A Study on the Economic Evaluation of Thermal Spray Methods for the Corrosion Protection of Steel (금속용사 방식공법의 경제성 평가에 관한 연구)

  • Generally, as corrosive protection processing of a steel structure, zinc galvanizing and heavy duty coating paint are applied. However, zinc galvanizing has the difficulty of restriction of a size, or on-site construction. Moreover, heavy duty coating paint has a problem with many administrative and maintenance expenses with short problem of adhesion, corrosion generating of a damage portion, and maintenance management cycle. In this study, a salt water spray test, CASS test, and the electrochemistry examination were carried out for the thermal metal spray method of construction for corrosive protection performance evaluation. Moreover, the corrosive protection life of a thermal metal spray method of construction was quantitatively calculated on the basis of this experiment. in consideration of LCC, the economical efficiency of a general corrosive protection method of construction and a thermal metal corrosive protection method of construction was compared. Consequently, although initial construction expense was estimated 16 to $30\%$ high, as for a thermal metal spray method of construction, it turns out that the administrative and maintenance expenses for 100 years became cheap 9.3 to 13 or more times.

  • The purpose of this study is to evaluate the corrosion protective property of Al-Mg high-freqeuncy arc metal spray method in comparison to Zn-Sn and Zn-Al alloys by electrochemical method and CASS test. As a result, it appeared that Al-Mg alloy had very higher corrosion protective property through the electrochemical characteristic and the CASS test comparing with the other alloys.

  • Metal/diamond binary composite coatings on Al substrate without grit blasting were deposited by cold spray process with insitu powder preheating. Microstructural characterization of the as-sprayed coatings with different diamond size, strength and with/without Ti coating on diamond was carried out by OM and SEM. The assessment of basic properties such as tensile bond strength and hardness of the coatings, and the deposition efficiency was also carried out. Particular attention on the composite coatings was on the diamond fracture phenomenon during the cold spray deposition and the interface bonding between the diamond and the Fe-based metal matrix.

Effect of Flame Spray Distance on Particle Behavior and Morphological Characteristics of $Ni_{20}Cr$ Coated Layers (화염용사 거리에 따른 입자의 거동 및 $Ni_{20}Cr$ 코팅층 특성 연구)

  • The present study aims to examine the influence of flame spray distance on the thermal behavior of micro-metal particles and the morphological characteristics of $Ni_{20}Cr$ layers coated on the preheated SCM415 substrates by using the conventional flame spray system. Commercially available nickel-based $Ni_{20}Cr$ particles with a mean diameter of $45{\mu}m$ were used. In addition, CFD simulations using a commercial code (FLUENT ver. 6.3.26) were conducted to estimate temperature and velocity distributions of the continuous and discrete phases before impact on the substrate. From FE-SEM images of coated layers on the substrates, it was observed that as the spray distance decreased, the metal particle morphology showed splash-like patterns and such a short stretch shape, resulting from higher particle momentums and the impact of partially melted particles. Moreover, it was found that the spray distance should be considered as one of important parameters in controlling the porosity and the adhesion strength.

Corrosion Assessment of Al/Fe Dissimilar Metal Joint (Al/Fe 이종금속 접합부의 부식특성)

  • The use of light-weight Al alloys in the automotive industry is increasing to meet requirements for fuel efficiency and emission reduction. Joining Al alloy to the conventional steel sheet is also very important issue with the increased use of Al alloy, and several joining processes have been introduced to enhance joining strength between dissimilar metals. This paper deals with a galvanic corrosion in the dissimilar metal joining. Salt spray tests up to 2000 hours were conducted on a self-piercing rivet, spot welded, adhesive bonded and weld-bonded joints, and cross-sections and tensile shear strength according the salt spray duration were analyzed at every 500-hour. Self-piercing rivet joint had relative low initial strength but the joint strength did not change regardless of the salt spray duration. The strength of other joints (spot welded, adhesive bonded and weld-bonded joints) decreased with the increase of salt spray duration and the corrosion behaviour of each joint was discussed.

  • The present study conducted computational simulation for multiphase flow in the flame spray coating process with commercially available Ni-Cr powders. The flows in a flame spray gun is characterized by very complex phenomena including combustion, turbulent flows, and convective and radiative heat transfer. In this study, we used a commercial computational fluid dynamics (CFD) code of Fluent (ver. 6.3.26) to predict gas dynamics involving combustion, gas and particle temperature distributions, and multi-dimensional particle trajectories with the use of the discrete phase model (DPM). We also examined the effect of particle size on the flame spray process. It was found that particle velocity and gas temperature decreased rapidly in the radial direction, and they were substantially affected by the particle size.

  • Metal matrix composites(MMCs) reinforced with ceramic particulates are receiving increasing attention because their high specific strength, low coefficient of thermal expansion and excellent wear resistance. Especially, Al-based composites(AMCs) have been widely applied for the aerospace and automotive industries. Such composites are mainly fabricated by the cast, powder metallurgy and infiltration process. In this study, SiC particulate reinforced Al-based composites were fabricated by thermal spray process and their wear behavior were investigated. Composites with different spray parameter were fabricated by using flame spray apparatus. Microstructure and wear behavior of the composites were observed by scanning electron microscope(SEM) and electron probe micro-analysis(EPMA).

Corrosion Protection of Steel by Applying a Zn-Sn Metal Spray System (Zn-Sn 합금을 이용한 강구조물의 금속용사공법 방식성능평가 연구)

  • The purpose of this study is to evaluate the corrosion protective properties of a Zn-Sn metal spray method according to the contents of Zn and Sn by a CASS test and the electrochemical theory. In the experiment, the CASS test and the electrochemical test were conducted to investigate the corrosion protective property of the Zn-Sn Metal Spray system, the Zinc galvanizing system, and the heavy duty coating system. As a result, it was confirmed that the Zn-Sn (65:35) Metal Spray system had very high corrosion protective property through the electrochemical characteristic as comparison with the other anti-corrosion systems and was very effective to prevent steel products from corrosion.

  • Cathodic Protection has been introduced as a method of protecting metals under the ground or sea from corrosion. Since 1970, it has been applied to reinforced concrete structures as a corrosion protection method. After 1990, it became used around the world, and its usability has been well confirmed. But this method has some problems in terms of construction and economy. To solve these problems, a Cathodic Protection Method using a highly-durable metal spray was developed. First, the specimen was covered with anodic materials (Zn, Al) by using metal spray. The corrosion protection performance was confirmed by measuring the corrosion current of the specimen. Through the experiment, it is possible to confirm that the Cathodic Protection Method using a high metal spray provides effective protection against corrosion to reinforced concrete structures.
