A New Manufacturing Process for the Ring Plate of Automotive Fuel Tank (자동차 연료탱크용 링 플레이트의 신 제조공법)

  • Currently, in the automotive industry, the efforts to reduce the manufacturing cost by changing the manufacturing process are continually performed. In this paper, we proposed a new manufacturing process, the roll bending process of a ring plate of automotive fuel tank instead of conventional press blanking process to reduce material loss and manufacturing cost. Finite element analysis was used to optimize the roll bending process to assure rectangular cross-section of the ring plate. Also, spring-back analysis after the roll bending process was performed and dimension of the bending die considering spring-back was analyzed. Finally, we verified a possibility for realization of the proposed method with prototypes.

Effects of Induction Heat Bending Process on Microstructure and Corrosion Properties of ASME SA312 Gr.TP304 Stainless Steel Pipes

  • The usage of bending products recently have increased since many industries such as automobile, aerospace, shipbuilding, and chemical plants need the application of pipings. Bending process is one of the inevitable steps to fabricate the facilities. Induction heat bending is composed of compressive bending process by local heating and cooling. This work focused on the effect of induction heat bending process on the properties of ASME SA312 Gr. TP304 stainless steel pipes. Tests were performed for base metal and bended area including extrados, intrados, crown up, and down parts. Microstructure was analyzed using an optical microscope and SEM. In order to determine intergranular corrosion resistance, Double Loop Electrochemical Potentiokinetic Reactivation (DL-EPR) test and ASTM A262 practice A and C tests were done. Every specimen revealed non-metallic inclusion free under the criteria of 1.5i of the standard and the induction heat bending process did not affect the non-metallic inclusion in the alloys. Also, all the bended specimens had finer grain size than ASTM grain size number 5 corresponding to the grain sizes of the base metal and thus the grain size of the pipe bended by induction heat bending process is acceptable. Hardness of transition start, bend, and transition end areas of ASME SA312 TP304 stainless steel was a little higher than that of base metal. Intergranular corrosion behavior was determined by ASTM A262 practice A and C and DL-EPR test, and respectively step structure, corrosion rate under 0.3 mm/y, and Degree of Sensitization (DOS) of 0.001~0.075% were obtained. That is, the induction heat bending process didn't affect the intergranular corrosion behavior of ASME SA312 TP304 stainless steel.

  • This paper introduces a new approach to take account of bending history in finite element inverse analysis during sheet metal forming process. A modified membrane element was adopted for finite element inverse analysis so that bending-unbending energy was additionally imposed in the total plastic energy, predicting bending-unbending regions using the geometry of the final shape and tools. An algorithm was applied to a cylindrical cup deep drawing process. The blank shape and the distribution of the thickness strain were compared with those obtained from the incremental finite element analysis in order to evaluate the effect of the bending history. The algorithm reduced the difference between the results of the inverse analysis from those of the incremental analysis due to bending history. The analysis was also carried out with the variation of the thickness of the initial blank to investigate the effect of bending deformation. The results showed that the difference was remarkably reduced as the thickness of the initial blank increased. This indicates that the finite element inverse analysis cooperated with the suggested scheme is useful to obtain more accurate results, especially when bending effects are significant.

Behavior of Global Bending Distortion of Hatch-cover in Container Carrier during Fabrication Process (컨테이너 운반선 해치-커버 제작시 전 굽힘 변형 거동에 관한 연구)

  • The purpose of this study is to establish the control method of the global bending distortion caused by fabrication process of hatch-cover in a container ship. In order to do it, the transitional behavior of global bending distortion in the deck of hatch-cover during fabrication process was measured by 3-dimensional measuring instrument. From the results, the principal factor controlling the global bending distortion was identified as the bending moment associated with the longitudinal shrinkage force and transverse shrinkage caused by welding and flame heating and the change of the centroid axis of hatch-cover in each fabrication process. Therefore, in this study, with the predictive equations of the longitudinal shrinkage force and transverse shrinkage caused by welding and flame heating and the simplified thermo elastic method, the predictive method for the global bending distortion was established and verified by comparing with the measured result. Based on the results, the amount of reverse bending distortion of main stiffeners was determined to prevent the global bending distortion of hatch-cover.

