Development of Calibrating Instrument for Tool Wear using Spindle Orientation Function in End Milling (엔드밀 가공시 주축 오리엔테이션 기능을 통한 공구마멸 보정 장치의 개발)

  • The most important thing in measuring the tool wear is to set up the measurement base. The end mill that is being used for machining of die is difficult to set up the base and to measure the tool wear because of geometric properties of that such as a helix and relief angle. In this study, a new instrument using spindle orientation function in end milling is developed to measure the tool wear and evaluated by the measuring system on the machine. Finally, this new method makes possible the wear measurement of same position and reduces the measuring time compared with the measuring methods such as the microscope and CCD.

  • This research conducted milling tests to study effects of cutting environment conditions of ball end mills on the characteristics of hard milling process. KP4 steels and STD11 heat treated steels were used as the workpiece and WC-Co ball end mill tools with TiAIN coated were utilized in the cutting tests. Dry cutting without coolant and semi-dry cutting using botanical oil coolant were conducted and MQL (Minimum Quantity Lubricant) device was used to spray coolant. Cutting forces, tool wear and surface roughness were measured in the cutting tests. Results showed that dry cutting of KP4 and hardened STD11 specimens produced better surface quality and wear performance than MQL spray cutting did.

  • The surface,generated by end milling operation, is deteriorated by tool runout,vibration,friction,tool deflection, etc. In many source,deflection of tool affects to surfave accuracy. To develop a surface accracy model,method for the prediction of the topography of machined surfaces has been developed based on models of machine tool kinematics and cutting tool geometry. This model accounts for not only the ideal geometrical surface, but also the deflection of tool resulted in cutting force. For the more accurate prediction of cutting force,flexible end mill model is used to simulate cutting process. Compute simu;ation have shown the feasibility of the surface generation system.

  • Carbon fiber reinforced plastic (CFRP) is a composite material useful in the aerospace and automotive industries because of its light weight and high strength. In this study, side milling tests were carried out using AlCrN, diamond-like carbon (DLC), and diamond-coated end mills. Additionally, a comparison study according to the cobalt content was conducted. Thus, tool wear and surface quality were examined and the influences of using coating and a certain material type were analyzed. The surface roughness of the machined surface was measured. Microscope observations revealed that the CFRP fiber at the machined surface was not damaged even at a cutting distance of 3,000 mm. Therefore, this study showed that the diamond-coated end mill containing 6% cobalt is appropriate for milling CFRP.

Effect of Ball End Mill Geometry and Cutting Conditions on Machinability of Hardened Tool Steel

  • Roughing of tool steel in its hardened state represents a real challenge in the die and meld industry and process improvement depends on research of tool material, coating technique, and lubrication. However, roughing of hardened steels generates extreme heat and without coolant flooding, tool material cannot withstand the high temperature without choosing the right tools with proper coating. This research conducted milling tests using coated ball end mills to study effects of cutting conditions and geometric parameters of ball end mills on the machinability of hardened tool steel. KP4 steel and STD 11 heat treated steels were used in the dry cutting as the workpiece and TiAIN coated ball end mills with side relief angle of 12$^{\circ}$ was utilized in the cutting tests. Cutting forces, tool wear, and surface roughness were measured in the cutting tests. Results from the experiments showed that 85 m/min of cutting speed and 0.32 mm/rev of feed rate were optimum conditions for better surface finish during rough cutting and 0.26mm/rev with the same cutting speed are optimum conditions in the finish cutting.

  • Recently, the requirements for high precision and efficiency machining are gradually increased to raise international competitiveness at the industrial fields of die and molds. This trend had made effects on the industrial fields in Korea and which needs fur studying of high precision and efficiency machining. This study is to investigate the effects of the non-out of end mill in the external cylindrical machining operated by solid carbide end mills with Al-alloy in high speed machining center relating to high spindle revolution and frost fred per minute on the dimensional precision, roundness of workpiece. From the results of experimentations followings are obtained; when Al-alloy is processed by the external cylindrical cutting of end milling through the high speed revolution, if the spindle revolution is higher relating to radial depth of cut, feed per tooth in very lower situation, finally, productivity can be raised because high precision and quality products are machined high efficiently.

  • The purpose of this study is an evaluation of flat end mills to develop appropriate tools for the high speed machining. First of all, several flat end mills which are produced by different makers are selected to analyze the performances of the tools. Experimental works are also executed to measure cutting farce, tool wear and surface roughness for different cutting conditions. And then the results are compared and analyzed for developing optimal cutting tool in the high speed condition.
