  • A shape optimization is applied to achieve a design objective in three-dimensional forging processes. In multi-stage forging processes, among the important design aspects, the die shape fur preforming is regarded as the design variable since it influences the forged part relatively higher than the others. The rigid-plastic finite element method and the sensitivity method are employed and formulated to solve a formulated optimization problem. An approximation scheme is also used for the direction search during the optimization. The upset forging of a square box is selected as a test example in order to demonstrate and verify the optimization process of this study. After the optimization, the optimized shape of the die yields a finial product of desire shape.

  • The purpose of this research is for the development of a new type forging equipment. H.C.G.(Hyundai Continuous Grain-Flow), by using two virtual build-up tools, rigid viscoplastic FEM and downsized plasticine experiment. This forging method consists of only vertical pressuree. Therefore, high quality crankshafts can be forged with this method as it can maintain a continuous grain flow. The factors considered in the development of equipment are die geometry for flawless deformed shape, die reaction forces, stress/strain distributions and continuous material flow. We carried out several numerical simulations and downsized plasticine experiments for the proper design of the forging equipment. The validity of those simulation results is confirmed by checking with the actual test results. Based on these simulation results, the proper design of the H.C.G. forging equipment is enabled.

  • Alumium alloys hot forging process are gaining increased acceptance in the automotive and electronic industries and hot forging is one of the most efficient manufacturing method for mass product parts. It has been investigated the microstructures and mechanical properties of Al-11.7Si-0.5Mg (KNT40-T6)alloy fabricated by hot forging process for development of connecting rod in this study. The microstructure of hot forged specimen was composed of eutectic structure of alumimum solid solution and $Mg_2Si$ precipitates. The tensile strength of solutionized Al-11.7Si-0.5Mg alloy was 217MPa. This alloy showed a good corrosion resistance using electrochemical polarization test.

  • In this research, a hot and cold combined forging process for manufacturing net-shape one-way clutch bearing outer race of an automobile automatic transmission unit is developed. The process is composed of hot forging for manufacturing an optimized gear-like perform and precision cold forging for sizing the perform into final net-shape product. Finite element simulation techniques are applied to find the optimized process designs including blank and die shapes. The predictions and experiments are compared, revealing that they are in good agreement with each other. The dimensional test showed that the important dimensional requirements on gear tooth-like shape of the forged product were fulfilled.

  • The zinc prosphate film treatments used to lubricating treatment of mostly cold forging processes. But there are several problems happened to lubricating treatment process such as happening harmful environment on person, complex lubrication processing occurring in energy and time consumption, eco-destructive and chemical by-product generation, the needs of waste disposal etc. As a result, a water-soluble lubricant was developed to replace the perfect or some of the zinc prosphate film in the world. In order to solve these problems, this study evaluated the performance of the typical water-soluble. In this study, for these requirement inquiry of two part. First, about possibility of replace zinc phosphate lubricant, quantitatively evaluation developed of water-soluble lubricant for cold forging vs zinc phosphate lubricant. Second, About optimization of coating Process use to equipment with practicable automatic coating Process. The performance evaluation of these lubricants was conducted using the double cup extrusion test and spike forging test. With the use of the commercial FE code DEFORM, friction factor calibration curves, i.e. cup height ratio vs. punch stroke and spike height vs. punch stroke, were established for different friction factor values. By matching the cup height ratio and the punch stroke and spike height vs. punch stroke from experiment to that obtained from FE simulations, the friction factor of the lubricants was determined. Survey of comparative analysis use to SEM that sprayed lubricant surface structure of grain shape and characteristic of lubricant performance based on grain shape and deformed lubricant surface expansion. As a result, developed lubricant were found to perform comparable to or better than zinc phosphate. And thought this result, innovatively cope with generated problem of existing lubrication process.

