Effect of Forming Factor on Springback in U-bended and Drawn Channel (굽힘과 드로잉에서 성형인자가 탄성복원에 미치는 영향)

  • Assuring required dimensional tolerance after spingback becomes the main concern of sheet-forming die designers when formability is secured through previous tryout. As a part to build a guideline to control springback in automobile frame forming, experiments are carried out to show the effects of process parameters, such as holding force, blank size, and lubrication, on corner angles of channels formed by U-bending or by square-cup drawing and trimming. The results are resented in the viewpoint of evaluating parameters.

  • A new finite elemetn approach is introduced for direct prediction of bland shapes and strain distributions from desired final shapes in sheet metal forming. The approach deals with the geometric compatibility of finite elements, plastic deformation theory, minimization of plastic work with constraints, and a proper initial guess. The algorithm developed is applied to cylindrical cup drawing, square cup drawing, and fron fender forming to confirm its validity by demonstratin reasonable accurate numerical results of each problems. Rapid calculation with this algorithm enables easy determination of various process variables for design of sheet metal forming process.

  • Sandwich sheet with inner structure is expected to find many applications because of high stiffness to mass ratio. In order to simulate forming of sandwich sheet with pyramid core, an effective simulation method is required. Compared to the expensive model using solid elements, cost effective model using simplified elements such as shells and beams is developed. By comparing two models in terms of the cost and accuracy for unit cell deformation, a developed model shows some advantages over the model using solid elements. Evolution of two kind of forming limits, face buckling and core buckling are successfully expressed by developed model. Developed model is also applied in the simulation of square cup drawing and L-type bending. The corresponding experiments are carried out. Deformation shape and wrinkling behavior are compared and discussed. It is found that simulation results using a developed model are in good agreement with experiments.

  • Magnesium alloys are expected to be widely used for the parts of structural and electronic applications due to their lightweight and EMI shielding characteristics. While the die casting has been mainly used to manufacture the parts from the magnesium alloys, the press forming is considered as an alternative to the die casting for saving the manufacturing cost and improving the structural strength of the magnesium alloy parts. However, the magnesium alloy has low formability at room temperature and therefore, in many cases, forming at elevated temperatures is necessary to obtain the required material flow without failure. In the present study, square cup deep drawing tests using the magnesium alloy AZ31 sheet were experimentally conducted at various elevated temperatures as well as room temperature, and the corresponding finite-element simulations, which calculated the damage evolution based on the Oyane's criterion, were conducted using the stress-strain relations from the tensile tests at various temperatures. The formability predictability by the finite-element analysis was investigated by comparing the predicted damage distributions over the deformed AZ31 sheet at elevated temperatures with the corresponding experimental deformations with failures.

Forging Die Design for Vent Forming of Square Cup Battery Case (사각 컵 배터리 케이스 바닥 벤트 성형을 위한 단조 금형 설계)

  • The demand for electric motor fuel cells has surged in the automotive industry, leading to a recent increase in the demand for square aluminum cans used as fuel cell battery casings. The air vent located on the bottom of the rectangular battery casing prevents large explosions by intermittent pressure release prior to the accumulation of abnormally high pressures. Conventionally, the square cup battery casing is produced via six-step deep drawing, with the outer shape of the vent being manufactured by welding to the square battery casing. On the other hand, this study directly incorporated the air vent outlet into the bottom surface of the rectangular casing. The product of a coupled finite element analysis technique applying the thickness and contour generated from the square cup multi-step deep drawing formation analysis was used as the forging input shape. The results yielded increased prediction accuracy and the advanced prediction of defects, such as swelling and fracture. Based on the results of the initial analyses, two of the generated forging shapes were determined to be suitable, with the optimal forging shape being determined by molding analysis. The results presented here were validated by mold fabrication and a subsequent comparison of the actual and analytical results.

Comparison of Warm Deep Drawability of Stainless Steel Sheet Between Crank Press and Hydraulic Press (크랭크 프레스와 유압 프레스에서 스테인리스 강판의 온간 드로잉성 비교)

  • Warm deep drawing for optimum forming conditions to give the maximum drawing depth is investigated and compared with the results from experiments performed at room temperature. Experiments which draw square cups of STS 304 stainless steel sheet under the constant lubrication condition of teflon film are made both in a crank and hydraulic press for two kinds of specimens. The maximum drawing depth at warm forming condition reaches 1.4 times the drawing depth at room temperature in a crank press, whereas 1.6 times in a hydraulic press, and also more uniform distribution of thickness in case of warm deep drawn cup is observed. The effects of other factors on formability, such as forming temperature, speed of press and cooling of punch are examined and discussed.

  • In the present study SEAM (Shear Energy Augmented Membrane) elements have been devel-oped. Maintaining the numerical efficiency of conventional membrane elements the effect of out-of-plane deformation (transverse shear deformation) has been incorporated for the purpose of computational stabilization without introducing additional degrees of freedom. Computations are carried out for the deep drawings of square cup to check the validity and the effectiveness of proposed SEAM elements. The computational results are compared with both the existing results. And the effects of process variables like initial sheet thickness punch & die round and clearance are checked

  • In this study, a method of optimal blank design using the sensitivity analysis has been proposed. To get sensitivity a well-known commercial code PAM-STAMP has been used. In order to verify this method, formings of square cup, clover shaped cup and L shaped cup have been chosen as the examples. With the predicted optimal blank both computer simulation and experiment are performed. Excellent agreements are recognized between the numerical results and the target contour shapes. Through the investigation, the proposed systematic method of optimal blank design is found to be effective in the design of the deep drawing process.
