  • Failure mechanisms of welded joints under fatigue loads are interpreted that multiple collinear surface cracks initiating randomly along the weld toes propagate under the mutual interaction and coalescence of adjacent two cracks. To estimate fatigue crack propagation life for three types of the representative welded joints, i.e. non-load carrying cruciform, cover plate and longitudinal stiffener joint, the stress intensity factors at the front of the surface cracks have to be calculated, which are influenced strongly by the geometry of attachments, weld toes and the crack shapes. For the effective calculation of the stress intensity factors the Mk-factor was introduced which can be derived by a parametric study performed by FEM considering influence of the geometrical effects. The fatigue life of the cruciform joint was estimated by using the Mk-factors and the method considering the propagation mechanisms of the multiple surface cracks. Analysis results for the fatigue life had a good agreement with that of experiment.

  • We designed a weld monitoring system with UV and IR sensors using a embedded DSP controller for implementing a distribution system; running stand alone and communication with outside by industrial standard protocols. Also this system provided a USB port in order to be acquiring data in PC. The user interface program in PC visualized the IR and W data in time, frequency and state space. A correlation of IR and UV signals showed closely related to weld quality. A rapid change of geometry can be found through a moving average filter. And the average value of IR signal at an interval represented a welding width and depth. Through these results, we proposed a monitoring algorithm for a integer type DSP.

  • A transient two-dimensional (2D) model was developed for investigating the heat and fluid flow in old pools and determining velocity profile and temperature distribution for the Gas Metal Arc (GMA) welding process. The mathematical formulation deals with the driving farces (electromagnetic, buoyancy, surface tension and plasma drag forces) as well as energy exchange between the molten filler metal droplet and weld pools. A general thermofluid-mechanics computer program, PHOENICS, was employed to numerically solve the governing equation with the associated source terms. The results of computation have shown that the electromagnetic and surface tension farces as will as the molten filler metal droplet have major influence in shaping the weld pool geometry.

  • Many microelectronic devices are miniaturizing the capacitance density and the size of the capacitor. Along with this miniaturization of electronic circuits, tantalum (Ta) capacitors have been on the market due to its large demands worldwide and advantages such as high volumetric efficiency, low temperature coefficient of capacitance, high stability and reliability. During a tantalum capacitor manufacturing process, arc welding has been used to weld base frame and sub frame. This arc welding may have limitations since the downsizing of the weldment depends on the size of welding electrode and the contact time may prevent from improving productivity. Therefore, to solve these problems, this study applies laser spot welding to weld nickel (Ni) and Au-Sn-Ni alloy using CW IR fiber laser with lap joint geometry. All laser parameters are fixed and the only control variable is laser irradiance time. Four different shapes, such as no melting upper workpiece, asymmetric spherical-shaped weldment, symmetric weldment, and, excessive weldment, are observed. This shape may be due to different temperature distribution and flow pattern during the laser spot cutting.

  • As the metal transfer in the GMAW process affects the weld quality and productivity, the mechanism of molten formation and detachment has been investigated at various welding conditions. The force balance and pinch instability models have been widely used to analyze the metal transfer in the globular and spray modes, respectively A new approach is proposed in this work by minimizing the energy of molten drop system. Effects of the surface tension, gravity, electromagnetic and drag forces are considered with no presumed molten drop geometry. Effects of various welding conditions on the metal transfer are explained. The results show that the proposed mode can be applied to the globular and spray transfer modes. When compared with other models, results of the proposed model show better agreements with the available experimental data, which demonstrates the validity of the present model.

  • The demand to increase productivity and quality, the shortage of skilled labour and the strict health and safety requirements have led to the development of the automated welding process to deal with many of the present problems of welded fabrication. To make effective use of the automated arc welding process, it is imperative that a mathematical model, which can be programmed easily and fed to the robot, should be developed. The objectives of the paper are to develop the mathematical equations (linear and curvilinear) for study of the relationship between process variables and bead geometry by employing a standard statistical package program, SAS and to choose the best model for automation of the $CO_2$ gas arc welding process. Mathematical models developed from experimental results can be employed to control the process variables in order to achieve the desired bead geometry based on weld quality criteria. Also these equations may prove useful and applicable for automatic control system and expert systems.

In this paper, different ways of external electromagnetic forces were applied on GMAW process and their effects on the welding were studied. On certain conditions, better bead geometry, better influence on the arc and metal transfer mode and higher welding efficiency could be obtained. • In this paper, the possibilities of the Infra-red sensor in sensing and control of the bead geometry in the automated welding process are presented. Infra-red sensor is a well-known method to deal with the problems with a high degree of fuzziness so that the sensor is employed to build the relationship between process variables and the quality characteristic the proposed above respectively. Based on several neural networks, the mathematical models are derived from extensive experiments with different welding parameters and complex geometrical features. The developed system enables to select the optimal welding parameters and control the desired weld dimensions during arc welding process.

  • Dynamic monitoring of weld pool formation and seam deviations using infrared vision is described in this paper. Isothermal contours representing heat dissipation characteristics during the process of arc welding were analysed and processed using imaging techniques. Maximum bead width and penetration were recorded and the geometric position in relation to the welding seam was measured at each sampling point. Deviations from the desired bead geometry and welding path were sensed and their thermographic representations were digitised and welding path were sensed and their thermographic representations were digitised and subsequently identified. Evidence suggested that infrared thermography can be utilized to compensate for inaccuracies encountered in real-time during robotic arc welding.
