During the cold forming, due to high working pressure acting on the die surface, failure mechanics must be considered before die design. One of the main reasons of die failure in industrial application of metal forming technologies is wear. The mechanisms of wear are consisted of adhesion, abrasion, erosion and so on. Die wear affects the tolerances of formed parts, metal flow, and costs of process. The only way to control these failures is to develop a prediction method on die wear suitable in the design state in order to optimize the process. The wear system is used to analyse 'operating variables' and 'system structure'. In this study, with AISI D2, AISI 1020, AISI 304SS materials, a series of the wear experiments of pin-on-disk type to obtain the wear coefficients from Archard's wear model and the upsetting processes are carried out to observe the wear phenomenon during the cold forming process. The analysis of upsetting processes are performed by the rigid-plastic finite element method. The result of the analysis is used to investigate the die wear the processes, and the analysis simulated die wear profiles are compared with the experimental measured die wear profiles.
Window roller housings are durable because high-quality source materials such as stainless steel is used in making them. After a series of precise structure analysis, their design is optimized. They are subject to repetitive driving tests of more 100,000 times, durability tests, impact resistance tests, corrosion tests and others. For a long time, gaps often occur in press molded products owing to serious squareness deformation and flatness deformation of them. Severe burrs in press molded products require frequent grinding, which leads to short life cycle and rough or unreliable movement of assembled roller housing, which, in turn, causes product defects. This study focuses on developing measures to resolve existing defects and to improve lifespan of dies by designing and making a window roller shearing die.
In order to increase the productivity of electrical parts, manufacturing processes using progressive die have been widely used in the industry. If closed-die forging process may be included in the series of the forming process, however, there arise many problems in the die design, such as determination of blank size, feeding method and formability, etc. For the proper design of a process, a prediction of the process is requred to obtain many design parameters. In this work, three-dimensional rigid-plastic finite element analysis is carried out to simulate precision forging process. The forging process of STEM, a part of photo pick-up hologram device, is simulated with the two types of processes, open die forging and semi-closed die forging, respectively. Form the results of analyses, the forging processes can be predicted successfully, which enables to design appropriately the die and the process.
The car requires an inside mirror installed between the driver's seat and the passenger's seat to ensure the driver's rear and side view of the driver. Inside mirrors must always be attached to the vehicle to ensure the driver's visibility. Inside mirrors attached to the windshield of a vehicle are always exposed to direct sunlight and should be semi-permanently usable in hot and humid summer weather in Korea. Therefore, the mirror mount, which is the junction of the inside mirror, is particularly important in corrosion resistance and wear resistance suitable for humidity. Mirror mounts are currently difficult to manufacture due to their reliance on powder molding technology in advanced countries such as Japan and Germany. This paper focuses on the fabrication of high corrosion resistant stainless mirror mounts by vacuum sintering technique and focuses on the selection of materials suitable for the production of mirror mounts through experiments of 300 series stainless steel and 400 series stainless steel manufactured by vacuum sintering.
Chill vent has a zigzag venting path which allows residual air or gases to exhaust out very quickly from the die cavity. However molten metal sometimes comes out through the gas venting surfaces causing flash. Effect of designing factors of chill vent and processing variables in high pressure die casting on the performance of chill vent was investigated through a series of calculations by using a commercial code. The most influential factor was the thickness of chill vent, followed by inlet velocity, vent width and die temperature.
In this study, it is important that we have an understanding of the metal flow for manufacturing condenser tube in porthole die extrusion, because this need to provide for household appliances market that is expected to grow into the major market of the cooling system hereafter. Condenser tube is mainly manufactured by conform exclusion. However, this method was not satisfied a series of the needs for manufacturing condenser tube as compared with porthole die extrusion. The deforming skill recently is required high-productivity, high-accuracy and reducing lead-time, thus it is essential to substitute conform exclusion by porthole die exclusion. Porthole die extrusion has many advantages such as improvement of productivity, reduction of production cost etc. In general, the porthole die extrusion process consists of three stages(dividing, welding and forming stages). In order to obtain the detailed mechanics, to assist in the design of proper die shapes and sizes, and to improve the quality of products, porthole die extrusion should be analyzed in as non-steady state as possible during the entire process to evaluate detailed metal flow, temperature distribution, welding pressure and extrusion lead, and therm stress analysis was practiced to obtain effective stress and elastic deformation value. A analytical results provide useful information the optimal design of the porthole die for condenser tube.
This paper describes design and analysis techniques of cold forging process for precise producing of T-200 type spider made of SCr420H by utilizing pneumatically operated enclosed die set. Since deducing feasible closing force is an important factor to optimize entire pneumatically operated cold forging system, a series of FE analyses with varying the number of gas cylinders has been carried out to investigate the influence of closing force upon the direction of applied load at die surfaces. It also reveals the optimum distribution of the gas cylinders in terms of the flatness of upper/lower plates.
Pencil-curve machining, which is a single-pass ball-end milling along a concave edge on adie surface, is widely employed in die-surface machining. The cutter-path used for pencil-curve machining, which is the trajectory of the “ball-center point” of a ball-endmill sliding along a concave-edge region on the die surface, is called pencil-curve. Presented in the paper is a pencil-curve tracing algorithm in which “concave-type” sharp edges are computed from a “virtually digitized” model of the tool-envelope surface. The resulting “initial” pencil-cures are then refuted by applying a series of fairing operations. illustrative examples and methods for enhancing accuracy are also presented. The proposed pencil-curve tracing algorithm has been successfully implemented in a commercial CAM system specialized in die-machining and in the CAD/CAM system CATIA.
Residual stress in the forged parts affects the resistance to mechanical failure, dimensional uniformity, and the service life of the parts. In order to elucidate the development of residual stress in open-die forging process, elasto-plastic finite element analysis was implemented to radial forging process. Super duplex stainless steel SAF 2507 was selected as workpiece material and a series of mechanical tests followed by numerical compensation to deformation heating was conducted to obtain necessary flow data. The residual stress distributions were calculated using commercial 3-D FEM code and the effects of process design were evaluated from selected results.
Almost all injection molds have multi-cavity runner system for mass production, which are designed with geometrically balanced runner system in order to accomplish filling balance between cavity to cavity during processing. However, even though geometrically balanced runner is used, filling imbalances have been observed. So, many studies for improving filling balance in the multi-cavities molds are worked up. In this study, the Melt-Buffer which is a new runner system for filling balance has been suggested, and a series of experiment about degree of filling balance in cavity-to-cavity was conducted in the mold with the Melt-Buffer. From the experiment, the filling balance was increased up to 5~6% by using the Melt-Buffer.
