used to manufacture complex and accurate blank part of hard materials such as aluminum, casting steels, bronze and magnesium alloys which are difficult to manufacture in a blank shape. Even if the casting process does not high accuracy superior surface characteristics other machining process, the casting process is widely used in manufacturing blank part. Furthermore, it is difficult to select appropriate casting process a part among several casting process. for effective selection different process, a careful decision given casting application is necessary. An appropriate casting for a given material and shape condition must be selected for novice engineers in industry. In this paper, an expert system based on an analytic network process(ANP) is suggested for best selection of casting considering a prior interdependency effect among various factors such as material, geometry, process capability, economy and equipment.

  • RP&M (Rapid Prototyping and Manufacturing) is the most appropriate technology for the small-lot production system, because the production cycle is getting shorter owing to various needs of the consumer. In this paper, rapid tooling technology is applied to the casting process. The casting process has the ability to reflect complicated shapes in one process. But it has not been widely used to make a die and mold because of the poor surface quality caused by air bubbles on the surface of the casting product. In this study, the porous casting mold is fabricated from a mixture of plaster and water-soluble binder. The porous casting mold can improve the characteristics of casting products with the help of the vacuum sealed casting process. The vacuum sealed casting process is an advanced technology that removes the air bubbles between the porous casting mould and the liquid metal, thus making the surface of the casting product finer. The purpose of this paper is to develop a high quality shoe mold using porous casting mold and to apply the RP&M technology to the shoe industry.

  • In general, hot metal castings contract and molds expand during the cooling step of a casting process. Therefore, it is important to consider both the casting and mold at the same time in a casting process analysis. For a more accurate analysis that includes the contact characteristics, matching each node of the casting and mold in the contact area is recommended. However, it is very difficult to match the nodes of the casting and the mold when generating elements due to the geometric problem of CAD model data. The present study proposes a mesh generation technique that considers mechanical contact between the casting and the mold in a casting analysis (finite element analysis). The technique focuses on the fact that the mold surrounds the casting. After generating the 3D elements for the casting, the surface elements of the casting in contact with the mold are projected inside the mold to create contact elements that coincide with the contact surface of the casting. It was confirmed that high-quality contact element information and a 3D element net can be automatically generated by the method proposed in this study.

  • The die casting process was used to manufacture a alternator housing for automobile. Specially automobile parts were required light and hight strength. Therefore simulation have been carried out die casting process of the alternator housing. In this paper, we investigated about characteristics of the die casted alternator housing the HPDC(High Pressure Die Casting) process. Also we designed the die casting die with the simulation results of the alternator housing. The MAGMAsoft and Auto-CAD was used as computer simulation and design code and used material was ADC12(Aluminum Die Casting Alloy). We present the results of filling behavior and design of die process of the alternator housing cast. The result obtained about filling behavior and design of die of the cast showed good agreement with test result.

The Basic Study on the Casting/Forging Technology of Aluminum Alloy (알루미늄 합금의 주조/단조 기술에 대한 기초연구)

  • An experimental study has been carried out to investigate casting process parameters which influence on the microstructures of cast preforms in casting/forging process of aluminum alloy. In the casting process, pouring temperature, pouring time, mold temperature, mold material, and, cooling method are selected as process parameters. With the cast preform, a forging test has been performed to compare mechanical properties of final products between casting/forging process and forging process. From the experimental results, low mold temperature and water cooling method are favorable for obtaining minute microstructures of cast preforms. Casting defects included in cast preforms. such as pores and shrinkage cavity, are eliminated by the forging process. And comparing cast/forged products with conventionally forged products, the former are almost as same as the latter in mechanical characteristics.
