  • This study deals with spot weld ability of dissimilar aluminum alloy sheets in order to take advantage of its lightweight and strength. The paper also shows the relationship between weld elements(i.e. current, welding time and tip force) and weld quality on the resistance spot weld part of the same and dissimilar Al alloy. The conclusions are: (1) Because of excessive tip force, deep indentation remained at the Al 5182 side which is lower stiffness at the dissimilar Al alloy. (2) Weld quality (i.e. tensile shear strength) of dissimilar Al alloy is superior to that of the same Al 6061 alloy. (3) As long cycles, fatigue life of spot weld specimen on dissimilar Al alloy sheets was better than that of the same Al alloy.

  • The Weldability of gavannealed steel using spot welder has been studied. The Results obtained are a follows; 1) Welds size and strength were increased depending on the welding time and welding current. But, the increasing rate has been decreased. 2) Deposited zinc has affected on the wear of welding tips and growth of welds but has not affected the weld's structures. 3) On shear testing of the specimen, button fracture has been observed and the value was approximately 540Kg (welds dia. approximately .phi.4mm)

  • Contact tips are required to have a higher resistance to wear and thus to have an extended life time under the advanced GMAW welding process. Several requirements have been specified and employed by domestic industries for selecting their tips for such a purpose. However no attempt has been made to justify their requirements based on the experimental data of wear resistance or life time of contact tips. In this study, five different contact tips with three different compositions were employed for actual GMA welding up to 4 hours and were evaluated their wear resistance by measuring in every one hour the area of enlarged hole at the exit side. Experimental results clearly showed that the Cr-containing tips strengthened by precipitation hardening have much better resistance to wear than those made by work hardening. It was further noticed that Cr is an excellent alloying element for improving the wear resistance of contact tips only when it is in an properly aged condition. Initial hardness may play some role in the early stage of wear but not in the later stage of welding because the microstructure of tip changes significantly by the prolonged exposure to welding arc heat. Based on these results, critical review has been made on the current requirements employed by domestic industries. Of importance is that a new guideline has been confirmed to be more reasonable.

  • This study was performed to clarification of the formation of weld discontinuities in the dissimilar laser fusion zone. Welding parameters were beam power of 1300, 1430, 1560, and 1700 W and travel speed of 1, 1.3, and 1.7 m/min. Most cavities in the fusion zone were observed near the tip. Cavities in the fusion zone observed to be formed and grown from pores in the tip. More cavities were formed as the beam position moves to the tip side. Small cavities were decreased but large cavities were increased when the energy input increased. W content in the fusion zone was increased with heat input and as the beam position close to the tip. In the fusion zone, W content in the dendrite boundary was increased with heat input. Considering the propagation path and fracture morphology, cracks were solidification cracking, and were initiated and propagated along the dendrite boundaries. The formation of cracks might be related with the W rich ${\mu}$ phase which was formed in the grain boundaries and dendrite boundaries.

  • For the purpose of clarifying the influence of welding residual stress to the fatigue crack propagations behaviour, an analytical investigation based on finite element method is performed to examine the opening behaviour of tip-closed crack in the compressive residual stress. A finite element model comprised of contact elements for the crack plane and plane stress elements for the base material is used to evaluate crack opening stress of the crack existing in the residual stress field. Also an analytical method based on the superposition principle to estimate the length of opened part of tip closed crack and the stress distribution adjacent to the crack during uploading is applied to the finite element model. The software for the analysis is ABAQUS, which is a general purpose finite element package. The results show that stresses distributed on the crack surfaces are reduced and approached to zero as the applied stresses are increased up to crack tip opening stress and no mechanical discontinuity is found at the boundary of contact elements and plane stress elements. It is verified that the opening behavior of the fatigue crack in the residual stress can be predicted by finite element method with the proposed analytical method.

  • This paper consider a six sigma project for improving the TIP life time in a spot welding process. The project follows a disciplined process of five phases: define, measure, analyze, improve, and control. A process map is used to identify process input and output variables. Nine key process input variables are selected by using C&E matrix and FMEA, and finally four vital few input variables are selected from analyze phase. The optimum process conditions of the four vital few input variables are jointly obtained by maximizing TIP life time using DOE.

  • In this study, in order to evaluate the shape and the size of the plastic zone at the notch tip before stable crack growth, a newly developed technique for plastic strain measurement, that is, the recrystallization-etching technique was applied to observe the intense strain zone at the notch tip of weld HAZ. 1) The recrystallized specimens showed that the amount of the intense strain zone, more than 20% plastic zone, was quantitatively observed as the plane strain state during the growth of the plastic zone. 2) The behavior of plastic deformation at midsection are different for parent and weld HAZ. In addition, the micro crack initiation occurs at midsection, parent and weld HAZ when the crack opening displacement(COD) value is .delta.$_{t}$=0.4mm. 3) The plastic zone for parent proceeds in the forward direction at notch tip and for weld HAZ in the right and left direction at the notch tip. 4) The relation between plastic strain energy(Wp) and COD(.delta.$_{t}$) depended on yield stress, gradient and plastic strain size.ize.

  • The problem of autobody corrosion has been addressed over the past decade by the increasing use of zinc and zinc alloy coated steels in automotive application. This paper describes the evaluation of formability, weldability and painted corrosion performance of galvalume steel sheet. This paper presents an overview of the program and some initial test results on the weldability, lifetime of the electrode tip shape of the spot welding and corrosion protection. Galvalume steel sheet improved corrosion performance and spot weldability of galvalume steel sheet was not changed under the influence of the variation of welding current. And tip shape has influenced on the lifetime of tip for galvalume steel sheet.

  • Purpose: The purpose of this study is to find the optimum working conditions for spot welding of wire Cu alloys to achieve high-level quality. The parts subject to spot welding are brush card assemblies, which are the main module of the electric movement method of the car seat. Methods: In this study, the signal-to-noise ratio(SN ratio) and the loss function [L(y)] are used as Taguchi method for dynamic characteristics. Results: The results of the study are as follows. First, the analysis of variance using SN ratio showed 6 significant factors(p = 0.1% or less) among 7 factors except press force. Second, the optimal design of the dynamic characteristics is the tip exchange cycle: 50,000 ea., the welding time is 110 ms, the pressing force is 11 kgf/cm2, the rise time is 40 ms, and the tip dressing is 3,000 ea., Tip angle is 12o and electric current is 1,800 A. Conclusion: The validity of the spot welding process of the manufacturer's brush card assembly was verified and proved to be consistent with the study results. The results of this study are expected to standardize the welding conditions and guarantee the quality level required by the customers.
