에어모터 하우징 양산용 다이캐스팅 금형의 불량과 대책에 관한 연구 (A study on the defects of die casting mold for air-motor housings and on problem-solving measures)

  • HI-WORTH T-32, a non-powered plasma cutter, is a portable cutter that utilizes compressor-plasma inverter. With a special air-pressure piston, the cutter is semiautomatic. When they were produced by die casting dies, the bodies or housings of the cutter have defects about 100 percent of defect rate due to blisters and thermal deformation. Therefore, they are produced by mechanical machining, which leads to a hike in material and machining costs and to the loss of productivity. And companies are left with insignificant profit margins. Besides mechanical machining, this study proposes to modify defective mold and cut down defective rate and boost productivity.

  • Orchard sprayers, wide area dusters and multipurpose control cars are flagship products of Hansung T&I Ltd. Spray pumps are one of the essential parts for these products. But conventional belt pulleys for spray pumps are heavy and expensive, and they bring down the quality as well as productivity of the end-products. Therefore, this study focuses on mold design for aluminum die casting belt pulley and mold manufacture.

용융 알루미늄 합금에 의한 다이캐스팅용 금형강의 용손거동 (Wear Behavior of Die Steel in Molten Aluminum Alloy)

  • Wear test on two die steels for aluminum die casting was carried out by dipping and rotating the specimens into the molten aluminum maintained $680^{\circ}C{\sim}780^{\circ}C$. The rotating speed of the specimen was $4.5rpm{\sim}20.0rpm$. Diffusion layer was formed between the die steel and molten aluminum, and became thicker with dipping time. Wear rate was not proportional with the thickness of the diffusion layer, but was closely related to the density of the diffusion layer. Wear rate was little affected by the kind of die steel and by the microstructure such as martensite, tempered martensite, and pearlite. Specimen with nitrided surface showed good wear resistance, and its wear rate was decreased with increase in the thickness of nitrided layer. While whole surface was worn in heat treated specimens, wear of nitrided specimens was proceeded by pitting partially.

  • Computer simulation for the predictions of casting defects is very important to produce high quality castings with less cost. Complicate shaped Al solenoid housing part was selected to be cold chamber die cast and a numerical simulation technique was applied for the optimization of the chill vent position and gating. A first design led to insufficient central flow. This flow left the last filled areas falling into the inner portion of the part. And last filled area did not fit the chill vent position. So these resulted in a high possibility of air entrapment in the casting and the design was not proper for the part. The design was improved by using a proper gating system, a more chill vent and proper overflow positions. New design provided a homogenous mold filling pattern and the last filled areas that being located at the overflow and chill vent. Casting plan which produce good quality solenoid housing part was established by using the computer simulation.

  • In the effort on cost reduction in marine equipment company, the medium sized impeller blade ($500mm{\times}200mm{\times}20mm$) of an axial flow pan was manufactured by the high pressure die casting, with which was replaced the gravity die casting. High pressure die casting is a practical alternative because of some advantages such as excellent accuracy and smooth cast surface as well as cost reduction if a certain amount of porosity in the parts can be minimized. In order to reduce the porosity in the center of the neck which is thickest region of the impeller blade, the several gate designs were proposed in this work. The flow simulations for each gate design were performed and then the optimal design was determined by considering the air pressure distribution in neck section. Finally, the size of porosity in the neck of the die cast impeller blade for optimal design was less than 1mm, which satisfied the requirement.

PACVD 방법으로 TiN 코팅시 공정변수가 작은 동공 내부의 코팅층 형성에 미치는 영향 (Effects of Process Parameters on Formation of TiN Coating Layer in Small Holes by PACVD)

  • PACVD 방법으로 다이캐스팅용 금형에 적용할 수 있는 TiN 코팅막을 형성시키는 연구를 하였다. 직류 펄스전원을 사용하여 지름이 4 mm인 작은 동공내부에 최고 20 mm 깊이까지 균일한 TiN 코팅층을 형성할 수 있었다. 코팅공정시 발광분광분석기를 사용해 Ti와 $N_{2}$$Ar^{+}$의 분광선을 측정함으로써 TiN 코팅막의 형성기구에 대하여 고찰하였다. 듀티비율이 50% 이상인 경우는 Ti, $N_{2}^{+}$$Ar^{+ }$ 의 분광선이 나타났으나, 듀터비율이 28.6%이하인 경우 분광선이 전혀 나타나지 않았으며 TiN 코팅층의 형성도 불안정하였다. 펄스전원으로 Bipolar로 사용한 경우 Unipolar를 사용한 경우보다 지름이 4 mm인 구멍에서 2배 깊게 코팅되었다.

Computer Simulation for Die Filling Behavior of Semi-Solid Slurry of Mg Alloy

  • 본 연구에서는 Mg합금의 반응고성형 공정기술을 개발하기 위하여 여러 가지 전단속도와 냉각속도에 따른 Mg합금의 점도와 딕소트러픽 거동을 분석하였으며, 이를 전산모사연구와 비교 검토하였다. 전산모사연구에서는 미세조직과 공정변수를 고려한 반응고 슬러리의 유변학적 거동을 분석하였다. 반응고 온도영역에서의 Mg합금(AZ91D) 슬러리의 점도는 고상율에 따라 지수함수적으로 증가하였으며, 전단속도가 증가하면 감소하는 경향을 나타났다. Mg합금 슬러리의 유변학적 거동을 정확하게 분석하기 위하여 Carreau 모델을 사용하여 ANYCAST 프로그램에서 고압다이캐스팅용 금형으로의 Mg합금 반응고 슬러리의 충진거동을 모사하였다. 전산모사된 결과는 동일한 조건에서의 실제 실험결과와 잘 일치하였다.