  • Hardfacing is one of the frequently applying method to increase surface hardness in hot forging die. Recently, hardfacing receives great attention due to it's repair availability and low cost. In hot forging die, crack resistance and thermal shock resistance have been considered as major properties, However there are few studies for the assessment of these properties. So, it is necessary to establish the assessment method for crack resistance and thermal shock resistance in hardfacing for hot forging die. In this study, flux cored arc welding was applied to make hardfacing welds. Three point bending test was carried out to assess hardfacing weld's crack resistance, and high temperature bending test using salt bath was developed for thermal shock resistance. Consequently, it was possible to assess crack resistance and thermal shock resistance of hardfacing welds for hot forging die quantitatively.

Friction Characteristics of Warm a Forging Lubricant Containing Nano Graphite Powder (나노분말이 함유된 온간단조용 윤활제 마찰특성)

  • During warm forging, materials are formed in the temperature range of $300^{\circ}C\sim900^{\circ}C$. In this temperature range, the friction between the forging die and the material is very high and has a negative effect on the forming process causing severe die wear and possible defects in the component because of stick-slip. Thus, lubrication characteristics are a very important factor for productivity during warm forging. In this paper, ring compression experiments were conducted to estimate the friction factor between the die and the materials as the main factor in characterizing the lubricant. Also, ring tests using normal graphite power as a lubricant coating system were compared with tests using nano graphite powder. The results confirm that the nano graphite is superior to the normal graphite in view of its lubricating effect. In addition, the friction factor (m) was estimated with respect to the amount of the nano graphite content in the lubricant. With 10 % nano graphite the friction factor had the lowest value as compared to other amounts. It can be concluded that the amount of the nano graphite in the coating system can be optimized to obtain the best lubrication condition between the die and the material using ring test experiments.

  • This paper demonstrates the lubricant performance in T-shape hot forging of Mg alloys. This processes induces complex plastic material flow of the initial billet such as simultaneous compression and extrusion deformations. Five lubricants with different amounts of graphite are applied to the T-shape forging at temperatures of 300 and $350^{\circ}C$. As the amount of graphite in the lubricant increases, the extruded depth gradually increases, which improves hot forgeability for Mg alloys. However, the lubricant performance decreases as forging temperature increases from 300 to $350^{\circ}C$. As the punch stroke increases, forgeability is considerably influenced by the lubricant. Thus, the selection of lubricants in hot forging of Mg alloys is critical when plastic deformation is severe.

  • In this study, the casting/forging process was applied to the Shift-Fork, a manual transmission part of automobiles. In the casting experiments, the effects of additives, Sr, Ti+B and Mg, on the mechanical properties and the microstructure of a cast preform were investigated. When 0.03% Sr were added into the molten aluminum alloy, the finest silicon-structure was observed in the cast preform and the highest tensile strength and elongation accomplished. And when 0.2% Ti+B were added into the molten Al-Si alloy, the highest values of tensile strength were obtained. The maximum hardness was in case of 0.2% Mg. In the forging experiment, it was confirmed that the optimal configuration of the cast preform could be predicted by FE analysis. To minimize the cost as the press size, the compact shape of preform was proposed to reduce the volume of flash. The modification of shape in designing preform was performed to attain a satisfactory performance in the areas where the mechanical strength were more required. By using FVM(Finite Volume Method) software, it was verified that a proposed casting design was available. To identify the relationship between effective strain and mechanical properties of the final forged product, the compression test was performed. As the result, the tensile strength and elongation of a cast preform were much higher than before forging. The minimum forging temperature was found 40$0^{\circ}C$ to save heating time.

  • An approximate similarity theory has been applied to predict the forming load of non-axisymmetric forging of aluminum alloys through model material tests. The approximate similarity theory is applicable when strain rate sensitivity, geometrical size, and die velocity of model materials are different from those of real materials. Actually, the forming load of yoke, which is an automobile part made of aluminum alloys(Al-6061), is predicted by using this approximate similarity theory. Firstly, upset forging tests are have been carried out to determine the flow curves of three model materials and aluminum alloy(Al-6061), and a suitable model material is selected for model material test of Al-6061. And then hot forging tests of aluminum yokes have been performed to verify the forming load predicted from the model material, which has been selected from above upset forging tests. The forming loads of aluminum yoke forging predicted by this approximate similarity theory are in good agreement with the experimental results of Al-6061 and the results of finite element analysis using DEFORM-3D.
