  • Many applications in mechanical design involve elastic bodies coming into contact under the action of the applied load. The distribution of the contact pressure throughout the contact interface plays an important role in the performance of the contact system. In many applications, it is desirable to minimize the maximum contact pressure or to have an approximately uniform contact pressure distribution. Such requirements can be attained through a proper design of the initial surfaces of the contacting bodies. This problem involves a combination of two disciplines, contact mechanics and shape optimization. Therefore, the objective of the present paper is to develop an integrated procedure capable of evaluating the optimal shape of contacting bodies. The adaptive incremental convex programming method is adopted to solve the contact problem, while the augmented Lagrange multiplier method is used to control the shape optimization procedure. Further, to accommodate the manufacturing requirements, surface parameterization is considered. The proposed procedure is applied to a couple of problems, with different geometry and boundary conditions, to demonstrate the efficiency and versatility of the proposed procedure.

The Influence of Contact Shape on the Slip Regime in Contact-induced Failure

  • The variation of contact traction induced by different contact shapes is studied experimentally and theoretically. Considerations fer the contact shape are rounded, truncated and truncated with rounding punches. A fretting wear experiment is conducted with the contact configuration of the strip on the tube specimens. The strip specimen is pressed to form the end profile of a rounded and truncated with rounding punches shape. Wear on the tube is investigated, which is regarded as the slip region of the contact surface. Taken into consideration is the general solution of the normal traction in the case of the indentation by a punch with its end profile of the combination of parabolas. Then, partial slip solution is obtained numerically, which is compared with the wear on the tube. The radius of the rounding and the obliquity of the edge truncation affect the tractions considerably. It is found that the proper choice of the end profile can restrain the contact-induced failure such aswear.

  • Method for contact failure mitigation is studied in this paper. The focus is laid on the contact shape that eventually influences the internal stresses. Contact mechanics is consulted within the frame of plane problem. Hertzian contact, rounded punch and uniform traction profiles are considered. Frictional as well as frictionless contact is also considered. As results, the higher traction profile induced by the rounded punch reveals the greatest among the considered shapes. Therefore, it is suggested to increase the edge radius as large as possible if a contact body of punch shape needs to be designed. It is also found that uniform traction cannot always provide the solution of contact failure mitigation.

  • The use of external gear pumps is an effective way to achieve adequate performance at low cost when composing hydraulic systems. The biggest drawback, on the other hand, is the accompanying noise. Gears of continuous contact shape are actively used for the pump recently. The continuous contact shape must be the helical type due to the nature of the gear pump that is driven only by the drive gear. In this paper the theoretical shape of continuous contact gear is analyzed using simple rack shape of straight lines and two circular arcs. Using such geometry, the theoretical equation will be developed by envelope curves according to the conjugate gear shape rules. After checking the validity of the theory by the shape of gear rules, the grinding shape was also developed. The 3D shapes using equation can be also drawn. It was also shown that contact ratio and radius of curvature are easily developed by the theoretical equations.

  • In this work, an optimum shape synthesis for rolling contact components was done to minimize contact forces considering dynamic characteristics of the system. Even this method was applied to an OHC type cam follower system, it can be expanded to general rolling contact shape design problems which are strictly forced to follow predetermined motion. First, the follower optimum angular motion was derived to minimize the valve peak acceleration while satisfying all the constraints of valve motion. Then the cam and follower contact shape were synthesized to give the proposed follower motion. Theoretically, two components shape to generate a predetermined motion can not be uniquely determined. So the cam shape was syntehsized with parametric synthesis method to minimize the peak contact force between cam and follower when the follower shape is assumed as a circle or an ellipse.

  • A contact strip shape of a high speed train pantograph system was optimized with CFD to increase the aerodynamic performance and stability of contact force, and the results were validated by a wind tunnel test. For design of the optimal contact strip shape, a Kriging model and genetic algorithm were used to ensure the global search of the optimal point and reduce the computational cost. To enhance the performance and robustness of the contact strip for high speed pantograph, the drag coefficient and the fluctuation of the lift coefficient along the angle of attack were selected as design objectives. Aerodynamic forces were measured by a load cell and HWA (Hot Wire Anemometer) was used to measure the Strouhal number of wake flow. PIV (Particle Image Velocimetry) was adopted to visualize the flow fields. The optimized contact strip shape was shown a lower drag with smaller fluctuation of vertical lift force than the general shaped contact strip. And the acoustic noise source strength of the optimized contact strip was also reduced. Finally, the reduction amount of drag and noise was assessed when the optimized contact strip was applied to three dimensional pantograph system.

Optimal Shape Design of Hub Edge Contact Profile in a Press-Fitted Shaft (압입축 접촉압력 최소화를 위한 허브 접촉부 형상 최적화)

  • The objectives of this paper are to develop a finite element analysis model to analyze press-fitted and bending load conditions in a press-fitted assembly, and propose a hub shape optimization method to minimize contact pressure near the shaft contact edge. Numerical asymmetric-axisymmetric finite element models have been developed to predict contact stress on press-fitted shafts. The global optimization method, genetic algorithm, local optimization method, and sequential quadratic programming were applied to a press-fitted assembly to optimize the hub contact edge geometry. The results showed that the maximum contact pressure with the optimized hub shape decreased more than 60 % compared to conventional hubs and the maximum contact stress affecting fatigue life was reduced about 47 %. Hub shape optimization can be useful to increase the load capability of press fits in terms of wear and fatigue behavior.

  • This paper deals with the development of a shape inspection system of the Light Guide Panel(LGP), and the study for the performance of the system. The conventional contact sensing methods have been used to inspect the shape. However the contact-sensing methods have some problems. The contact between a tip of the sensor and the surface of objects make a sensor tip abraded and generate a defect on the surface of objects.   • In this research, a study on stress shape functions was conducted to analyze the contact stress problem by using a hybrid photoelasticity. Because the contact stress problem is generally solved as a half-plane problem, the relationship between two analytical stress functions, which are compositions of the Airy stress function, was similar to one of the crack problem. However, this relationship in itself could not be used to solve the contact stress problem (especially one with singular points). Therefore, to analyze the contact stress problem more correctly, stress shape functions based on the condition of two contact end points had to be considered in the form of these two analytical stress functions. The four types of stress shape functions were related to the stress singularities at the two contact end points. Among them, the primary two types used for the analysis of an O-ring were selected, and their validities were verified in this work.
