Effect of Roll Gap Change of Oval Pass on Interfacial Slip of Workpiece and Roll Pressure in Round-Oval-Round Pass Rolling Sequence

  • This paper presents a study of the effect of varying the roll gap of oval pass in round-oval-round pass sequence on the interracial slip of workpiece, entrance and exit velocities, stresses and roll load that the workpiece experiences during rolling, by applying analytical method, finite element simulation and verification through hot bar rolling tests. The results have shown that the roll gap variation of oval pass affects the interfacial slip of workpiece along the groove contact and the specific roll pressure. The optimum conditions in terms of minimum interfacial slip and minimum specific roll pressure, which might influence the maximum groove life, is obtained when the subsequent round pass is completely filled.

  • A reliable analytic model that determines the exit cross sectional shape a workpiece(material) in round-oval (oroval-round) pass sequence has been developed. The exit cross sectional shape of an outgoing workpiece is predicted by using the linear interpolation of the radius of curvature of an incoming workpiece and that of roll groovw to the roll axis direction. The requirements placed on the choice of the weighting function were to ensure boundary conditions specified. The validity of the analytic model has been examined by not rod rolling experiment with the roll gap and specimen size changed. The exit cross sectional shape and area of the workpiece predicted by the proposed analytic model were good agreement with those obtained experimentally. We found that the analytic model has not only simplicity and accuracy for practical usage but also save a large amount of computational time compared with finite element method.

  • A reliable analytic model that predicts the surface profile of the exit cross section of workpiece in round-oval (or oval-round) pass sequence is established. The presented model does not require any plasticity theory but needs the only geometric information on workpiece and roll groove. Formulation is based on the linear interpolation of the radius of curvature of an incoming workpiece and that of roll groove in the roll axis direction when the maximum spread of workpiece is known beforehand. The validity of the analytic model is examined by hot rod rolling experiment with the roll gap, specimen size, design parameter of oval groove and steel grade changed. Results revealed that the cross sectional shapes predicted by the model were in good agreement with those obtained experimentally. We found that the analytic model not only has simplicity and accuracy for practical usage but also saves a large amount of computational time in comparison with finite element method.

  • Multi-pass shape drawing is very important to produce steel profiles in round samples. In the current study, a process design system is developed for a multi-pass shape drawing. In general, the number of passes for a multi-pass shape drawing is 2 to 3 when the reduction ratio, drawing stress, and productivity are considered. Therefore, calculating the drawing stress and designing the intermediated die shapes are very important. In order to calculate the drawing stress, a shape drawing load prediction method is proposed using a general axisymmetric drawing load prediction model. An intermediate die shape design method is proposed using the initial and the final product shapes. Based on this analysis, a process design system is developed for multi-pass shape drawing for steel profiles. The system works with AutoCAD. The system was applied to design a shape drawing of a spline.

  • An application-oriented approach to automatic pass schedule design in shape rolling was presented in this paper. The design approach and its related program are composed of several modules for input data, graphic display, data processing, calculation of design information, drawing of detailed pass shapes, database management and finite element analysis for design verification. The developed program was applied to automatic pass schedule design for a square-to-round bar shape rolling.

  • A mathematical model for the stress free surface profile in Over-Round and Round-Oval grove rolling, which can be used effectively in the calculation of pass area, is presented. The new model has generality, simplicity and accuracy for practical usage. The stress free surface profile of an outgoing stock can be modeled when the maximum spread of it known a priori. The equation for the stress free surface profile is formulated from the linear interpolation of the radius of curvature of an incoming stock and that of roll groove to the axis direction. In developing the analytical model, the effect of rolling temperature and friction between roll and work piece(stock) were not considered since the geometry of roll groove and the incoming work piece were assumed a dominant factor which decides the stress free surface profile of the outgoing stock. A simulation with the analytical model developed also has been carried out to demonstrate the stress free surface profile of the outgoing stock.

  • The roll Pass design is one of the most important processes to design the whole equipment of the rods and bars rolling system. In this study, the roll pass design program named TollRo(Rolling Factory Organizer) was developed. conventional methods to design roll pass were analyzed and a new algorithm to design the dimension of the intermediate groove was introduced. Object oriented programming technology was implemented in this design program. It comprises GUI(Graphic User Interface), function of automatic pass design, function of modifying pass schedule and database of material properties. The developed program can be used to design roll pass with consistency for the rods and bars rolling system. The man-hours for the whole design can be drastically reduced. The design parameters of rolling system can be extracted quickly by this program.

Effect of Rolling Speed on the Exit Cross Sectional Shape in Rod Rolling Process

  • A rolling speed dependent spread model is proposed for predicting the exit cross sectional shape in oval-round (or round-oval) pass rod rolling process when the rolling speed is very high. The effect of rolling speed on the exit cross sectional shape is measured by performing a four-pass continuous high speed (${\sim}80m/s$) rod rolling test and is described in terms of the spread correction parameter. The validity of the model is examined by applying it to rod rolling process at POSCO No.3 Rod Mill. The cross sectional shapes of workpiece predicted by the proposed model coupled with the surface profile prediction $method^{6}$ are in good agreement with those obtained experimentally.

An Approximate Model for Predicting Roll Force in Rod Rolling

  • This paper presents a study of the effect of rolling temperature, roll gap (pass height), initial specimen size and steel grades of specimens on the roll force in round-oval-round pass sequence by applying approximate method and verifications through single stand pilot rod rolling tests. The results show that the predicted roll forces are in good agreement with the experimentally measured ones. The approximate model is independent of the change of roll gap, specimen size and temperature. Thus, the generality of the prediction methodology employed in the approximate model is proven. This study also demonstrates that Shida's constitutive equation employed in the approximate model needs to be corrected somehow to be applicable for the medium and high carbon steels in a lower temperature interval (700∼900$\^{C}$).

  • Three-dimensional rigid-plastic finite element analysis has been performed to optimize open die forging process to make round bar. In the round bar forging, it is difficult to optimize process parameters in the operational environments. Therefore in this study, finite element method is used to analyze the practice of open die forging, focusing on the effects of reduction, feeding pitch and rotation angle for optimal forging pass designs. The soundness of forging process has been estimated by the smoothness and roundness of the bar at various combination of feeding pitches and rotation angles. From the test result, process conditions to make round bar having precise dimensional accuracy have been proposed.
