Study on the Simultaneous Control of the Seam tracking and Leg Length in a Horizontal Fillet Welding Part 1: Analysis and Measurement of the Weld Bend Geometry

  • Among the various welding conditions, the welding current that is inversely proportional to the tip-to-work-piece distance is an essential parameter as to monitor the GMAW process and to implement the welding automation. Considering the weld pool surface geometry including weld defects, it should modify the signal processing method for automatic seam tracking in horizontal fillet welding. To meet the above necessities, a mathematical model related with the weld pool geometry was proposed as in a conjunction with the two-dimensional heat flow analysis of the horizontal fillet welding. The signal processing method based on the artificial neural network (Adaptive Resonance Theory) was proposed for discriminating the sound weld pool surface from that with the weld defects. The reliability of the numerical model and the signal processing method proposed were evaluated through the experiments of which showed that they are effective for predicting the weld bead shape with or without the weld defects in a horizontal fillet welding.

Estimation Fatigue Life of Weldments by Notch Stress Approaches (노치응력법에 의한 용접 연결부 피로수명 추정에 관한 연구)

  • This paper analyzes the fatigue-life of welded joints using the notch stress approach. In the notch stress approach, the notch effects are usually approximated by introducing weld-bead parameters for the local detailed weld joints. The actual bead shape is complex and 3-dimensional. It may also greatly influence the fatigue strength. In this study, the welded shape was modeled using a 3D-scanner. The critical distance method was adopted in the evaluation of the fatigue effective notch stress for the weldments. Fatigue life tests were performed to verify the present method of fatigue life estimation for two types of welded plates with longitudinal attachments. The estimated results of the present methods were applied to the results of the experiment. The results of the analysis showed that the scatter of fatigue-life for the experimental data expressed in the nominal stress was significantly reduced by applying the effective fatigue stress of the present study.

  • The research direction of the automobile industry worldwide is speeding up research to improve fuel efficiency through weight reduction as the weight of automobiles increases due to environmental problems, convenience demands, and safety problems. As a way to solve weight reduction, there is a method of improving mechanical properties by improving the development and manufacturing method of lightweight materials with replaceable mechanical properties. Therefore, research on the molding and processing technology of aluminum, which is a lightweight material, is being actively conducted. In this study, aluminum material was applied. By using Autoform S/W, a press forming analysis program, the blank holding force, mold die R, and bead restraint force were selected in three levels, respectively, and the results and optimization of formability and shape freezing were carried out. The optimized results were confirmed by comparative analysis of formability and Spring Back. As a result of the experiment, it was possible to confirm the result value of the Spring Back of the final product according to the tensile change of the material.

  • In this work, the effect of welding variables on weldability of gas tungsten arc(GTA) welding was investigated with experimental analysis for a commercial pure(CP) titanium (Grade.1). The GTA welding tests on sheet samples with 0.5mm in thick were carried out at different process variables such as arc length, welding speed and electrode shape. In order to search an optimum arc length with full penetration, bead- on-plate welding before butt-welding were performed with different arc length conditions. From the bead- on-plate welding results, the optimum condition considering arc stability and electrode loss was obtained in the arc length of 0.8mm. Butt-welding tests based on the arc length of 0.8mm were carried out to achieve the optimum conditions of welding speed and electrode shape. Optimum conditions of welding speed and electrode shape were suggested as 10 mm/s and truncated electrode shape, respectively. It was successfully validated by the microstructural observation, tensile tests, micro-hardness tests and formability tests.

  • Direct laser melting (DLM) is a powder-based additive manufacturing process to produce parts by layer-by-layer laser melting. As the properties of the manufactured parts depend strongly on the deposited laser-melted bead, deposited layers obtained by the DLM process were characterized in this study. This investigation used a 200 W fiber laser to produce single-line beads under a variety of different energy distributions. In order to obtain a feasible range for the two main process parameters (i.e. laser power and scan rate), bead shapes of single track deposition were intensively investigated. The effects of the processing parameters, such as powder layer thickness and scan spacing, on geometries of the deposited layers have also been analyzed. As a result, minimum energy criteria that can achieve a complete melting have been suggested at the given powder layer thickness. The surface roughnesses of the deposited beads were strongly dependent on the overlap ratio of adjacent beads and on the energy distributions of laser power. Through microstructural analysis and hardness measurement, the morphological and mechanical properties of the deposited layers at various overlapped beads have also been characterized.

  • In the manufacturing of a LCD TV bottom chassis, the distortion after forming should be suppressed below pre-defined amount to avoid contact with electric components. Finite element analysis procedure of forming and springback of a LCD TV bottom chassis is developed to investigate the distortion behaviour. It is shown that after the first forming large distortion occur due to uneven metal flow induced by various embossings. In the second forming, distortion is decreased by introducing bead that absorbs the excessive metal flow. It is proved that analysis method could describe these behaviour effectively. The developed analysis method can be used to find the proper location and shape of bead more quickly and effectively.

  • Laser-rotating arc hybrid welding was introduced by combining $CO_2$ laser and rotating gas metal arc welding. While the arc rotation enhances the weld pool motion, it reduces the undercut formation which is one of most critical weld defects in the conventional laser-arc hybrid welding. This research investigated the bead characteristics according to the welding parameters such as frequency of rotation, welding voltage, shielding gas composition and interspacing distance between laser and we. The welding parameters were selected to reduce spatter generation and ensure sound weld beads fur bead welding and butt welding with various joint gaps. Gap bridging ability was improved, such that the sound weld beads were achieved for butt joint with up to 2mm joint sap, with no adjustment of CTWD(Contact tip-to-workpiece distance) and electrode diameter.

  • Several joining methods involving resistance welding, laser welding, ultrasonic welding and mechanical joining are currently applied in manufacturing lithium-ion batteries. Cu and Al alloys are used for tab and bus bar materials, and laser welding characteristics for these alloys were investigated with similar and dissimilar material combinations in this study. The base materials used were Al 1050 and oxygen-free Cu 1020P alloys, and a disk laser was used with a continuous wave mode. In bead-on-plate welding of both alloys, the joint strength was higher than the strength of O tempered base material. In overlap welding, the effect of welding parameters on the tensile shear strength and bead shape was evaluated. Tensile shear strength of overlap welded joint was affected by interfacial bead width and weld defect formation. The tensile-shear specimen was fractured at the heat affected zone by selecting proper laser welding parameters.

  • This study was aimed to provide the measurement data and shape classification of the head of the Korean male children for the headwear sizing systems. Five hundred twenty male children, aged nine to twelve years, participated f3r this study. The 17 regions on the head and height, weight of the subjects were directly measured by the expert experimenters. Factor analysis, cluster analysis, GLM analysis and Tukey HSD test were performed using these data. Through factor analysis, low factors were extracted upon factor scores and those factors comprised $69.76\%$ for the total variances. Three clusters as their head shape were categorized using four factor scores by cluster analysis. Type 1 was characterized by the widest width and Bitragion arc, shortest head length. Type 2 had the longest head length and the widest side width and the highest head length and head circumference. Type 3 was characterized by the smallest head circumstance, head width and side width, and medium head length.

  • To minimize the leakage of microwave which can occur when one pulls the door of a microwave oven during its operation, shape optimization of the door frame is presented. A numerical optimization is implemented to minimize the dynamic twisting deformation of the door frame. Shape design variables are defined, which represent the dimension of the bead in the flange. Two optimal design problems are established to minimize the maximum twisting deformation from harmonic response analysis. The problems are solved, their results being compared and evaluated.