Tube Bending Analysis for Hydroforming Process (Tube Hydroforming을 이한 굽힘 공정해석)

  • Tube hydroforming is recently drawing attention of automotive industries due to its seberal advantages over conventional methods. It can produce wide range of products such as subframes, engine cradles, and exhaust manifolds with cheaper production cost by reducing overall number of processes. Tube hydroforming process is divided into prebending process and hydroforming process. Tube bending ins an important factor of the hydroforming process to enable the tube to be placed in the die cavity. This paper presents the theoretical analysis and the simulation results of the tube bending process. With some assumptions, approximate equations are derived to predict the thickness distribution on the cross section and the spring back of the bent tube. Bending simulations are carried out and compared to the analytical and experimental results.

  • Cable-in-Conduit Conductors (CICC) have been used for fabrication of nuclear fusion magnets. Bending process is included in fabrication of superconducting magnet such as termination of conductors. Because of plastic deformation by bending process, there can be a large residual stress and change of shape in bent conductors. Void volume fraction in conductors is also changed by bending process. In this study, Commercial code was used to analyze the bending process at various bending curvature radius. The calculated residual stress of conductors bent at less than about 40cm curvature radius exceeded the allowable stress.

  • The bending process for the "ㄱ" section product can be developed by the hot metal extrusion machine with the two punches moving in the different velocity. The bending phenomenon can be controlled by difference of velocity at the die exit section by the different velocity of billets through the two-hole container. The results of the experiment show that "ㄱ" section product can be bended by the extrusion process and that the curvature of the product can be controlled by the velocity of punch and that the defects such as the distortion of section and the thickness change of the product and the folding and wrinkling of the product did not happen after the bending processing by the extrusion bending machine.

  • In this study, a research for process design in bending of structural frame of AA6061-T6 with rubber pad was conducted. In this process, the conventional lower die made of metal is replaced with a polyurethane pad, resulting in high flexibility during bending. Vulcanized polyurethane rubber with shore A hardness of 60 was used for the pad. Experiments on a newly developed bending machine were carried out by controlling the stroke of the roller and horizontal movement of roller pad lower die. From this, the relation between roller path and geometry of the materials bent was obtained for the process design of producing roof rail part of a passenger car and the experimental result was compared with the target profile. For more accurate process design, it is required to control the roller path interactively. Based on the experience in developing the prototype bending machine, it is construed that a fully automated bending system with rubber pad to produce various light-weight components for automotive body frames can be successfully developed.

  • The bending process for the rectangular and circular curled tube can be developed by the hot metal extrusion machine with the multiple punches moving in the different velocity. The bending phenomenon has been known to be occurred by the different of velocity at the die exit. The difference of velocity at the die exit section can be obtained by the different velocity of billets through the multi-hole container and by the cohesion of billet Inside the porthole die chamber. The bending phenomenon can be controlled by the two variables, the one of them is the difference of velocity at the die edit section by the different velocity of billets through the multi-hole container The other is the difference by the different hole diameter The results of the experiment show that the rectangular curved tube can be formed by the extrusion process, that the curvature of the curved product can be controlled by the velocity of punch and the diameter of container hole, that the defects such as the distortion of section and the thickness change of the wall of tube and the folding and wrinkling of thin tube did not happen after the extra-bending processing by the extrusion bending machine.

Study on Optimization of Temperature Jump-Bending Process for Reducing Thickness Attenuation of Large-Diameter Steel Pipe (대구경 곡관 두께감소율 제어를 위한 온도점프 벤딩 공정의 최적화에 관한 연구)

  • Induction bending is a method that allows the bending of any material that conducts electricity. This technology applies a bending force to a material that has been locally heated by an eddy current induced by a fluctuating electromagnetic field. Induction bending uses an inductor to locally heat steel through induction. This results in a narrow heat band in the shape to be bent. In general, the reduction of thickness attenuation of a large-diameter steel pipe is not allowed to exceed 12.5%. In this paper, in order to meet the standard of thickness attenuation reduction, a non-uniform heating temperature jump-bending process was investigated. As a result, the developed bending technique meets the requirements of thickness attenuation reduction for large-diameter steel pipes.
