A Study on the PMMA Lens Fabrication for Surgical Light Based on Injection Molding Convergence Process (사출성형 융합공정 기반 수술실 무영등용 PMMA 렌즈 제작에 관한 연구)

  • We studied on the injection molding conditions of defect-free PMMA lens for surgical light. When the heat temperature of mold is low, more imperfect molding or weldlines and flow marks have showed. A defective lens depends on low fluidity of the PMMA resin and its temperature is high, a flexural strain has occurred. The longer cooling time of specimens, the more cracks have occurred due to resin crystallization. In this study, optimal molding conditions for defect-free PMMA lens is as follows. The heat temperature of core mold was 110 [$^{\circ}C$] and also the cooling time was 25 [sec]. PMMA materials can realized low expense to produce plastic optical lens and applications.

  • Liquid silicone rubber (LSR) has been widely used in automotive, electrical, and medical components. Thus, research on the use of LSR in the injection molding process is required to obtain high-quality and high-performance products. In this study, a mold was fabricated to examine the effects of the process parameters on the molding and mechanical properties of LSR parts. A computer-aided engineering analysis was used to optimize the air vent depth and curing temperature to decrease the flash at the air vents caused by the low viscosity of LSR. Temperature and pressure sensors were mounted in the mold to determine the effects of the process parameters on the temperature and pressure in the cavity. The tensile strength of the LSR parts was also examined in relation to the process parameters.

  • Experimental and numerical studies were carried out in order to investigate the processability and the transcriptability of the injection molding of micro structures. For this purpose, we designed a mold insert having micro rib patterns on a relatively thick base part. Mold insert has a base of 2mm thickness, and has nine micro ribs on that base plate. Width and height of the rib are $300{\mu}m\;and\;1200{\mu}m$, respectively. We found a phenomenon similar to 'race tracking', due to 'hesitation' in the micro ribs. As the melt flows, it starts to cool down and melt front located in the ribs near the gate cannot penetrate further because the flow resistance is large in that almost frozen portion. When the base is totally filled, the melt front away from the gate is not frozen yet. Therefore, it flows back to the gate direction through the ribs. Consequently, transcriptability of the rib far from the gate is better. We also verified this phenomenon via numerical simulation. We further investigated the effects of processing conditions, such as flow rate, packing time, packing pressure, wall temperature and melt temperature, on the transcriptability. The most dominant factor that affects the flow pattern and the transcriptability of the micro rib is flow rate. High flow rate and high melt temperature enhance the transcriptability of micro rib structure. High packing time and high packing pressure result in insignificant dimensional variations of the rib. Numerical simulation also confirms that low flow rate causes a short shot of micro ribs and high wall temperature helps the filling of the micro ribs.

  • As a trend of lightening automobiles and electronic products, several studies are currently underway to replace parts of metals with resins. In particular, heterojunctions between metals and resins are now under the spotlight. This study aims to evaluate the variation in bonding strength with process conditions when the polybutylene terephthalate (PBT) polymer is bonded to a specimen of the lightweight 6061 aluminum alloy (AL6061). Conditions of the bonding surface of the AL6061 specimen, the temperature of the injection mold, and the content of the glass fiber were considered to be process variables. Bonded specimens were manufactured for different values of these variables. Bonding strength tests were then performed on these specimens and variations were analyzed in their characteristics corresponding to those of the process conditions. Fractures in these specimens were assessed using scanning electron microscopy (SEM) to assess the fracture surface. This was then used to analyze the fracture shape and determine whether anodizing the specimen led to the development of cracks on the joint surface. Results of the above test indicated that while the surface condition of the specimen and the temperature of the injection mold significantly influenced the strength of bonding, the content of the glass fiber did not.

  • Injection pressure, an important factor in filling process, should be minimized to enhance injection molding quality. Injection pressure can be controlled by valve gate open timing. In this work, we decided the valve gate open timing to minimize the injection pressure. To solve this design problem, we integrated MAPS-3D (Mold Analysis and Plastic Solution-3Dimension), a commercial injection molding CAE tool, to PIAnO (Process Integration, Automation and Optimization), a commercial PIDO (Process Integration, and Design Optimization) tool using the file parsing method. In order to reduce computational cost, we performed an approximate optimization using meta-models that replaced expensive computer simulations. At first, we carried out DOE (Design of Experiments) using OLHD (Optimal Latin Hypercube Design) available in PIAnO. Then, we built Kriging models using the simulation results at the sampling points. Finally, we used micro GA (Genetic Algorithm) available in PIAnO. Using the proposed design approach, the injection pressure has been reduced by 13.7% compared to the initial one. This design result clearly shows the validity of the proposed design approach.

