Estimation of Surface Roughness using Neural Network in Polishing Operation of Mold and Die (금형연마작업에서 신경망을 이용한 표면거칠기 추정)

  • This paper presents a neural network approach to estimate the surface roughness by considering the relationship between the polishing operation parameters and the surface roughness. The neural network model predicts the post-machining surface roughness by using several factors such as pre-machining surface roughness, pressure, feed rate, spindle speed, and the number of polishing as inputs. In this paper, the several neural network models are implemented to estimate the surface roughness by using actual experimental data. The experimental results show that the neural network approach is more appropriate to represent the polishing characteristics of mold and die compared with the results obtained by the approach using exponential function.

  • The automatic die polishing machine by liquid honing has been developed and experimented on the surface of machined die. The goal of development in the automatic die polishing machine by liquid honing is to increase the accuracy and the productivity in die polishing. To reach this goal, the polishing machine consists of the automatic measuring device for contour of die, the nozzle and pumping system to spray the powder mixed with liquid, and the 3-axis guides. Before polishing, the measuring device with a semiconductor laser scans the surface of mould to get the data of contour. The data store a PC and use to control the nozzle head to move above a couple of centimeters on the machined surface of die. The experimental parameters are the spraying time, the pressure, the size of abrasive grain and the mixing ratio between abrasive grain and liquid. The surface roughness is measured on the polished die which are SKDl 1 and Al7075 machined by NC. The surface roughness indicates the values of Rmax 0.5${\mu}{\textrm}{m}$ for Al7075 and Rmax 1.4${\mu}{\textrm}{m}$ for SKDl 1. It reduces the polishing time significantly and reduces the monotonous work for labors. As the results, the liquid honing system is useful method to apply for the die polishing and the automatic die polishing machine using liquid honing shows that it's very effective processing ability.

  • The high-speed machining is one of the most effective technology to improve productivity. Because of the high speed and high feedrate, high-speed machining can give great advantages for the machining of dies and moulds. In this paper, high-speed milling for HP-4 die material was carried out with coated tungsten carbide ball endmill. In the high-speed machining, the cutting force and surface roughness of workpiece show very various characteristics at different cutting conditions. Especially surface roughness of workpiece depends largely on pick feed and feed per revolution of ball endmill. In the condition that pick feed and feed per revolution are equal, better surface roughness is measured. By obtaining good surface roughness at high speed, efficiency of machining can be increased.

  • The effect of the numbers of processing on the punch and surface roughness of die block in the W-EDM, which is frequently used to manufacture parts of press die is studied. W-EDM equipment (Sodic A500H), the application of which has increased for its precision, is used in the process three times. To inspect the roughness of the three-time-processed dimension of the punch and the die, the surface roughness measuring instrument (System 5000 of Federal) is used.

  • Generally, die polishing is a lime consuming process, resulting in 30∼50% of the whole die manufacturing time. However, die polishing has not been automated yet, since it needs a great deal of experience and skill. This paper describes a new development of automated system for die polishing and focuses on the successful achievements of the element techniques to realize from hand skill to automation, as followings: (1) The 5 axes polishing system by the aid of robot with 2 degrees of freedom, is developed for the application of curved surface die. (2) The CAM system realizes a 5 axes tool path control for polishing and measuring. (3) The conductive elastic tool is able to meet curved surfaces of die and gives a high efficient and quality polishing characteristics. (4) The surface roughness measurement device with noncontact laser is developed and has a high reliability without surface damage.

  • The damage level of the die surface was predicted by estimating the surface roughness with a finite element analysis and the wear characteristics. Wear and friction tests were conducted to compare the wear characteristics for three kinds of surface treatments - CrN, TiAlN and AlCrN coatings. A prediction model was derived from the surface roughness results with respect to contact pressure and sliding speed which were obtained from the wear test. Surface roughness values for the damage regions of the die surface were compared between the experiments and the prediction model, which shows fairly good agreement with each other.

  • Micro pattern is applied to the light guiding plate(LGP) to enhance the uniformity of the brightness of the LCD. The micro cones are molded in intaglio on the surface of the LGP. The surface roughness of each cone was 40nm and 38nm in negative and positive die for laser ablation. In chemical etching, the surface roughness was 25nm, 24nm in negative and positive. And the surface roughness of negative and positive dies were 4nm and 5nm for LIGA-reflow process.

  • This paper has comparatively analyzed the characteristics of the machined surface of a specimen made by machining Die Steel STD11 and a specimen obtained by W-EDM steel. If a press die is manufactured through W-EDM, products of shapes that cannot easily be made through machining can be manufactured easily. However, the life of the press die is significantly reduced compared with the press die made through machining. This is believed to be caused by the deformed layer that has occurred on the surface of the press die that was made through W-EDM. The roughness of the 2 specimens was measured, and it was learned that the distribution of the roughness of the specimen made through the 1st W-EDM was rough.
