Thixomolding of Mg-alloy is a semi-solid injection molding process utilizing thixotropic phenomenon. Using this process, higher strength, thinner wall section and tighter tolerance without porosity are obtained. It has been applied for production of near-net-shape magnesium component. To design optimal thixomolding process of Mg-alloy part, molding conditions such as slurry temperature, mold temperature and injection time should be determined properly. Selection of these parameters has been dependent upon engineers' experience and intuitiveness. In this paper, to improve mechanical properties of the thixomolded product, optimal selection of process variables such as injection velocity, barrel temperature and die temperature in the process has been studied through microstructural analysis and Taguchi method. Performance of the process is verified through experiments.
LCD-BLU (Liquid Crystal Display - Back Light Unit) is one of kernel parts of LCD unit and it consists of several optical sheets(such as prism, diffuser and protector sheets), LCP (Light Guide Plate), light source (CCFL or LED) and mold frame. The LGP of LCD-BLU is usually manufactured by forming numerous dots with $50{\sim}200{\mu}m$ in diameter on it by erosion method. But the surface of the erosion dots of LGP is very rough due to the characteristics of the erosion process during the mold fabrication, so that its light loss is high along with the dispersion of light into the surface. Accordingly, there is a limit in raising the luminance of LCD-BLU. In order to overcome the limit of current dot patterned LGP, optical pattern design with $50{\mu}m$ micro-lens was applied in the present study. Especially, the negative and positive micro-lens pattern fabricated by modified LiGA with thermal reflow process was applied to the optical design of LGP. The attention was paid to the effects of different pattern conditions to the brightness distribution of BLU with micro-lens patterned LGP. Finally, negative micro-lens patterned LGP showed superior results to the one made by positive in average luminance.
A most important progress in civilization was the introduction of mass production. One of main methods for mass production is die-casting molds. Due to the high velocity of the liquid metal, aluminum die-casting is so complex where flow momentum is critical matter in the mold filling process. Actually in complex parts, it is almost impossible to calculate the exact mold filling performance with using experimental knowledge. To manufacture the lightweight automobile bodies, aluminum die-castings play a definitive role in the automotive part industry. Due to this condition in the design procedure, the simulation is becoming more important. Simulation can make a casting system optimal and also elevate the casting quality with less experiment. The most advantage of using simulation programs is the time and cost saving of the casting layout design. For a die casting mold, generally, the casting layout design should be considered based on the relation among injection system, casting condition, gate system, and cooling system. Also, the extent or the location of product defects was differentiated according to the various relations of the above conditions. In this research, in order to optimize the casting layout design of an automotive Oil Pan_BR2E, Computer Aided Engineering (CAE) simulation was performed with three layout designs by using the simulation software (AnyCasting). The simulation results were analyzed and compared carefully in order to apply them into the production die-casting mold. During the filling process with three models, internal porosities caused by air entrapments were predicted and also compared with the modification of the gate system and overflows. With the solidification analysis, internal porosities occurring during the solidification process were predicted and also compared with the modified gate system.
In this study, design technology of a non-mechanical flow meter using fluidic oscillation generated during the fluid flow in the chamber was investigated. To with respect to design a splitter, which is the most important factor in fluid oscillation, a transient flow simulation analysis was performed for three types of shapes and changes in inlet flow velocity. The oscillation characteristics with respect to the time in each case were compared, and it was confirmed that the SM03 model was the best among the presented models. In addition, the FFT analysis of the fluid oscillation results for the SM03 model was used to obtain a linear correlation between the flow velocity change and the maximum frequency, and a frequency of 20.957 (Hz/m/s) per unit flow velocity was obtained. Finally, injection molding simulation and molding experiment of the chamber with the designed splitter were performed.
The high-pressure die-casting is one of the most effective methods to produce a large amount of products in short cycle time. This process, however, has a problem that the gas porosity defect appears easily. The generation of gas porosity is known mainly due to the air entrapment during the injection stage. Most of numerical simulations for the molten metal flow pattern observations have done in the treating of one phase fluid flow but the gas-liquid interface is essentially multi- phase phenomenon. In this paper, the two-phase fluid flow numerical simulation methods have been adapted to predict the gas porosity generations in the molten metal. The accuracy and the usefulness of the new simulation module have been emphasized and verified through some comparison experiments.
