The Basic Study on the Casting/Forging Technology of Aluminum Alloy (알루미늄 합금의 주조/단조 기술에 대한 기초연구)

  • An experimental study has been carried out to investigate casting process parameters which influence on the microstructures of cast preforms in casting/forging process of aluminum alloy. In the casting process, pouring temperature, pouring time, mold temperature, mold material, and, cooling method are selected as process parameters. With the cast preform, a forging test has been performed to compare mechanical properties of final products between casting/forging process and forging process. From the experimental results, low mold temperature and water cooling method are favorable for obtaining minute microstructures of cast preforms. Casting defects included in cast preforms. such as pores and shrinkage cavity, are eliminated by the forging process. And comparing cast/forged products with conventionally forged products, the former are almost as same as the latter in mechanical characteristics.

Properties and Casting Capabilities of Al-Fe-Zn-Cu Alloys for High Conductivity Parts (고전도성 부품용 Al-Fe-Zn-Cu합금의 물성 및 주조성)

  • The most widely utilized commercial, aluminum-casting alloys are based on an aluminum-silicon system due to its excellent casting, and good mechanical, properties. Unfortunately, these Al-Si based alloys are inherently poor energy conductors; compared to pure aluminum, because of their high silicon content. This means that they are not suitable for applications demanding high eletrical or thermal conductivity. Therefore, efforts are currently being made to develop new, highly-conductive aluminum-casting alloys containing no silicon. In this research, a number of properties; including potential for castability, were investigated for a number of Al-Fe-Zn-Cu alloys with varying Cu content. As the copper content was increased, the tensile strength of Al-Fe-Zn-Cu alloy tended to increase gradually, while the electrical conductivity was slightly reduced. Fluidity was found to be lower in high-Cu alloys, and susceptibility to hot-cracking was generally high in all the alloys investigated.

Die Casting Analysis of Motor Housing for Automobile (자동차용 모터하우징에 관한 다이캐스팅 성형해석)

  • The die easting process was used to manufacture a motor housing for automobile. Specially automobile parts were required light and high strength. Therefore simulations have been carried out die casting process of motor housing. In this paper, we investigated about characteristics of the die casted motor housing with HPDC(High Pressure Die Casting) process. Also the MAGMAsoft was used as computer simulation code and used material was ADC12(Aluminum Die Casting Alloy). We present the results of filling behavior and solidification process of a motor housing cast. The analysis results obtained about filling behavior and solidification of cast showed good agreement with test results.

  • The RP&M (Rapid prototyping and Manufacturing) is the most appropriate technology for the small-lot production system, in which the production cycle is getting shorter owing to various needs from consumers. In this paper, RP&M is applied to a casting process. A casting process has a merit of being able to reflect complicated shapes at one time. But it has not been applied to the precision industry because of bad quality on surface. So we will improve characteristics of aluminum casting process using vacuum sealed casting process and porous ceramic mold which is made by slurry casting process.

A Study on the Manufacture of Aluminum Tie-Rod End by Casting/Forging Process (주조/단조 기술을 이용한 알루미늄 타이로드 엔드 제조에 관한 연구)

  • Aluminum casting/forging process is used to produce an aluminum tie-rod end for the steering system of automobiles. Firstly, casting experiments were carried out to get a good preform for forging the tie-rod end. In the casting experiment, the effects of additives, Ti+B, Zr, Sr, and Mg, on the mechanical properties and the microstructure of a cast preform were investigated. And a finite element analysis was performed to determine an optimal configuration of the cast preform. Lastly, a forging experiment was carried out to make the final product of aluminum tie-rod end by using the above cast preform. In the casting experiments, when 0.2% Ti+B and 0.25% Zr were simultaneously added into molten Al-Si alloy, the highest values of tensile strength and elongation of the cast preform were obtained. When 0.04% Sr were added into the molten aluminum alloy, the finest silicon-structure was observed in the cast preform. The highest hardness was obtained when 0.2% Mg was added. In the forging experiment, It was confirmed that the optimal configuration of a cast preform predicted by FE analysis was very useful. The hardness of a cast/forged product using designed preform was superior to that of required specification.