Simulation for Injection Molding of Insulation Spacers for Gas-Insulated Switches Using Thermosetting Epoxy Resin (열경화성 에폭시를 이용한 가스 절연 개폐기용 절연 스페이서의 사출 성형 최적화 시뮬레이션)

  • Injection molding is used in many industrial fields such as home appliances, vehicle parts, and electronic device parts because various resins can be molded, leading to mass production of complex shapes. Generally, the empirical prediction method is used to set the initial processing conditions of injection molding. However, this approach requires a lot of cost and its presented solution is not accurate. In this paper, injection molding was simulated through the MoldflowTM in order to manufacture the spacer for gas insulated switch. Through the simulation, the flow of the resin with respect to the diameter of the inlet was analyzed. It was found that the process was possible at a higher resin temperature as the diameter of the inlet increased. In addition, through thermal analysis during injection of the resin, it was confirmed that a stagnation phenomenon occurred at the insert portion during injection molding, and the temperature of the resin was higher than that of the mold. As in this paper, if the spacer is manufactured by optimizing the injection hole and the temperature of the injection process based on simulation, it is expected that the spacer can be manufactured with high productivity.

  • The quality of products produced by injection molding process is greatly influenced by the process variables set on the injection molding machine during manufacturing. It is very difficult to predict the quality of injection molded product considering the stochastic nature of manufacturing process, because the process variables complexly affect the quality of the injection molded product. In the present study we predicted the quality of injection molded product using Artificial Neural Network (ANN) method specifically from Multiple Input Single Output (MISO) and Multiple Input Multiple Output (MIMO) perspectives. In order to train the ANN model a systematic plan was prepared based on a combination of orthogonal sampling and random sampling methods to represent various and robust patterns with small number of experiments. According to the plan the injection molding experiments were conducted to generate data that was separated into training, validation and test data groups to optimize the parameters of the ANN model and evaluate predicting performance of 4 structures (MISO1-2, MIMO1-2). Based on the predicting performance test, it was confirmed that as the number of output variables were decreased, the predicting performance was improved. The results indicated that it is effective to use single output model when we need to predict the quality of injection molded product with high accuracy.

  • Automatic magnetic abrasive polishing (MAP), which can be applied after machining of a mold on a machine tool without unloading, is very effective for finishing a free-form surface such as a complicated injection mold. This study aimed to improve the efficiency of MAP of a non-ferrous mold surface. The magnetic array table and control of the electromagnet polarity were applied in the MAP of a free-form surface. In this study, first, the magnetic flux density on the mold surface was simulated to determine the optimal conditions for the polarity array. Then, the MAP efficiency for polishing a non-ferrous mold surface was estimated in terms of the change in the radius of curvature and the magnetic flux density. The most improved surface roughness was observed not only in the upward tool path but also in the working area of larger magnetic flux density.

  • LCD-BLU (Liquid Crystal Display - Back Light Unit) is one of kernel parts of LCD unit and it consists of several optical sheets(such as prism, diffuser and protector sheets), LCP (Light Guide Plate), light source (CCFL or LED) and mold frame. The LGP of LCD-BLU is usually manufactured by forming numerous dots with $50{\sim}200{\mu}m$ in diameter on it by erosion method. But the surface of the erosion dots of LGP is very rough due to the characteristics of the erosion process during the mold fabrication, so that its light loss is high along with the dispersion of light into the surface. Accordingly, there is a limit in raising the luminance of LCD-BLU. In order to overcome the limit of current dot patterned LGP, optical pattern design with $50{\mu}m$ micro-lens was applied in the present study. Especially, the negative and positive micro-lens pattern fabricated by modified LiGA with thermal reflow process was applied to the optical design of LGP. The attention was paid to the effects of different pattern conditions to the brightness distribution of BLU with micro-lens patterned LGP. Finally, negative micro-lens patterned LGP showed superior results to the one made by positive in average luminance.

Development and transcription estimation of an automotive interior plastic part(HD Switch Panel) with no glossy etching pattern (무광부식 패턴을 갖는 자동차 내장부품인 HD Switch Panel의 제조 및 전사성 평가)

  • In this paper, we designed and manufactured HD Switch Panel parts with micro-etched pattern. By using CAE analysis, we could predict weld-line positions and the amount of shrinkage during injection molding process. We measured the temperature distribution of the mold surface so that we could optimize the processing conditions such as mold temperature. In order to increase the transcription of micro-etched pattern, we applied the E-Mold technology and evaluated the effect of mold temperature on the surface quality. We concluded that the etched pattern was improved(more than 2.5$\to$1.5~1.7) through the measurement of surface gloss and the observation of both SEM and SPM images.
