실선체 곡면 제작을 위한 선형 배열 롤 셋 공정의 적용에 관한 연구 (A Study on the Application of Line Array Roll Set Process for the Manufacture of Real Ship Hull Plates)

  • The line array roll set(LARS) process, as one of many kinds of incremental forming processes, is a continuous process in which a flat metal plate is formed into a singly or doubly curved plate through successive passes of forming rolls. It was found that the curvature level of the formed plates in the previous study was well over the curvature required in shipyards. This fact shows that the LARS method has good potential for shipbuilding applications. The major purpose of the present study is to estimate experimentally the general applicability of the line array roll set process for the manufacture of ship hull plates. In this study, the target shapes are selected through investigation of the shape classification of ship hull plates that comprise a certain vessel. Forming processes for twisted shapes are analyzed with the finite element method(FEM) and the results of experimental work are presented. On the basis of the experimental and numerical results, the LARS process is applied to the production of real outer hull plates of a small patrol ship.

  • Shafts having asymmetry or odd number of symmetry in the cross-section can not be simply manufactured by conventional incremental radial forging. In order to manufacture such shafts, the new concept of incremental forging with one punch and a flexible fixture is developed by suggesting a flexible fixture, instead of two opposed punches used in radial forging, so that the flexible fixture only supports the workpiece while the punch is moving during forming. A new flexible fixture is designed using the steel shots and vacuum technology. An equilateral triangular cross-section is selected as the sample shape to be manufactured by the proposed manufacturing method. The desired triangular cross-sectional shaft is manufactured with the errors of $3.0\%$.

  • In the line array roll set (LARS) process, the initial plate is progressed into the final shape in a stepwise or pathwise manner according to the basic principle of the incremental forming process. The deformation proceeds simultaneously in the longitudinal and transverse directions. It was found that the curvature level of the formed plates in the previous study was well over the curvature required in shipyards. This fact shows that the LARS method has considerable potential for shipbuilding applications. In this study, several experiments with the LARS system is carried out fur manufacturing of plates with large curvatures. The bulbs at a stem and stern among ship hull plates correspond to these plates. Furthermore, the qualities of formed plates are evaluated according to the types of roll arrangements through experimental and numerical analyses.

항공기 재료 성형시의 손상진전에 관한 연구 (A Study on the Damage Propagation of an Aircraft Material During Forming)

  • In this paper damage propagation of a material during forming is investigated with the concept of continuum damage mechanics. An isotropic damage model based on the theory of materials of type N is adopted to describe the damage process of a ductile material with large elasto-viscoplastic deformation. The stiffness degradation of the loaded material is chosen as a damage measure. The highly nonlinear equilibrium equations are reduced to the incremental weak form and approximated by the total Lagrangian finite element method. To simulate contact condition, extended interior penalty method with modified coulomb friction law is adopted. The displacement control method along with the modified Riks' continuation technique is used to solve the incremental iterative equations. As numerical examples, upsetting problem and backward extrusion problem are simulated and the results of damage propagation and $J_2$ stress contours with and without friction are presented.

  • A three-dimensional finite element approach to process analysis and design for joining the socket with the ball by a kind of the rotary forging processes is presented in this paper. The rigid-plastic finite element method is employed and its results are used to reduce the number of process design tryouts. The approach is applied to developing a concave piston assembly for a high pressure hydraulic pump. Experiments show that the developed piston assembly satisfies the quality requirement on geometrical tolerance.

  • Incremental forming path to manufacture a thick concave steel plate using the line array roll set is designed. To find the optimum forming path, the forming processes are simulated by the finite element method. A general-purpose commercial software, MSC MARC is used. A modeling with 8-node hexahedral elastic-plastic solid is performed to predict accurate springback and the analysis process was composed of 18 passes. The proposed forming paths are verified through experiments carried out in the prototype line array roll set. It is found that the process can be successfully applied to the fabrication of the dual curvature ship hull plate.

Steel processing effects on crash performance of vehicle safety related applications

  • Due to the increasing competition, automotive manufacturers have to manufacture highly safe and light vehicles. The parts which make up the body of the vehicle and absorb the energy in case of a crash, are usually manufactured with sheet metal forming methods such as deep drawing, bending, trimming and spinning. The part may get thinner, thicker, folded, teared, wrinkled and spring back based on the manufacturing conditions during manufacturing and the type of application methods. Transferring these effects which originate from the forming process to the crash simulations that are performed for vehicle safety simulations, makes accurate and reliable results possible. As a part of this study, firstly, the one-step and incremental sheet metal forming analysis (deep drawing + trimming + spring back) of vehicle front bumper beam and crash boxes were conducted. Then, crash performances for cases with and without the effects of sheet metal forming were assessed in the crash analysis of vehicle front bumper beam and crash box. It was detected that the parts absorbed 12.89% more energy in total in cases where the effect of the forming process was included. It was revealed that forming history has a significant effect on the crash performance of the vehicle parts.

  • Dieless CNC forming is an innovative technology which can form various materials with complex shape by numerically controlled incremental forming process. In order to apply the technology to industrial parts, however, many problems such as spring-back, rising of material, and trimming difficulty must be solved. In this paper a new dieless CNC forming method to improve forming quality is proposed, which consists of how to modify its original shape in CAD and how to generate its CNC tool path in CAM. The effectiveness of the proposed procedures is tested with a brake dust shield of a vehicle. The results shows that the method proposed enhances the forming quality up to 48% compared to traditional method.