A Study on the Development of Large Aluminum Flange Using Casting/Forging Process (주조/단조 기술을 이용한 대형 알루미늄 플랜지 개발에 관한 연구)

  • The significance of the casting/forging process for reducing the production cost of large components is being noted in these days. This casting/forging process is a method of forging a workpiece preformed by casting into the final shape. In this study, the casting/forging process has been applied in manufacturing a large aluminum flange in order to reduce press capacity and material cost. Firstly, a hot compression test was performed with cast cylindrical billets in order to determine the optimum forging condition of the aluminum flange. The optimum range of forging temperature of Al 5083 was from 420$\^{C}$ to 450$\^{C}$. The suitable strain rate was 1.5 sec(sup)-1. The deformation amount of a preform of a preform in a forging process is a key role in the mechanical properties of casting/forging products. In order to find the change of mechanical properties according to effective stain of cast aluminum billets, a hot upsetting test were performed with rectangular blocks and then a uniaxial tensile test was performed with specimens cut from the upsetted billets. The tensile strength and the elongation of cast/upsetted aluminum billets were increased largely until the effective strain was 0.7. FE analysis was performed to determine the configurations of case preform and die for an aluminum flange. In the FE analysis, the forging load-limit was fixed 1500ton for low equipment cost. The cast preform was designed so that the effective stain around the neck of a flange exceeded 0.7. From the result of FE analysis, optimal configurations of the cast preform and the die were designed for a large flange. The filling and solidification analysis for a sound cast-preform was carried out with MAGMA soft. In the forging experiment for an aluminum flange, it was confirmed that the optimal configuration of the cast preform predicted by FE analysis was very useful. The cast/forged products using designed preform were made perfectly without any defects.

The Performance Characteristics of the Open Celled Aluminum Foam Applied for Heat Dissipation (다공성 알루미늄 방열핀의 성능특성 연구)

  • Experimental study for a porous aluminum heat dissipator/or heat sink made by casting method is conducted to evaluate the performance of the porous aluminum heat sinks. The parameters applied for the present study are the manufacturing method. various bonding materials for the bottom plate of heat sink, and their different material, pore size, etc.. The casting method for porous aluminum heat sink is suggested for the best performance of heat dissipation in this experiment. The bottom plate applied by melting aluminum is introduced and proved their excellent characteristics compared with brazing, soldering, and bonding methods. In the present experiment, aluminum with different conductivities, such as AC8A and pure aluminum, are tested and the pure aluminums with the higher conductivity than AC8A shows their improvement of the performance. And the proper dimensions related to the pore size and the height of porous aluminum heat sinks are proposed in the present study.

Interfacial Characteristics of Al/Cu Hybrid Materials Prepared by Compound Casting (복합주조공정으로 제조한 Al/Cu 하이브리드 소재의 계면특성)

  • Aluminum-based hybrid parts were fabricated through a compound casting process with Al or Cu inserts which can be used for applications requiring high conductivity. Because the interface stability between the insert and the aluminum matrix is important, the effects of process variables on the interfacial adhesion strength were investigated. Additions of Cu and Mg to Al melt were found to enhance the adhesion strength, though the melt fluidity was slightly deteriorated when a small amount of Mg was added. An isothermal heating process after casting further improved the strength. However AlCu intermetallic compounds formed and their thickness increased during the heating process. As a result, deterioration in the interfacial adhesion strength was observed after an excessive annealing treatment.

Properties and Casting Characteristics of Al-Zn-Fe-Si Alloys (Al-Zn-Fe-Si 합금의 물성 및 주조특성)

  • Although aluminum-silicon based commercial casting alloys have been used in applications that demand high electrical or thermal conductivity, new aluminum casting alloys that possess higher conductivities are currently required for advanced applications. Therefore, there is much research into the development of new high conductivity aluminum casting alloys that contain lower amounts of or no silicon. In this research, the properties and casting characteristics of Al-Zn-Fe-Si alloys with various Fe and Si contents were investigated. Two types of AlFeSi phases were formed depending on the Fe and Si contents. As the silicon content increased, the tensile strength of the Al-Zn-Fe-Si alloy increased slightly, while the electrical conductivity decreased slightly. It was also observed that both the fluidity and hot cracking susceptibility of the investigated alloys were closely related to the formation of the AlFeSi phases.

  • Precision metal mold casting process is a casting method manufacturing mechanical elements with high precision, having heavy/light alloys as casting materials and using permanent mold. To improve dimensional accuracy and the final mechanical properties of the castings, the solidification speed and the cooling rate of the casting should be controlled with the optimum mold cooling system, and moreover, to obtain more accurate control of the whole process interfacial heat transfer characteristic at the mold/casting interface must be studied in advance. In the present study, aluminum alloy casting system with metal mold equipped with electrical heating elements and water cooling system was designed and the temperature histories at points inside the metal mold were measured during the casting process. The heat transfer phenomena at the mold/casting interface was characterized by the heat flux between solidifying casting metal and metal mold, and the heat flux history was obtained using inverse heat conduction method. The effect of mold cooling condition upon the heat flux profile was examined, and the analysis shows that the heat flux value has its maximum at the beginning of the process.
