Effect of Ball End Mill Geometry and Cutting Conditions on Machinability of Hardened Tool Steel

  • Roughing of tool steel in its hardened state represents a real challenge in the die and meld industry and process improvement depends on research of tool material, coating technique, and lubrication. However, roughing of hardened steels generates extreme heat and without coolant flooding, tool material cannot withstand the high temperature without choosing the right tools with proper coating. This research conducted milling tests using coated ball end mills to study effects of cutting conditions and geometric parameters of ball end mills on the machinability of hardened tool steel. KP4 steel and STD 11 heat treated steels were used in the dry cutting as the workpiece and TiAIN coated ball end mills with side relief angle of 12$^{\circ}$ was utilized in the cutting tests. Cutting forces, tool wear, and surface roughness were measured in the cutting tests. Results from the experiments showed that 85 m/min of cutting speed and 0.32 mm/rev of feed rate were optimum conditions for better surface finish during rough cutting and 0.26mm/rev with the same cutting speed are optimum conditions in the finish cutting.

  • As the machine tool industry progresses, the performance of cutting tools also needs to be of good quality and specialized. If the existing metal cutting tool tip is coated properly, its life would be longer and the machining of a difficult-to-cut material also could be possible. For the development of the high quality cutting tool, the applicabilities of TiAIN coating deposited by PVD on the cutting insert were experimentally investigated. The various measurements, such as, SEM micrograph, XRD pattern, AFM surface morphology, and hardness were performed to cross-check the possibility and availability of TiAIN coated tool in the field. The effects of it is successful and we hope to see good results in many fields.

  • For the production of cold forged parts with near-net-shape attributes, the quality of the tool system is responsible for an essential portion of costs fer the finished components. Therefore, a tool lift is one of the important issues on cold forging industry. There are many complicated variables related with tool life, such as material, heat-treatment, coating, lubricant, process design. In this study, heat-treatment of tool material and lubricant are investigated to improve the tool life. Deep cryogenic treatment of tool steel is very efficient to improve the wear resistance due to the fine carbide. And, friction factor of lubricants for cold forging are measured by the ring compression test. Zinc-Phosphate and $MoS_2$ lubricant is effective to sustain the friction factor under 0.1.

  • Recently, coated milling cutters are widely used for improving the productivity of cutting processes through high speed cutting and longer tool life. In metal cutting, cutting force increase rate is important factor to diagnose the cutting conditions because the amount of tool wear directly influences the cutting forces. As the cutting length increases, the worn cutter increases the cutting forces. In this study, the effect of coating process of end milling cutter on the cutting performance, especially on the cutting force increase rate, is investigated. The results acquired through the cutting test measuring cutting force increase rate show that not only the injection quantity of $N_2$ and Ar but also mean temperature influence the cutting force increase rate during the end milling process.

Parameters Affecting the TiN Coated Machining Tool's Life (질화 티타늄이 코팅된 절삭공구의 수명에 영향을 미치는 인자)

  • In this study, we examined the relationships between the coating film's properties, such as microhardness, adhesion of coating fil $m_strate, and machining tool's life time. Samples were prepared by coating TiN on the 5.5 diameter twist drills using reactive ion plating technology, For measuring microhardness and adhesion of fil $m_strate, HSS plate was used for substrate. TiN coated drill's life time was dependent on the adhesion of fil $m_strate and averagely increased by several ten times more than uncoated drill's. The major parameter affecting TiN coated drill's life time was the strong adhesion between coating film and substrate.ate.

  • The degradation of mechanical properties of nitride coatings to steel substrates is one of the main challenges for industrial applications. In this study, plasma nitriding treatment was used in order to increase the mechanical properties of Mo-Cu-N coating to the H13 tool steel. The nanostructured Mo-Cu-N coating was deposited using pulsed DC magnetron sputtering method with a single alloy Mo-Cu target. Mechanical properties of MoN-Cu coated samples after nitriding were found to be relatively better than non-nitrided MoN-Cu coating.

A study on the Cutting Force Variation Comparison between Low CBN and Coated Low CBN Tools in Turning of SCM440 (Low CBN 코팅공구의 SCM440 선삭시 절삭력변화에 관한 연구)

  • In recent years, high hardness steel is used for most of the material in many areas including aircraft, nuclear power, space exploration and automotive parts. Low CBN tools are widely used in industrial field which can effectively process high hardness steel of HRC 45 or harder. The results of this study demonstrated, when high hardness steel, SCM440 is turned with Low CBN tools coated with TiN and TiAlN coatings respectively, that both the thrust force and cutting force tends to increase with more increase in cutting force than thrust force, as the feed rate increases at constant cutting speed. In addition, the size of the cutting force and thrust force does not change with the increased cutting speed at the same feed rate, but the tool life is reduced if the cutting speed is increased to shorten the machining time. Therefore, it is recommended to limit the cutting speed at 250 m/min maximum or less. Furthermore, comparing the cutting force of the three tools at the same cutting condition, Tin coating tool showed the smallest cutting force and Low CBN was the next, and the TiAlN coating tools showed the largest cutting force.

A study on life decision factors of TiN films coated by Cathode Arc ion Plating Method (음극 아크 이온플레이팅법으로 코팅된 TiN 박막의 수명결정요인에 관한 연구)

  • The life time of cutting tool was studied in the relation with the properties of TiN coating tools. The purpose of this study is to compare the cutting conditions of the TiN coated tools with those of the non-coated tools and to find out the optimal cutting condition of the TiN coated tool. The coated tools were prepared by the sputtering process at $4$\times$10^{-3}$Torr. When the cutting speed is increased 22.2% from 90m/min, the limited life of coating bite was decreased by 60.61%, but non-coating bite was decreased by 64.05%. In the tool lifetime equation of the coated tools "a"(exponent of feed rate) was not much changed in comparison with that of the non-coated tools but "n" (exponent of tool′s life) was increased by 9.3% and "b" (exponent of cutting depth) was increased by 2.4%. It was thought to be that TiN coated tools was used for higher cutting speed than non-coated tools to improve the lifetime of the coated tools.

  • Diamond grit was coated with Ti by RF Sputtering to investigate the effect of coated diamond particles on performance of diamond impregnated saw. Coated and uncoated powders were separately mixed with 70Co-30W(wt %) powders by conventional milling technique. Hot pressing was carried out to make specimens. The wear test were carried out with these two types of diamond impregnated specimens. It was demonstrated that Ti coating was effective in improving the ability of grit retention and thus enhanced the tribological performance of diamond tool.
