  • Recently, there has been an active study about weight reduction for automotive. This study is prediction and evaluation of one pice type steering component, which is universial joint. Steering system is a core of major safe device in vehicle. Universial shaft adopted in steering system transmit steering torque between olumn and steering gear. Conventional universial shaft is produced by welding process because of geometric complexity. But welding process has some weakness such as deflection on surface, residual stress, and deteronration of material properties so it can deteriorate durability of vehicle.

  • This study presents the enhancement of forgeability of SNCM522H materials. Target parts are output shaft(OP shaft) used as components of power train for automobiles. To carry out cold forging process of OP shaft by 1 pass instead of existing 2 pass process, studies in terms of process design and heat treatment were performed. To introduce the new process, Finite element Method are accomplished, and to verify the validity of proposed heat treatment cycle, several experiments(Hardness test, Observation of optical microstructures, tensile test) are carried out.

The 2Pass forging process could be reduced as lPass process through improvement of process and heat treatment technology and that would give cost reduction.

  • Hot forging of aluminum alloy has the bad machinability due to continuous chip formation caused from the ductility The bad machinability requires a labor and a high cost to produce final products after hot forging. In industrial field, T4 heat treatment is performed to improve the machinability, and the annealing and the cold sizing are followed. In this study, a series of heat treatments are introduced during hot forging operation without T4 heat treatment after forming so that it improves the machinability with reduction of the number of operations and machining cost. Instead of T4 heat treatment, water cooling and air cooling are tried and compared to find out an optimum cooling condition

  • The straight bevel gear for automobile part has been manufactured by the cold forging instead of the gear machining tool for the mass production. The application to CAD/CAM system has been necessary in order to develop the precision product quickly by forging through the minimization of trial and error and confirm the reproducibility. In the study, the straight bevel gear with the crown teeth has been modelled by the CAD/CAM system. The master gear after the gearing test has been machined after the modelling, NC data generation and verification. The die for forging and the jig for machining has been manufactured using the master gear.

  • The characteristics of the tool system give many effects into the costs and qualities for the finished components. Therefore, a tool life is one of the important issues on cold forging industry. However, since variables related with tool life are many complicated, the studies for solution should be investigated by the systematic research approach. The shape and process changes of die, the hardness changes of material and the tolerance of dies to decrease the die stress are analyzed by the FEM software. The heat-treatment of tool material is investigated to improve the tool life. Deep cryogenic treatment of tool steel is very efficient to improve the wear resistance due to the fine carbide. And, it is investigated that the shape and dimension of tool give effect into both tool life and quality of forged product..

  • Zinc phosphate coating is required in nearly all steel cold forging operations. However, the chemical byproducts of this lubricant system are difficult to dispose of and have a negative environmental impact. In order to replace zinc phosphate based lubricants partially or completely, candidate lubricant has been developed in this study. The performance evaluation of these lubricants was conducted using the double cup extrusion test and spike forging test. With the use of the commercial FEM code DEFORM, friction factor calibration curves, i.e. cup height ratio vs. punch stroke and spike height vs. punch stroke, were established for different friction factor values. By matching the cup height ratio and the punch stroke and spike height vs. punch stroke from experiment to that obtained from FE simulations, the friction factor of the lubricants was determined. Three water-soluble lubricants; namely, Mec Homat, Royalcoat, and the developed lubricant were found to perform comparable to or better than zinc phosphate.

  • Several high nitrogen stainless steel ingots(100kg) were fabricated with changing Ni and $[N]_2$ contents by Pressurized Vacuum Induction Melting(P_VIM). After free forging process, chemical compositions, microstructure and mechanical properties were estimated. Hardness was increased with the increase of $[N]_2$ content. Furthermore, microstructure including a lot of tempering twins was observed with optical microscope. Mechanical properties were estimated as function of solution treatment temperature and cooling method(air/water) under duration time of 1 hr on sample that were fabricated with Ni content under the atmospheric $[N]_2$ pressure. At solution treatment range of $1050{\sim}1100^{\circ}C$, hardness was decreased with the increase of solution temperature and there were little discrepancy of microstructure and hardness with cooling method. Computer simulation was carried out in order to inspect pass schedule in cold rolling process. When the condition of simulation was roll speed of 2.5mpm, rolling rate $15{\sim}17%$ per pass, it was ascertained that the formation such as deformation by sticking and lamellar sliver etc. was restricted from a simulation.

Development of LPI Vehicle Fuel Filter Housing (LPI 차량용 연료필터하우징 개발)

  • Computer simulation has been performed to optimize cold forging process of automotive LPI fuel filter housing. A mold and the test product have been manufactured considering the strain and load distribution during the cold forging process. Also, fuel flow simulation has been performed to analyze flow characteristics of existing model and new model. Simulation result shows that two models have equivalent pressure drop. Compared with the mass of existing product, raw material reduction of 16 g and 30.5 g has been achieved from the upper and lower housing, respectively. Total mass reduction of the new housing was 46.5 g. Leak test and internal pressure test have been performed to verify the safety standard and test results were satisfactory.
