  • Nowadays the amount of plastic products is increasing in modern industry. Plastic materials are continuously developed to satisfy the mechanical, physical, and chemical properties. The increasing application of plastic parts in automobile and aerospace industries is due to the fact that it can reduce the structural weight and can lessen the environmental contamination. Among many manufacturing technologies for plastic parts, the injection molding process is very attractive because of its low cost and short production time. Through various analyses of resin flow and molding process for the conventional gate and cooling mechanism, a new type of mold was designed which had different gate location and cooling systems. Newly designed ball seat has an excellent performances, i.e. diminished weld-line, residual stress density, higher magnitude less crack propagation and smaller dimensional contractions effect.

  • In this research, jar die of cosmetic products which is difficult to produce variously was developed and can be obtain the productivity improvement by flexibility with two system which can control the die temperature. Flow analysis of jar was performed to find out the curvature radius of parts. In order to reduce thickness of jar, cycle time, deformation, uniform curvature of internal jar was maintained by rapid cooling. In external of dies, cooling channel, injection molding condition, die temperature control system were researched to make dies low temperature.

미세 패턴 응용 도광판 제작에 관한 연구 (A study on fabrication of a micro patterned LGP)

  • Micro pyramid pattern and its array are designed to enhance the brightness and its uniformity of LGP which is one of key parts in LCD. The designed micro pyramid patterns are fabricated on a Si-wafer first through MEMS process and then a Ni-stamper is electro-plated from the Si pattern master. Adopting the fabricated Ni-stamper, LGPs are injection molded at different mold temperatures and the fidelity of the pattern replication is estimated for each molding conditions and pattern locations. The replicated patterns are found to have some defect such as local short shot or micro weld line which are believed to have negative effect on the performance of the LGP.

  • A subsea pipeline for oil/gas transportation or gas injection is subjected to extreme variations in internal pressure and temperature, which can involve a strain rate effect on the pipeline material. This paper describes the flow stress characteristics of a pipeline material called API 5L X52N PSL2, using and experimental approach. High-speed tensile tests were carried out for two metal samples taken from the base and weld parts. The target temperature was 100℃, but two other temperature levels of –20℃and 0℃ were taken into account. Three strain rates were also considered for each temperature level: quasi static, 1/s, and 10/s. Flow stress data were proposed for each temperature level according to these strain rates. The dynamic hardening behaviors of the base and weld metals appeared to be nonlinear on the log-scale strain rate axis. A very high material constant value was required for the Cowper-Symonds constitutive equation to support the experimental results.

단섬유강화 플라스틱 복합재료 구조해석 기법연구 (A study on structure analysis system for short fiber reinforced plastics)

  • 본 연구는 사출 성형 공정을 통하여 제작되는 단섬유강화 플라스틱 복합재료의 구조해석 기법에 관한 내용으로 소재의 이방성 기계물성을 예측하고 이를 구조해석에 적용하도록 하였다. 사출 성형 공정을 통하여 제작되는 단섬유강화 플라스틱 복합재료의 구조해석에 있어서 기존의 경우는 일반적으로 소재의 기계적 물성을 균질 등방성 탄성 모델로 이용하여 왔으나, 실제 부품 파손 모드와 크게 상이한 경우가 많다. 이러한 점을 극복하고자 사출 성형 g,름 해석, 일방향성 복합재료의 Halpin-Tsai 식과 배향 평균 모델을 도입하여 단섬유강화 플라스틱 복합재료의 섬유배향 효과가 고려되도록 새로운 구조해석 시스템을 개발하였다. 해석의 정확도는 시편시험 결과와의 비교를 통하여 검증하였으며, 섬유 배향 및 웰드라인 영향 및 섬유 함량에 따른 변화가 해석에 장 반영됨을 확인하였다. 또한 자동차 부품에 개발된 해석 시스템을 적용하여 균질 등방 모델과 달리 부품의 위치별로 다른 기계적 성능이 반영되고, 사출 게이트 위치에 따라 유리섬유 배향이 변화하여 부품의 성능이 달라짐을 확인하였다.

