Effect of rolling parameters on soft-magnetic properties during hot rolling of Fe-based soft magnetic alloy powders (Fe계 연자성 합금 분말의 고온 압연시 자성특성에 미치는 압연인자들의 영향)

  • Iron-based soft magnetic materials are widely used as cores, such as transformer transformers, motors, and generators. Reducing losses generated from soft magnetic materials of these applications results in improving energy conversion efficiency. Recently, the new P/M soft magnetic material realized an energy loss of 68 W/kg with a drive magnetic flux of 1 T, at a frequency of 1 kHz, rivaling general-purpose electromagnetic steel sheet in the low frequency range of 200 Hz to 1 kHz. In this research, the effect of rolling parameters on soft magnetic properties of Fe-based powder cores was investigated. The Fe-based soft magnetic plates were produced by the hot powder rolling process after both pure Fe and Fe-4%Si powders were canned, evacuated, and sealed in Cu can. The soft magnetic properties such as energy loss and coercive power were measured by B-H curve analyzer. The soft magnetic properties of rolled sheets were measured under conditions of a magnetic flux density of 1 T at a frequency of 200 kHz. It was found that rolling reduction ratio is the most effective parameter on reducing both energy loss and coercivity because of increasing aspect ratio with reduction ratio. By increasing aspect ratio from 1 to 9 through hot rolling of pure Fe powder, a significant loss reduction of one-third that of SPS sample was achieved.

  • Iron-based amorphous powder attracts increasing attention because of its excellent soft magnetic properties and low iron loss at high frequencies. The development of an insulating layer on the surface of the amorphous soft magnetic powder is important for minimizing the eddy current loss and enhancing the energy efficiency of high-frequency devices by further increasing the electrical resistivity of the cores. In this study, a hybrid insulating coating layer is investigated to compensate for the limitations of monolithic organic or inorganic coating layers. Fe2O3 nanoparticles are added to the flexible silicon-based epoxy layer to prevent magnetic dilution; in addition TiO2 nanoparticles are added to enhance the mechanical durability of the coating layer. In the hybrid coating layer with optimal composition, the decrease in magnetic permeability and saturation magnetization is suppressed.

Microstructure and Soft Magnetic Properties of Fe-6.5 wt.%Si Sheets Fabricated by Powder Hot Rolling

  • Fe-6.5 wt.% Si alloys are widely known to have excellent soft magnetic properties such as high magnetic flux density, low coercivity, and low core loss at high frequency. In this work, disc-shaped preforms are prepared by spark plasma sintering at 1223 K after inert gas atomization of Fe-6.5 wt.% Si powders. Fe-6.5 wt.% Si sheets are rolled by a powder hot-rolling process without cracking, and their microstructure and soft magnetic properties are investigated. The microstructure and magnetic properties (saturation magnetization and core loss) of the hot-rolled Fe-6.5 wt.% Si sheets are examined by scanning electron microscopy, electron backscatter diffraction, vibration sample magnetometry, and AC B-H analysis. The Fe-6.5 wt.% Si sheet rolled at a total reduction ratio of 80% exhibits good soft magnetic properties such as a saturation magnetization of 1.74 T and core loss ($W_{5/1000}$) of 30.7 W/kg. This result is caused by an increase in the electrical resistivity resulting from an increased particle boundary density and the oxide layers between the primary particle boundaries.

  • Recently, there has been a growing demand for soft magnetic materials with high conversion characteristics, due to the trend of electric devices to higher-frequency range. For ruduceing core loss in the high-frequency range, using finely grained and high-resistivity Fe-based alloy powder is most efficient methods. But, conventionally, there's been a compressibility problem for such powder. In this work, Fe-based alloy powder that offers both high resistivity and high compressibility was developed by studyuing composition of the powder, and reduction of core loss of P/M soft magnetic materials in the high frequency range was achieved.

  • Permalloy soft magnets have been produced by the powder injection molding process. Rheological characteristics of mixtures, debinding conditions, and the magnetic properties of permalloy after sintering have been investigated. A permalloy soft magnet with a permeability of 14200 could be obtained by preparing a mixture with a powder loading of 65.4 vol % and a PP/PEG binder systems solvent extraction, thermal debinding, and subsequent sintering at 1350$\^{C}$ in hydrogen. The permalloy soft magnet sintered in hydrogen had 95% of theoretical density and a magnetic induction of 13.2 kG in an applied magnetic field of 50 Oe.

  • In this study, A set-up for measuring a initial permeability of soft-ferrite powder was developed with a differential transformer coil. To measure a initial permeability of magnetic powder is cumbersome since there are not any measuring equipment and method. A magnetic powder is currently used for a magnetic fluid and microwave absorber materials, and the initial permeability of the magnetic powders is very important to be evaluated a powder for some applications.

  • This study focused on examining the possibility for recycling of Fe-Si electric sheet. We manufactured Fe-6.5Si mother alloy using by Fe-Si electric sheet scrap for transformer core materials. And then, soft magnetic alloy powder which diameter and shape were $45{\sim}150{\mu}m$ and sphere type was prepared by gas atomization process. As we compared to commercial Fe-6.5Si powder, its diameter distribution and microstructure of recycled powder was a similar. To investigate the possibility of reusing the soft magnetic composite sheet for electronics, recycled powder was treated to have a high aspect ratio (AR), and we finally obtained the 65~66 AR and $2.3{\mu}m$ thickness powder. To release the residual stress of powder, heat treatment was conducted under $300{\sim}400^{\circ}C$, $N_2$ gas. And then, soft magnetic sheet was made by tape casting process using by those powders. After the density and permeability of tape was measured, and we confirmed that the recycled Fe-Si electric sheet scrap was possible to reuse the soft magnetic materials of electronics.

  • Information and communication technologies are developing rapidly as IC chip size becomes smaller and information processing becomes faster. With this development, digital circuit technology is being widely applied to mobile phones, wireless LANs, mobile terminals, and digital communications, in which high frequency range of GHz is used. In high-density electronic circuits, issues of noise and EMC(Electro-Magnetic Compatibility) arising from cross talk between interconnects or devices should be solved. In this study, sheet-type electromagnetic wave absorbers that cause electromagnetic wave attenuation are fabricated using composites based on soft magnetic metal powder and silicon rubber to solve the problem of electromagnetic waves generated in wireless communication products operating at the frequency range of 2.4 GHz. Sendust(Fe-Si-Al) and carbonyl iron(Fe-C) were used as soft magnetic metals, and their concentrations and sheet thicknesses were varied. Using soft magnetic metal powder, a sheet is fabricated to exhibit maximum electromagnetic attenuation in the target frequency band, and a value of 34.2dB(99.9 % absorption) is achieved at the target frequency.

  • We reported a P/M soft magnetic material with core loss value of $W_{10/1k}=68W/kg$, which is lower than that of 0.35mm-thick laminated material, by using high purity gas-atomized iron powder. Lack of mechanical strength and high cost of powder production are significant issues for industrial use. In order to achieve both low core loss and high strength by using inexpencive powder, the improvement of powder shape and surface morphology and binder strength was conducted. As the result, the material based on water-atomized powder with 80 MPa of TRS and 108 W/kg of core loss (W10/1k) was achieved.
