Development of diamond wheel with fine grains and multi-pore structures were newely attempted. Wheels, that are employed for ultra precision and high performance grinding of difficult-to materials such as tungsten carbide alloy using tool and die materials, must have both performances to remove tool marks efficiently and to contact elastically with curved surfaces. Diamond grains were bonded firmly by a melamine resin to prevent the decrease of machining efficiency due to grain sinking within the bond materials. Also, highly foamed structures were developed to increase the flexibility of the wheel, and to induce active self-sharpening by increasing contact pressure between the wheel and work surfaces. In this paper, melamine-bonded diamond wheels are trial manufactured, then the forming method of wheels are suggested, and the grinding characteristics of wheels are also illustrated.

Diamond shaping is one of the machining strategies to make the optical micro-groove molds, and it is especially useful when the component is an assembly of the linear micro-groove array. A mirrorlike surface and an arbitrary crose-sectional curve can be easily made by the diamond tool. However, the cutting speed of shaping is relatively lower than that of the other cutting methods, and there exist an unstable cutting conditions that generate the chatter. This study is focused on the modeling of the simplified self-induced chatter of the diamond shaping, and the machinabilities of three materials are compared by cutting experiments. From the chatter model and experiments, it is found that the unstable cutting conditions exist when the depth of cut is low and cutting speed is high. It is also found that the brass is relatively good material in micro shaping than copper or aluminium from the cutting experiments.

For dry machining of mineral materials the Institute of Materials Engineering pursues a novel thermal protection shield concept for diamond tools, in which thermal insulating materials in diamond composite structures act as heat shield, which protects diamonds in deeper layers against high temperature and graphitisation. Before the effectiveness of this concept could be investigated suitable composites have to be manufactured. In this paper the powder metallurgical production processes of diamond-alumina-cobalt-composites with varying alumina and cobalt particle sizes, their microstructures and porosities are described. It could be observed that the distribution of small-sized alumina particles ($<70{\mu}m$) in the cobalt matrix is uniform and the porosity of the composite decrease.

In this paper, the development of a precision CNC lathe prototype for mirror surface machining is presented. To obtain high precision machining accuracy, a hydrostatically supported precision spindle and a sliding guideway with turcite pad are adopted as the motion elements. The machining accuracy of the prototype machine, and the motional accuracy of its motion elements are tested and evaluated to confirm the validity of the application of these elements on the prototype. The hydrostatic spindle shows 0.09 .mu. m of rotational accuracy and the guideway shows about 0.8 .mu. m/170mm of horizontal straightness. The sur- face roughness of cupper and aluminium cylinder machined by the prototype machine with diamond tool are 0.07 .mu. m and 0.10 .mu. m Rmax respectively. From these results, it is verified that the prototype lathe is avail- able for high precision machining.

Appropriate design/manufacturing conditions, to give outstanding material properties to the $Si_3$$N_4$-BN and AIN-BN based composite materials, will be investigated using the experimental design methods. Ultra-precision machinability of the developed ceramics will be systematically studied in the viewpoint of microstructure and material properties. Also, finite element methods will be applied to define basic principles to significantly improve machinability and various properties. Basic experiments will be performed to develop optimum ultra-precision machining technologies for the developed ceramics. For ultra-precision lapping machining, need to develop a ultra-precision lapping system, suitable metal bonded diamond wheel, and appropriate condition of ultra-precision lapping machining.
During fabrication process for the large space optical surfaces, the traditional bound abrasive grinding with bronze bond cupped diamond wheel tools leaves the machine marks and the subsurface damage to be removed by subsequent loose abrasive lapping. We explored a new grinding technique for efficient quantitative control of precision CNC grinding for space optics materials such as Zerodur. The facility used is a NANOFORM-600 diamond turning machine with a custom grinding module and a range of resin bond diamond tools. The machining parameters such as grit number, tool rotation speed, work-piece rotation speed, depth of cut and feed rate were altered while grinding the work-piece surfaces of 20-100 mm in diameter. The input grinding variables and the resulting surface quality data were used to build grinding prediction models using empirical and multi-variable regression analysis methods. The effectiveness of the grinding prediction model was then examined by running a series of precision CNC grinding operation with a set of controlled input variables and predicted output surface quality indicators. The experiment details, the results and implications are presented.

In this research, to study tungsten carbide alloy(Co 0.5%) ultra precision turning possibility that is used Glass Molding Press(GMP) using conventional (Rake angle $-25^{\circ}$) single crystal diamond bite observed machining surface condition, surface roughness($R_a$), diamond bite cutting edge after tungsten carbide alloy ultra precision turning. Suggested and designed optimum chamfer bite shape to suggest ultra precision optimum bite using Finite Element Analysis(FEM). After machining tungsten carbide alloy ultra precision turning using optimum chamfer bite and comparing with conventional bite machine result and studied optimum chamfer bite design inspection and also tungsten carbide ultra precision turning possibility for high temperature compression glass lens molding.

Polycrystalline diamond (PCD) tools possessing high hardness and abrasive wear resistance are particularly suited for drilling of carbon fiber reinforced plastic (CFRP) composites, where tool life and consistent hole quality are important. While PCD presents superior performance when drilling CFRP, it is unclear how it performs when drilling multi-stack materials such as CFRP-titanium (Ti) stacks. This comparative study aims to investigate drilling of a Ti plate stacked on a CFRP panel when using PCD tools. The first sequence of the drilling experiments was to drill 20 holes in CFRP only. CFRP-Ti stacks were then drilled for the next 20 holes with the same drill bit. CFRP holes and CFRP-Ti stack holes were evaluated in terms of machined hole quality. The main tool wear mechanism of PCD drills is micro-fractures that occur when machining the Ti plate of the stack. Tool wear increases the instability and the operation temperature when machining the Ti plate. This results in high drilling forces, large hole diameter errors, high surface roughness, wider CFRP exit thermal damage, and taller exit Ti burrs.

For precise micro-grooving and surface machining, ultrasonic cyclic elliptical cutting is proposed using two parallel piezoelectric actuators. The piezoelectric actuators are energized by sinusoidal voltages of varying phase which is essenstial to generating elliptical cutting. Experimental setup is composed of ultrasonic motor, single crystal diamond cutting tool, and precise motorized xyz stage. It is confirmed experimentally that the cutting performance, in terms of the cutting force, the burr formation, and the discontinuous chip formation is improved remarkably by applying ultrasonic elliptical vibration cutting.

The achievable machining accuracy depends upon the level of the micro-engineering, and the dimensional tolerances in the order of 10nm and surface roughness in the order of 1nm are the accuracytargets to be achieved today. Suchrequirements cannot be satisfiedby the conventional machining processes. Single point diamond turning is one of the new techniques which can produce the parts with such accuracy limits. The aims of this thesis are to get a better understanding of the complex cutting process with a diamond tool and, consequently, to develope a predicting modelof a turned surface profile. In order to predict the turned surface profile, a numerical model has been developed. By means of this model, the influences of the cutting conditions, the material properties of the workpiece, the geometry of the cutting tool and the dynamic behaviour of the lathe and their influences via the cutting forces upon the surface roughness have been estimated.
