치수 정밀도 향상을 위한 비대칭 정밀제품의 단조공정 설계 (Forging Process Design for Dimensional Accuracy of an Irregular Shape Product)

  • A rear axle spider in an irregular shape, which is used as a part in the braking system of a vehicle like a big truck and a trailer, is subjected to a large torque and hence requires both strength and endurance over the brake heat. This part should be therefore manufactured in dimensional accuracy. The practical manufacturing process of this irregular product requires the heat treatment process after hot forging and then the cold coining process for the dimensional accuracy. At the present study, the warm coning without the heat treatment process was proposed to employ the residual heat due to the hot forging process. And also the trimming and piercing process was designed using the rigid-plastic finite element method. The mechanical properties were discussed and also commented upon.

  • In bulk metal forming processes prediction of tool life is very important for saving production cost and achieving good material properties. Generally the service life of tools in metal forming process is limited to a large extent by wear, fracture and plastic deformation of tools. In case of hot and warm forging processes tool life depends on wear over 70%. In this study finite element analyses are con-ducted to warm and hot forging by adopting suggested wear model. By comparison of simulation and eal profile of die suggested wear model. By comparison of simulation and real profile of die suggested model is verified.

온간단조금형의 수명연장에 관한 연구 (A Research on Lengthening the Life of Warm Forging Die)

  • 자동차의 A.C 제너레이터(alternating current generator) 부품으로 사용되는 로터폴(rotor pole)을 가공할 때는 트랜스퍼온간단조금형(transfer warm forging die)으로 성형한다. 소재를 온간가공 영역으로 가열한 후 즉시 금형안으로 이송시켜 제1스테이지(1st stage)에서 업세팅가공(upsetting work)하고 제2스테이지(2nd stage)로 이송하여 측방압출(lateral extrusion)가공을 한다. 이때 측방압출 스테이지의 금형에서 다이블록(die block), 다이부싱(die bushing), 센터펀치(center punch), 사이드펀치(side punch)의 접촉면이 압출시의 과혹(過酷)한 조건에 견디지 못하여 쉽게 마멸(abrasion)되어 금형수명(die life)을 단축시키고 있다. 이 때문에 생산량 감소로 인한 납기지연, 금형의 수리보수시간 과다, 제품의 정밀도 저하 등의 문제점이 발생되고 있다. 이러한 문제점을 해결하기 위하여 금형재질 선정과 열처리 작업 싸이클 개선, 방전가공시의 트러블 해소, 핵심부품의 구조변경 등을 연구하여 금형수명을 40~50% 연장 하고자 하였다.

나노분말이 함유된 온간단조용 윤활제 마찰특성 (Friction Characteristics of Warm a Forging Lubricant Containing Nano Graphite Powder)

  • During warm forging, materials are formed in the temperature range of $300^{\circ}C\sim900^{\circ}C$. In this temperature range, the friction between the forging die and the material is very high and has a negative effect on the forming process causing severe die wear and possible defects in the component because of stick-slip. Thus, lubrication characteristics are a very important factor for productivity during warm forging. In this paper, ring compression experiments were conducted to estimate the friction factor between the die and the materials as the main factor in characterizing the lubricant. Also, ring tests using normal graphite power as a lubricant coating system were compared with tests using nano graphite powder. The results confirm that the nano graphite is superior to the normal graphite in view of its lubricating effect. In addition, the friction factor (m) was estimated with respect to the amount of the nano graphite content in the lubricant. With 10 % nano graphite the friction factor had the lowest value as compared to other amounts. It can be concluded that the amount of the nano graphite in the coating system can be optimized to obtain the best lubrication condition between the die and the material using ring test experiments.

  • The service life of tools in metal forming process is to a large extent limited by wear, fatigue fracture and plastic deformation. In warm forging processes wear is the predominant factor for operating lives of tools. To predict tool life by wear, Archard's wear model is generally applied. Usually hardness of die is considered to be a function of temperature in Archard's wear model. But hardness of die is a function of not only temperature but also operating time of die. To consider softening of die by repeated operations, it is necessary to express hardness of dies by a function of temperatures and operating time. By experiment of reheating of dies, die softening curves were obtained. Finally modified Archard's wear model in which hardness of die was expressed as a function of main tempering curve was proposed.

  • In order to successfully implement hot die forging process for the large-size titanium alloy products, it is necessary to devise a customized heating method for the billets and the die tools, as well as the die tool design. This study aims at establishing a hot die forging process of the large-size titanium alloy container products by applying the warm die, semi-hot die and hot die forging process step-wise. To accomplish this purpose, forging mechanism and the die tools were designed considering the strength of die materials at the given die heating temperature. The movable heating devices for the billet and the die tools were also introduced to prevent overcooling of billet and die tools. To verify the applicability of the designed forging process, real-size forging tests were carried out and the quality of forged products, including dimension, surface condition, microstructure and the mechanical properties was evaluated.

  • The outer race of BJ type C.V.Joint has a complicated shape and ball grooves. It is produced by cold or warm precision forging. Especially, the precision level of the ball grooves determines the quality of the part. The objective of the present study is to develop process conditions of the cold forging using the plasticine. Because the cold forging consists of forward extrusion, upsetting, backward extrusion and cold sizing, the study was focused on finding the best perform for each process. The data obtained from the study will be used in the design of the cold forging process for the outer race.

  • As important mechanical elements, gears have been used widely in power transferring systems such as automobile transmission and there have been several researches trying to make gear parts with cold or warm forging in order to reduce cost and time required to gear manufacturing process. Although forging processes of spur and bevel gears have been developed as practical level owing to active previous researches in Korea, the manufacturing of helical gear has been still depended on traditional gear cutting processes such as hobbing, deburring and shaving. In order to manufacture helical gears with cold forging process, a research project supported by government has been conducted by Daegu university, KIMS and TAK and this paper deals with effects of back pressure forming technique to cold forging of helical gear as a fundamental research.

  • During warm and hot forging process of steels or aluminum alloys, dies are subject to early fracture, severe wear by thermo-mechanical stress. Especially, during the die-casting of aluminum alloys, the service life of dies is incredibly lowered. In this study we investigated the characteristics of TiBN films produced by PECVD. TiBN films showed very high hardness, excellent wear resistance, which could enhance the service life of die parts such as forging punch, die casting core pin successfully.

  • In this study, to show well favorable characteristics of warm forged material, we compared and analyzed microstructure and mechanical properties of general hot-forged material which finished heat treatment with warm-forged material which was produced by control cooling condition. Along with this, we suggested better direction of control cooling condition to be able to remove heat treatment process while satisfying mechanical properties.
