점진성형에서 형상 정밀도에 영향을 미치는 공정 변수 (Effective Process Parameters on Shape Dimensional Accuracy in Incremental Sheet Metal Forming)

  • Incremental sheet metal forming is a manufacturing process to produce thin parts using sheet metals by a series of small incremental deformation. The process rarely needs dedicated dies and molds, thus, preparation time for the process is relatively short as to be compared to conventional metal forming. Spring back in sheet metal working is very common, which causes critical errors in dimensions. Incremental sheet metal forming is not fully investigated yet. Hence, incremental sheet metal forming frequently produces inaccurate parts. This paper proposes a method to minimize dimensional errors to improve shape accuracy of products manufactured by incremental forming. This study conducts experiments using an exclusive incremental forming machine and the material for these experiments are sheets of aluminum AL1015. This research defines a process parameter and selects a few factors for the experiments. The parameters employed in this paper are tool feed rate, tool diameter, step depth, material thickness, forming method, dies applied, and tool path method. In addition, their levels for each factor are determined. The plan of the experiments is designed using orthogonal array $L_8$ ($2^7$) which requires minimum number of experiments. Based on the measurements, dimensional errors are collected both on the tool contacted surfaces and on the non-contacted surfaces. The distances between the formed surfaces and the CAD models are scanned and recorded using a commercial software product. These collected data are statistically analyzed and ANOVAs (analysis of variances) are drawn up. From the ANOVAs, this paper concludes that the process parameters of tool diameter, forming depth, and forming method are the significant factors to reduce the errors on the tool contacted surface. On the other hand, the experimental factors of forming method and dies applied are the significant factors on the non-contacted surface. However, the negative forming method always produces better accuracy than the positive forming method.

모세관 다이에서 고무 복합체의 점탄성 거동에 대한 컴퓨터 모사 (Computer Simulation of Viscoelastic Flow in a Capillary Die for Rubber Compounds)

  • 고무복합체는 높은 점탄성 성질을 보이는데 압출성형 시 이 점탄성 성질 때문에 압출물이 팽창하게 된다. 그리고 팽윤양은 공정 조건에 따라서 변한다. 점탄성 성질에서 탄성 부분은 압출물의 팽창에 있어서 중요한 역할을 한다. 본 논문은 모세관 다이에서 여러 가지 고무복합체에 따른 다이팽윤을 알아보기 위해 상용 CFD 프로그램인 Polyflow를 사용하여 해석을 수행하였다. 컴퓨터 모사에서는 비선형 미분 점탄성 모델인 Phan-Thien-Tanner(PTT) 모델을 사용하였고 온도를 고러하여 해석하였다. 해석을 통해서 레저버와 모세관 다이에서 압출물의 압력, 속도, 그리고 온도 분포 등을 예측하였다. 여러 가지 고무 복합체의 다이 팽윤양을 알아보기 위해서 유량과 모세관 다이의 지름을 변경하면서 연구하였다. 본 연구를 통해서 PPT 모델은 고무 복합체에 대한 점탄성 거동을 잘 표현하고 있음을 확인할 수 있었다.

항공기용 스트링거 제작을 위한 브레이드 복합재료의 물성에 관한 연구 (A Study on the Mechanical Properties of Braid Composites for the Manufacture of Aircraft Stringer)

  • 본 논문에서는 항공기용 스트링거(Stringer)로 사용하기 위한 브레이드 복합재료(Braided composites)의 물성에 대해 연구하였다. 브레이드 프리폼(braid preform)을 $30^{\circ}$, $45^{\circ}$, $60^{\circ}$로 제작하기 위해 드럼 와인더 속도, 브레이드 속도, 멘드럴 직경과 같은 공정변수들을 정량화시켰고, 에폭시 수지 종류를 TGDDM, YD-128로 브레이드 프리폼에 다르게 적용하여 각도에 따른 브레이드 복합재료의 인장강도, 굽힘강도를 섬유부피분율에 따라 규명하였으며, TGA 분석으로 열적 특성과 에폭시 수지의 분해 온도를 조사하였다. 그 결과 브레이드 프리폼의 각도가 낮을수록 인장강도와 굽힘강도가 향상됨을 확인하였고, 분자량이 높은 에폭시 수지를 사용할 때 물리적 성질이 향상되었다.