The production processes were reviewed through the injection analysis of the shift lever as a core component of an auto lever installed in the automatic transmission of cars. The injection analysis was carried out for the shift lever and rod among the components in a shift lever module. The shift lever and rod are designed for injection molding with the insertion of a tube, a pin cable plate, and a steel rod for securing the strength of the product. The charging time, failure of injection molding, weld line, air trap, and deformation were reviewed according to this insert. Analyses on various gate positions were carried out for reviewing the cultivation and deformation of fiber around major components, such as the generation section of manipulation feeling and assembly section, so that optimal gate conditions might be reviewed and reflected in the mold design. Finally, we plan to compare the analysis results with the production of trial products.

플락스틱 재료를 사용한 가공법 중에서 가장 보편적인 가공법이 사출성형이다. 플라스틱 재료의 활용도는 지속적으로 증가하고 있으며, 신소재 등의 개발로 그 적용범위 또한 확대되고 있다. 사출성형에서 수축현상은 수지의 종류, 즉 결정성 수지인지 비결정성 수지인지에 따라 크게 다르게 나타나며 사출성형시의 운전조건에 따라서도 다르다. 본 연구에서는 Al합금으로 제작되고 있는 인라인 스케이트의 프레임을 플라스틱 재료로 대체하기 위한 최적화 공정에 관한 것이다. 금형설계 전 해석을 통하여 성형공정이 최소화되는 런너와 게이트의 치수와 형상을 결정하겠다. 런너와 게이트의 치수 변화에 따른 제품의 사출성형성을 알아보겠다. 본 연구의 시뮬레이션에서는 사출성형해석용 소프트웨어인 Moldflow를 이용해서 해석을 수행하였다.
Surface defects in injection molded parts are due to the unsteady flow of polymer melt which are related to the geometries of cavity and gate, the operational conditions of injection and the rheological properties of polymer. In this study we have examined jetting phenomena in injection molding process for three kinds of PCs which have different molecular weight and structure, PBT and PC/ABS alloy with several injection speeds. We have used various cavity shapes that are tensile, flexural and impact test specimens with various gate and cavity thicknesses. Through this study we have observed that the formation of surface defect associated with jetting during filling stage in injection molding is strongly related to die swell. This means that the jetting is strongly affected by the elastic property rather than the viscous property in viscoelastic characteristics of molten polymer. Large die swell would eliminate jetting however, the retardation of die swell would stimulate jetting. In the point of mold design, reducing the thickness ratio of cavity to gate can reduce or eliminate jetting and associated surface defects regardless of magnitude of elastic property. It also enlarges process window that can produce steady flow of polymer melt in injection molding.
본 논문에서는 In-Mold Labeling(IML) 공정을 이용한 제품생산 과정에서 발생하는 잔류응력과 열변형을 예측할 수 있는 해석모델을 개발하였다. IML 은 선 공정된 필름을 금형에 넣은 후 수지를 사출하여 제품을 생산하는 방법으로, 일반적인 사출성형 공정방법에 비해 뛰어난 색감을 구현할 수 있을뿐 아니라, 반영구적 보존 등의 다양한 장점을 얻을 수 있다. 반면, IML 공정을 이용한 제품 생산의 경우 필름박리 등의 다양한 불량 현상이 발생하기도 하는데, 이 중 필름박리 현상의 주요한 원인 중 한가지로 지목되는 열 변형 현상을 수치해석을 통해 예측하고, 실제 실험결과와 비교하여 연구의 신뢰성을 검증하였다. 이는 IML 공정을 통해 생산되는 제품의 초기설계 단계로부터 필름박리 및 열 변형을 예측하는데 활용될 수 있을 것으로 기대된다.
플라스틱 나사는 경량성, 내식성, 열 및 전기절연성이 우수하여 최근 금속나사 대체용도로 사용 되고 있다. 플라스틱 나사는 사출성형에 의해 제작되며 성형과정에서 수축이 발생하여 형상정밀도가 저하된다. 특히 소형 정밀나사의 경우 마이크로미터 단위의 정밀도를 요구하는 관계로 소성가공에 의해 제작되는 금속나사를 대체하기 위해서는 많은 어려움이 따른다. 본 연구에서는 사출성형 공정의 수치해석을 통해 금형설계 인자를 결정하였고, 실험계획법을 적용하여 변형량을 최소화하기 위한 성형조건을 도출함으로써 플라스틱 나사의 형상정밀도 향상을 위한 연구를 수행하였다.
