Effect of Ball End Mill Geometry and Cutting Conditions on Machinability of Hardened Tool Steel

  • Roughing of tool steel in its hardened state represents a real challenge in the die and meld industry and process improvement depends on research of tool material, coating technique, and lubrication. However, roughing of hardened steels generates extreme heat and without coolant flooding, tool material cannot withstand the high temperature without choosing the right tools with proper coating. This research conducted milling tests using coated ball end mills to study effects of cutting conditions and geometric parameters of ball end mills on the machinability of hardened tool steel. KP4 steel and STD 11 heat treated steels were used in the dry cutting as the workpiece and TiAIN coated ball end mills with side relief angle of 12$^{\circ}$ was utilized in the cutting tests. Cutting forces, tool wear, and surface roughness were measured in the cutting tests. Results from the experiments showed that 85 m/min of cutting speed and 0.32 mm/rev of feed rate were optimum conditions for better surface finish during rough cutting and 0.26mm/rev with the same cutting speed are optimum conditions in the finish cutting.

  • 산업용 주요 냉간금형 소재인 STD 11 강에 질소이온주입하여 이온조입조거에 따른 질화물형성 거동, 경도 및 내마모성 변화에 관해 연구하였다. XRD분석결과 90keV 에너지로 5$\times$1017 ions/cm2 조사 량 이상에서 Fe2N형태의 질화물이 형성되었으며 3$\times$1016 ions/cm2 범위의 모든 조사량에서 경도 및 조 사량에서 경도 및 내마모성 향상효과를 얻었다. Al2O3와의 ball-on-disc 마모거동 분석결과 STD 11모재 는 응착마모와 산화마모의 혼합형태로 마모되는 반면 질소이온주입한 경우 산화마모 경향이 강하게 나 타났다.

  • In this study, flow analyses of a vehicle at driving were carried out after each installation of a tuning part, specifically the bonnet air ducts, the rear spoiler, and the rear diffuser. The study models were designed to comprise a total of eight cases in which each of the three parts were mounted individually or all together in vehicles. Assuming that the vehicle were driven with an average high speed of 100 km/h, the speed and pressure around the vehicle were obtained using CFD when driving. The rear diffuser that becomes the most effective among the three mounting parts has a major role in reducing air resistance.

  • Family injection molding of plastic is widely used to enhance productivity. Runners for molded products in fami-ly injection molding have to be balanced so that each of the producs is filled completely at the same time,. In this study computer simulations were performed to determine balanced circular section runners in family injection molding with two cavities where each of he cavity shapes is like a case. It was found from the computer simula-tions that runner balance could be fulfilled only by modifying runner diameters. But in order to get more quality molded products other process factors such as flow length flow resistance shapes of products and etc, should be taken in to consideration for the design of a family injection molding process.

  • Particulate reinforced aluminum alloys produced by indirect squeeze casting are difficult to shape by cutting or milling. Therefore near net shape forming of complex shapes is of high economic and technical interest. The complex shape products of $SiC_p/6061$ Al composites are fabricated by the melt-stirring and indirect squeeze casting process. The mold temperatures are $200^{\circ}C$ and $300^{\circ}C$ and applied pressures are 70, 100, and 130 MPa. The volume fractions of the reinforcements are in the range of 5 vol% to 15 vol%. The reinforcement dispersion state are observed using on optical microscope. By employing observed results systematically a correlation is demonstrated among the microstructure, particles behavior, mechanical properties and processing parameters for an optimum melt-stirring(compocasting) and indirect squeeze casting process of MMCs. A procedure to establish the optimum squeeze casting of Al-MMCs is proposed.

  • For the senses of beauty and texture, internal components of small passenger cars are manufactured by texturing plastic with drawplate but those of deluxe passenger cars are manufactured by bonding pre-embossed skin to the surface of drawplate. As the pre-embossed skin is bonded at high temperature and pressure, the pattern of skin is distorted. The corner part is hardened and its dimension tolerance is changed by resulting in the increase with its defective rate. This study provides the method to design and manufacture the door trim track by vacuuming the non-patterned skin to upper-side drawplate which forms the pattern of descending skin. It is pressed to the plastic product with hot-press method and the damage of bossed-pattern is prevented. Valuation in this study has been done by analyzing, designing and experimenting method.

  • The automotive seat appropriately absorbs the vibrations or shocks transmitted through a vehicle when it is in operation so as to provide a comfortable ride for passengers. In this study, the structural strength and durability of each model were investigated using structural analysis. The natural and critical frequencies at the seat were analyzed through vibration analysis. Through the results of this study on automotive seat frame models, the durability against the load and vibration is shown to be dependent on the configuration of the model.

  • Defining the relationship between the quality of injection molded parts and the process condition is very complicate because of lots of factor are involved and each factor has a non-linearity. With the development of CAE(Computer Aided Engineering) technology, the estimation of volumetric shrinkage of injection mold parts is possible by computer simulation even though restricted application. In this research, Neural Network applied for finding optimal processing condition. The percent of volumetric shrinkage compared on each case and show neural network can be successfully applied selecting optimum condition not only within factor level but also between factor level.

  • The present work is investigated optimal design for the injection molding process of a hand brake cover. The viscoelastic flow through a hand brake cover shape in the mold were calculated and compared with the experimental data. Numerical analysis reasonably predicted the general performance i.e hold pressure, cooling time and hold pressure time. In order to determine optimal process parameters, Numerical analysis and experiments have been performed for various process conditions. In this study, we obtained to increase in the productivity by $160\%$ by optimal process conditions.

An Experimental Study on Injection Molding of Etched Surface Pattern (식각 표면패턴의 사출성형에 관한 실험적 연구)

  • Molding properties of etched surface pattern are presented. Injection molding has given attention on improving dimensional accuracy and productivity. However, the molding of etched surface pattern on plastic parts is not researched relatively for its additional values, which can meet design function and customer's attraction. Specimens, whose surface patterns are made by print-type etching, are investigated. The molding properties of surface pattern are estimated with roughness deviation of surface pattern on part and mold. The etching properties are related to physical properties of plastic materials and surface roughness of etched pattern. Also, flow mark and gate location can give influence on surface pattern molding. The experimental result can contribute to good molding of surface pattern in injection molding.