사출/압축 공정과 인서트 오버몰딩을 이용한 탄소복합소재 성형에 대한 연구 (A study on carbon composite fabrication using injection/compression molding and insert-over molding)

  • In this study, forming of carbon composite parts was performed using an injection/compression molding process. An impregnation of matrix is determined by ability of wet and flow rate between the matrix and reinforcement. The flow rate of matrix passing through the reinforcements is a function of permeability of reinforcement, a viscosity of matrix and pressure gradient on molding, and the viscosity of the matrix depends on the mold temperature, molding pressure and shear strain of matrix. Therefore, compression molding experiment was conducted using a heating mold in order to confirm the possibility of matrix impregnation. The impregnation of the matrix through the porosities between the woven yarns was confirmed by the cross-sectional SEM image of compression molded parts. An injection molding process was also performed at a short cycle time, high molding pressure and low mold temperature than those of compression experiment conditions. Deterioration of impregnation on the surface of molded parts were caused by these injection conditions and it could be the reason of decreasing the maximum tensile strength. In order to improve impregnation of matrix on the surface, injection/compression molding and insert-over molding were applied. As a result of applying injection/compression molding and insert-over molding, it was shown that the improvement of impregnation on the surface and the maximum tensile strength was increased about 2.8 times than the virgin matrix.

언더컷 형상의 판재 성형품에 보강용 CFRP 패치의 접합을 위한 공정기술 개발 (Development of a process to apply uniform pressure to bond CFRP patches to the inner surface of undercut-shaped sheet metal parts)

  • Partial reinforcement of sheet metal parts with CFRP patch is a technology that can realize ultra-lightweight body parts while overcoming the high material cost of carbon fiber. Performing these patchworks with highly productive press equipment solves another issue of CFRP: high process costs. The A-pillar is the main body part and has an undercut shape for fastening with other parts such as roof panels and doors. Therefore, it is difficult to bond CFRP patches to the A-pillar with a general press forming tool. In this paper, a flexible system that applies uniform pressure to complex shapes using ceramic particles and silicone rubber is proposed. By benchmarking various A-pillars, a reference model with an undercut shape was designed, and the system was configured to realize a uniform pressure distribution in the model. The ceramic spherical particles failed to realize the uniform distribution of high pressure due to their high hardness and point contact characteristics, which caused damage to the CFRP patch. Compression equipment made of silicone rubber was able to achieve the required pressure level for curing the epoxy. Non-adhesion defects between the metal and the CFRP patch were confirmed in the area where the bending deformation occurred. This defect could be eliminated by optimizing the process conditions suitable for the newly developed flexible system.

콜타르를 결합재 및 함침재로 이용한 벌크 흑연 제조 (A Study on the Possibility of Bulk Graphite Manufacturing using Coal Tar as a Binder and an Impregnant)

  • 석탄 핏치의 전구체인 콜타르를 바인더 및 함침재로 이용하여 벌크흑연을 제조할 수 있는 가능성을 검토하고자 하였다. 충전재로 천연흑연을 이용하였으며, 천연흑연과 콜타르를 혼합 및 성형한 후 탄화 열처리를 실시하였다. 탄화 열처리 후 함침-재탄화를 5회 실시하여 밀도, 기공율, 압축강도, 그리고 이방성비를 측정하였다. 탄화체의 최고 밀도는 1.76 g/㎤였고, 기공율은 최소 15.6%로써 공정 제어에 의해 조절이 가능하였다. 압축강도는 최고 20.3 MPa이 얻어졌다. 탄화체의 이방비는 최대 0.34로써 강한 이방성 탄화체를 얻을 수 있었다. 따라서 콜타르를 바인더 및 함침재로 이용하여 벌크 형태의 인조흑연 제조가 가능하다는 것을 확인하였다. 또한 탄화체의 이방성을 조절하여 전기적, 기계적 방향 특성을 조절한다면 적절한 재료 설계를 통하여 다양한 분야에 응용할 수 있을 것이라 판단된다.

