A Study on Development of Automatic Weld-Seam Tracking System using Vision Sensor (시각센서를 이용한 용접선 자동추적시스템의 개발에 관한 연구)

  • For improvement in productivity and weld quality, weld seam tracking and welding parameter control are very essential in the welding of a structure which can not be cxactly fit-up due to mismatch, discontinous gap, deflection, etc.. In this study, an automatic weld seam tracking system is developed for I-butt joint structure, and the system consists of XYZ working table, vision sensor and user interface program. In the developed vision sensor system, an image projection algorithm for weld-line detection and an adaptive current control algorithm for gap variation were implemented. The user interface program developed in this study by basing on the objct oriented concept could provide very convenient way to utilize the tracking system with the pull-down menu driven structure. The developed system showed a good seam tracking and weld quality control capability corresponding to deflected weld lines and gap variations.

  • Robotized MIG welding of large aluminium components for high speed trains is state-of-the-art. The implementation of online laser cameras enables seam tracking and adoptive modification of welding parameters. A constant fill is achieved regardless of the gap tolerances. Friction Stir Welding has been introduced to the market as a reliable and fast joining technology. The advantages of high welding speeds and the elimination of arc light, fumes and liquefaction in the welding spot lead to economical realisation of heavy-duty gantry systems. FSW robots offer a high flexibility with regard to welding of curved parts, and can be equipped with laser cameras for exact joint tracking.

  • Laser-arc hybrid welding has been considered as an effective pipe girth welding process since early 2000's. Tolerance for fit-up offsets such as gap and edge misalignment is one of most important requirements in pipe girth laser-arc hybrid welding, and several approaches using parameter optimization, a laser beam scanning and an arc oscillation have been tried. However the required offset tolerance has not been fully accomplished up to now and laser-arc hybrid welding has not been widely applied in pipeline construction than expected, despite of its high welding speed and deep penetration. In this study, internal welding was adopted to ensure the offset tolerance and sound back bead. The effect of welding parameters on bead shape was investigated at the flat position. Also tolerances for gap and edge misalignment were verified as 0.5 mm and 2.0 mm, respectively. The position welding trials were conducted at several welding positions from the flat to the overhead position in a downward direction. With the fixed welding speed, arc current for gas metal arc welding current and laser output power, adequate welding voltages for gas metal arc welding were suggested for each position.

  • Recently the application of laser welding technology has been considered to shipbuilding structure. However, when this technology is applied to primer coated steel, good quality weld beads are not easily obtained. Because the primer-coated layer caused the spatter, humping bead and porosity which are main part of the welding defect attributed to the powerful vaporizing pressure of zinc. So we performed experiment with objectives of understanding spatter and porosity formation mechanism and producing sound weld beads in 6mmt primer coated steels by a $CO_2$ CW laser. The effects of welding parameters; defocused distance, welding speed, coated thickness and coated position; were investigated in the bead shape and penetration depth on bead and lap welding. Alternative idea was suggested to suspend the welding defect by giving a reasonable gap clearance for primer coated thickness. The zinc of primer has a boiling point that is lower than melting point of steel. Zinc vapor builds up at the interface between the two sheets and this tends to deteriorate the quality of the weld by ejecting weld material from lap position or leaving porosity. Significant effects of primer coated position was lap side rather than surface. Therefore introducing a small gap clearance in the lap position, the zinc vapor could escape through it and sound weld beads can be acquired. In conclusion, formation and suspension mechanism of the welding defects was suggested by controling the factors.

  • The transformer used in an inverter type arc welding machine is designed to use high frequency in order to reduce its size and cost. Also, selecting core materials that fit frequency is important because core loss increases in a high frequency band. An inrush current can occur in the primary coil of transformer during arc welding and this inrush current can cause IGBT, the switching element, to burn out. The transformer design was carried out in $A_P$ method and amorphous core was used to reduce the size of transformer. In addition, sheet coil was used for primary winding and secondary winding coil considering the skin effect. This paper designed the transformer core with an air gap to prevent IGBT burnout due to the inrush current during welding and proposed the optimum air gap length.

  • In this study, Hot-wire laser welding (HWLW) without keyhole which deposits filler material by feeding hot wire into the process zone has been performed to increase process performance. From the analysis of High Speed Imaging (HSI), for higher voltage, the process is prone to arc formation and drop transfer, which is disagreeable transfer mode. It is necessary that arc formation and drop (globular) transfer should be avoided by lower voltage. Therefore, continuous wire melting and transfer mode is preferred when adopting this process. The HWLW technique has high potential in terms of performance, precision, robustness and controllability for thick section of narrow gap.

  • In order to investigate the characteristics of the plasma induced by lap-joint CO$_2$ laser welding of automotive steel sheets, the effects of welding speed, shield gas flow rate, gap size, and laser beam defocus to plasma intensity emitted from keyhole have been investigated. The plasma light is measured by fiber and photodiode. Also, the plasma images were captured by the high speed digital camera in 1000frames/sec in order to correlate the plasma light signal with plasma pattern. From the results, it is observed that the difference of the plasma intensity for between the deep penetration and partial penetration exists from 1.2 to 2 times. The plasma light intensity decreased in case of the deep penetration Is observed due to the exhausting of the plasma gas under the sheet. On the other hand, under the conditions of the deep penetration, the plasma intensity is significantly increased by controling the conditions decreasing the penetration depth. It was specially founded that the effect of 0.3mm gap size at partial penetration condition is approximately similar to deep penetration in 0mm gap. It is concluded that the plasma intensity is able to evaluate the penetration depth in lap-joint welding and appears to offer the most straightforward correlation to the welding process.

A Study on the effect of welding wire diameter on the welding quality detection (용접 와이어 직경이 용접 상태 검출에 미치는 영향)

  • Using the welding current and voltage signal processing, we have studied the influence that the diameter of the welding wire to the welding quality detection. For the experiments, We have analyzed the signal with respect to large and small artificially a gap between base materials than the welding wire. In this experiment, the 1.2 mm diameter of the welding wire was used, and distance between the welding base materials was respectively 1.0 mm and 2.0 mm. In the welding with a large defect than the diameter of the welding wire it was able to detect a change in the welding current and welding voltage. But it could not detect a change in the welding current and welding voltage in the welding has a small defect than the welding wire diameter.

Effect of notch location on the toughness of narrow gap weldment (노치위치에 따른 Narrow Gap 용접부의 인성변화)

  • This investigation studied the toughness variations in the narrow gap weldment with the notch location. Specimens with the notch at the center of the weld metal showed the lowest toughness. As the location of notchmoves to fusion line, the impact properties improve reaching a maximum at the fusion boundaries. This improvement in toughness can be explained by the microstructural feature showing in the narrow gap weldment. "one pass/layer" technique performed in narrow gap welding results in the increased proportion of refined structure as approaching to fusion boundary from weld center and thus leave 100% refined structure along the fusion boundary. HAZ also shows 100% refined structure with respect to base metal structure accompanied with the significant suppression of ductile-brittle transition temperature.mperature.
