A Dynamic-explicit Finite Element Analysis for Hydro-forming Process (Hydro-forming 공정을 위한 동적-외연적 유한요소해석)

  • In this paper, a finite element formulation using dynamic-explicit time integration scheme is used for numerical analysis of Hydro-forming processes. The lumping scheme is employed for the diagonal mass matrix and dynamic explicit formulation. Hydro-forming process for auto-body panel forming is analyzed by using dynamic-explicit finite element method. Further, the simulated results of the Hydro-forming processes are shown and discussed. Its application is being increased especially in the automotive industrial area for the cost reduction, weight saving, and improvement of strength.

  • A new blank design method is introduced to predict the blank shape and the strain distribution in the sheet metal forming process. This method deals with only one step from the final shape to the initial blank using the ideal forming theory. Based on this theory, a three-dimensional membrane finite element code has been developed to design an initial blank in the sheet metal forming process. In this paper, the designs of initial blanks for forming a cylindrical cup, a rectangular cup, and a front fender are presented as examples. Also, it compares the two shapes, the target shape with the shape which is deformed from the initial blank using the FEM analysis code. The results illustrate the information that this direct design code is useful in the preliminary design state.

  • Currently, for the damper case, the material produced by cast/forge welding is mechanically processed and then the final product is mass-produced. By cutting the cast/forge welded material, the issues of excessive cutting time, multiple process production, and a large amount of chips (40% loss from the original material) arise, causing increased production cost and reduced profitability. Thus, in this study, the incremental forming technology which generates no chips was applied in production. Analysis was excuted for 1st and 2nd works by change of tool diameter and working tool. For this, 3D molding and analysis were executed, which was applied to the processing the result, successful processing could be achieved through a few trials of molding processing according to tool forming and rotation counts.

  • Dieless CNC forming is an innovative technology which can form various materials with complex shape by numerically controlled incremental forming process. In order to apply the technology to industrial parts, however, many problems such as spring-back, rising of material, and trimming difficulty must be solved. In this paper a new dieless CNC forming method to improve forming quality is proposed, which consists of how to modify its original shape in CAD and how to generate its CNC tool path in CAM. The effectiveness of the proposed procedures is tested with a brake dust shield of a vehicle. The results shows that the method proposed enhances the forming quality up to 48% compared to traditional method.

  • Three recent developments made at Rensselaer in sheet material forming processes are briefly reviewed in this paper. These advances represent three broad disciplines of Process Simulation, Forming Processes, and Computer-Aided Measurement Methods. The first development deals with simple and quick computer simulation of 2D sheet forming process without depending on popular finite element analysis methods. An analytical method based on a thin shell theory accounts for bending and unbending effects, and is capable of simulating practical sheet metal forming processes under the plane strain condition. The second area is concerned with innovative methods to improve formability of sheet materials by temperature gradient forming. The drawing limit is increased by such an improved temperature gradient forming process. The third and final area deals with a totally new experimental technique to capture 3D geometry data and measure strain distributions of sheet metal parts using a digital 35mm SLR camera.

  • Vibrational film has been more employed in ear-phones or small type of speakers along with a wide use of portable multi-media equipments such as MP3 and MP4. However, the current hand work production process of diaphragms is inefficient. In this study, a die-and-mold and a single production forming machine are developed, and they result in a multi-production forming machine. The multi-production forming machine consists primarily of a film feeding unit and an unwinding unit. A vacuum suction device provides the film feeding unit, while the unwinding unit is obtained using an appropriate damper. The advantage of the developed single production forming machine is shown according to a proper voice test.

  • The roll forming produces mass products using the continuous production process. Also we need the process that continuous long material or goods cutting into a desired length. Our study uses 3-D driving cutter and roll forming material as SPCC to investigate this. When we cut the material using the process of roll forming, the shear resistance is raised at the cutting punch's edge. The result is remained the trouble about burr and progressive deformation on the material. This study shows the method minimizing the above trouble. The material of punch was considering heat generated on the continuous production process. So we used the type of STD 61 for the material of punch and had the vacuum heat treatment for the surface hardness of HRC 53. The structure of the mold is designed with forming a double cam die at the upper punch and the both sides of central core. We conducted the experiment three times. In the result when had to make V-groove within the angle between 105 and 110 on the punch front end, we could get the minimum shear resistance on the punch front end. Also with the same condition we minimizes the material jams in the continuous production process.

Forming Limit Prediction in Tube Hydroforming Processes by using the FEM and ELSD (유한요소법과 FLSD를 이용한 관재 하이드로포밍 공정에서의 성형 한계 예측)

  • Among the failure modes which can be occurred in tube hydroforming such as wrinkling, bursting or buckling, the bursting by local instability under excessive tensile stresses is irrecoverable phenomenon. Thus, the accurate prediction of bursting condition plays an important role in producing the successfully hydroformed part without any defects. As the classical forming limit criteria, strain-based forming limit diagram has widely used to predict the failure in sheet metal forming. However, it is known that the FLD is extremely dependant on strain path throughout the forming process. Furthermore, the path-dependent limitation of FLD makes the application to hydroforming process, where strain path is no longer linear throughout forming process, more careful. In this work, stress-based forming limit diagram (FLSD), which is strain path-independent and more general, was applied to prediction of forming limit in tube hydroforming. Combined with the analytical FLSD determined from plastic instability theory, finite element analyses were carried out to find out Ihe state of stresses during hydroforming operation, and then FLSD is utilized as forming limit criterion. In addition, the approach is verified with a series of bulge tests in view of bursting pressure and shows a good agreement. Consequently, it is shown that the approach proposed in this paper will provide a feasible method to satisfy the increasing practical demands for judging the farming severity in hydroforming processes.

A Study on the Improvement of Forming Process of Power Assisted Steering Part (PAS부품의 공정개선에 관한 연구)

  • The conventional and new forging processes of the power steering worm blank are analyzed by the rigid-plastic finite element method. The conventional process contains three stages such as indentation, extrusion and upsetting, which was designed by a forming equipment expert. Process conditions such as reduction in area, semi-die angle and upsetting ratio are considered to prevent internal or geometrical defects. The results of simulation of the conventional forging process are summarized in terms of deformation patterns, load-stroke relationships and die pressures for each forming operation. Based on the simulation results of the current three-stage, the power steering worm blank forging process for improving the conventional process sequence is designed. Die pressures and forming loads of proposed process are within limit value which is proposed by experts and the proposed process is found to be proper for manufacturing the power steering worm blank.

  • We developed the Centrifugal Forming Process(CFP) for HTS tube fabrication. The self-designed equipment for CFP is devided into 3 main parts depending on its role and functions. the melting part by heating of high inductive frequency, centrifugal forming part for the tube and efficient microstructure control of Bi2212 phase and molding part for tube detachment after heat treatment. In this paper we will introduce self designed Centrifugal Forming Process for HTS tube fabrication and discuss about the results related mold materials in terms of high Tc superconductor.