과산화물 상용화제 첨가가 생분해 바이오 플라스틱 필름의 물성에 미치는 영향 (Effects of Organic Peroxide Compatibilizer on the Physical Properties of the Biodegradable Plastic Film)

  • 바이오플라스틱의 니즈는 계속 증가중이며 생분해 바이오플라스틱이 실제 현장에 사용되기 위해서는 물성개선이 필요한 실정이다. 본 연구에서는 바이오플라스틱에 과산화물 첨가제를 농도별로 첨가하여 생산한 복합화 필름의 신장율, morphology, TGA 변화를 조사하였다. 신장율과 TGA는 과산화물 상용화제 첨가구가 대조구 보다 더 우수한 것으로 나타났다. 상용화제 첨가량에 따라서 압출성형공정의 생산성에 영향을 미치며, 과산화물은 적정량을 첨가하는 것이 중요한 것으로 나타났다. 복합화 필름의 morphology를 분석한 결과 수지별로 결정화 속도가 달라이형분산배열을 관찰할 수 있었고, 표면물성은 4%의 과산화물 첨가구에서 가장 좋은 것으로 나타났다. 이상의 결과로부터 복합화 생분해 필름 제조 방법으로 과산화물 상용화제를 4% 첨가한 시험구가 우수한 것으로 사료되었다.

사출 성형공정 압력에 따른 PA6/GF 복합재료의 물리적 특성 및 성능 예측 시뮬레이션에 관한 연구 (A Study on the Mechanical Properties and Performance Prediction Simulation of PA6/GF Composite Materials with Injection Molding Pressure)

  • In this study, the relationship between fiber orientation and mechanical properties with the injection pressure of polyamide-6/glass fiber composite materials manufactured by the injection molding process was investigated. Also, an actual experimental data and finite element model-based simulation data were analyzed. Specimens were manufactured through the injection molding process setting the injection pressure differently to 700, 800, 900, and 1000 bar, respectively. A morphological analysis and orientation of the PA6/GF composite material were observed using Optical microscope. Through tensile and flexural strength tests, the mechanical properties of the PA6/GF composite materials with the injection pressure were studied. As a result, it was confirmed that the mechanical properties were the superior under the injection pressure of 900 bar molding conditions. In addition, the mechanical properties of the actually manufactured specimen (PA6/GF) and virtual engineering S/W((Digimat, Abaqus) were used to compare and analyze the analysis results for the mechanical properties, and based on the reliable DB, the physical properties of the PA6/GF composite characteristics were studied.

마이크로파 복합재 성형 공정을 이용한 폴리프로필렌 접착층의 모드 I 에너지 해방률에 대한 실험적 연구 (Experimental Study on Mode-I Energy Release Rate of Polypropylene Adhesive Layer Manufactured by Microwave Composite Forming Process)

  • Recently, the composite material market is gradually growing. Various composite forming processes have been developed in order to reduce the production cost of the composite material. Unlike the conventional forming process, the microwave composite forming process has the advantage of reducing the processing time because the composite material is heated directly or indirectly at the same time. Due to this advantage, in this study, a double cantilever beam test was conducted with specimens manufactured by the microwave composite forming process. The purpose of this study was to compare mode-I energy release rate for specimens manufactured by prepreg compression forming and microwave composite forming processes. First, a microwave oven was proposed to conduct the microwave composite forming process. Double cantilever beam specimens were manufactured. After that, the double cantilever beam test was conducted to obtain the mode-I energy release rate. Mode-I energy release rates of specimens manufactured by the microwave composite forming and prepreg compression forming processes were then compared. As a result, mode-I energy release rates of specimens fabricated by the microwave composite forming process were similar to those fabricated with the prepreg compression forming process with a relatively reduced process time.

자동차 조향장치 부품 요크의 온간 밀폐 단조 적용을 위한 금형 응력 저감 설계 및 온간 단조품의 기계적 특성 분석 (Die Stress Reduction Design and Mechanical Properties Analysis of Warm Forging Process for the Application of Warm-Closed Forging of Automative Steering Unit Yoke)

  • In this study, finite element analyses were performed by applying a stress ring and split die design to relieve the tensile stress acting on the die due to high surface pressure during warm-closed forging. The applied material was a yield-ratio-control-steel (YRCS). It was used without quenching or tempering after forging. In the case of stress rings design, the number of stress rings and the tolerance for shrink fit were different. Vertical and horizontal splits were applied for insert die split design. Case 5 die with three stress rings, 0.2 % shrink fit tolerance, and vertical split was selected as an effective die design for tensile stress reduction. Based on die stress reduction analyses, Case 5 die for warm-closed forging was produced and smooth forgeability was secured, making it possible to manufacture forging product of yoke with the required geometry. In addition, controlled cooling using warm forging heat was applied to secure mechanical properties of yokes. When oil cooling was used for direct controlled cooling after warm-closed forging, a relatively uniform Rockwell hardness distribution and high mechanical properties could be obtained.