실험계획법에 의한 폴리카보네이트 차량 스위치 버튼의 사출성형공정 최적화 (Optimization of an Injection Molding Process for Polycarbonate Car Switch Buttons Using the Taguchi Method)

  • 고분자 재료로 된 자동차부품들은 주로 사출성형으로 제작되며, 이 과정에서 뒤틀림, 침전 흔적, 용입선, 수축, 잔류응력 등의 결함이 발생한다. 본 연구를 통해서 이들 결함을 제거할 수 있는 차량용 폴리카보네이트 버튼의 사출성형 공정변수를 실험계획법을 이용하여 최적화 하였다. 공정변수로는 충전압력, 금형온도, 용융온도, 충전시간을 고려했으며 FEM, 다구치법, ANOVA를 사용하여 해석하고 최적화 하였다. 최적화 결과, 충전압력은 140 MPa, 금형온도는 $105^{\circ}C$, 용융온도는 $292.5^{\circ}C$, 충전시간은 1초, 등의 공정변수 값을 얻었으며, 10.2의 S/N 비를 얻었다. 수지의 용융온도가 가장 큰 영향을 미치며, 그 다음으로 금형의 온도였다.

  • To enhance the CAE accuracy, the definition of material behavior is one of key influence on the result. In case of plastic material with fiber reinforcement, the anisotropic material behavior should be taken into account to increase of CAE accuracy. BASF has developed an innovative CAE tool, ULTRASIM$^R$, which is capable of generating material models of thermoplastic materials for structural simulation. ULTRASIM$^R$, not only the glass fiber orientation effect, but also the weld line effect, tensile-compression anisotropy, strain rate effect are combined in a non-linear material law, which will be evaluated in a unique failure criterion, thus resulting in an highly accurate CAE approach.

Materials Integrity Analysis for Application of Hyper Duplex Stainless Steels to Korean Nuclear Power Plants

  • Hyper duplex stainless steels have been developed in Korea for the purpose of application to the seawater system of Korean nuclear power plants. This system supplies seawater to cooling water heat exchanger tubes, related pipes and chlorine injection system. In normal operation, seawater is supplied to heat exchanger through the exit of circulating water pump headers, and the heat exchanged sea water is extracted to the discharge pipes in circulating water system connected to the circulating water discharge lines. The high flow velocity of some part of seawater system in nuclear power plants accelerates damages of components. Therefore, high strength and high corrosion resistant steels need to be applied for this environment. Hyper duplex stainless steel (27Cr-7.0Ni-2.5Mo-3.2W-0.35N) has been newly developed in Korea and is being improved for applying to nuclear power plants. In this study, the physical & mechanical properties and corrosion resistance of newly developed materials are quantitatively evaluated in comparative to commercial stainless steels in other countries. The properties of weld & HAZ (heat affected zone) are analyzed and the best compositions are suggested. The optimum conditions in welding process are derived for ensuring the volume fraction of ferrite(${\alpha}$) and austenite(${\gamma}$) in HAZ and controlling weld cracks. For applying these materials to the seawater heat exchanger, CCT and CPT in weldments are measured. As a result of all experiments, it was found that the newly developed hyper duplex stainless steel WREMBA has higher corrosion resistance and mechanical properties than those of super austenitic stainless steels including welded area. It is expected to be a promising material for seawater systems of Korean nuclear power plants.

무광부식 패턴을 갖는 자동차 내장부품인 HD Switch Panel의 제조 및 전사성 평가 (Development and transcription estimation of an automotive interior plastic part(HD Switch Panel) with no glossy etching pattern)

  • 본 논문에서는 미세 무광부식 패턴을 갖는 HD Switch Panel 자동차 부품을 개발하는 것으로, 제품 디자인을 통해 금형을 설계, 제작하였다. 최적화된 금형 제작을 위하여 CAE(Computer Aided Engineering)해석을 통하여 사출성형 공정에서 나타날 수 있는 문제점과 부품의 수축 변형을 정량적으로 예측하였다. 그리고, 금형표면의 가열온도와 실제 금형온도를 비교함으로써 공정변수 조절을 통해 사출성형조건의 최적화도 달성할 수 있었다. 한편, 순간금형표면가열방식을 이용한 성형기술인 E-MOLD를 적용하여 자동차 내장부품용 HD Switch Panel 사출성형품을 제작하였고, 전자현미경과 원자현미경을 이용한 표면 평가 및 광택도 측정을 통하여 무광부식 패턴의 전사율 향상으로 인한 무광 특성이 향상됨(2.5이상$\to$1.5~1.7)을 확인하였다.
