FGM-TBC의 열충격 특성에 미치는 진공 플라즈마 용사조건의 영향

  • Thermal Barrier Coating (TBC)은 미사일, 로켓발사체와 같이 고온에 노출되는 장비를 열로부터 보호하기 위한 코팅이다. 일반적인 Thermal Barrier Coating (TBC)은 모재와 코팅층간의 낮은 접합력과 높은 열충격으로 인한 박리가 많이 나타난다. 그래서 접합력을 높이고, 열충격을 줄이기 위해 모재와 코팅층 사이에 본드코팅층을 만든 Duplex - Thermal Barrier Coating (Duplex-TBC)이 개발되었다. 그러나 Duplex - Thermal Barrier Coating (Duplex-TBC)은 금속재료인 본드코팅층과 세라믹재료인 탑코팅층 사이에서 박리가 많이 발생한다. 이러한 문제점을 해결하기 위해 두 가지 분말을 동시에 코팅하여 본드코팅과 탑코팅의 경계가 없는 Functional Gradient Material - Thermal Barrier Coating (FGM-TBC)의 연구가 필요하다. 본 연구에서는 Functional Gradient Material - Thermal Barrier Coating (FGM-TBC)의 열충격 특성에 미치는 진공 플라즈마 용사 조건의 영향을 조사하였다. Functional Gradient Material - Thermal Barrier Coating (FGM-TBC)는 진공 플라즈마 용사장치를 사용하여 Cu-Cr 합금위에 코팅하였다. 거리, Carrier gas flow, 그리고 챔버 내부의 압력을 달리하여 제조하였다. 사용한 분말은 본드코팅용으로 Amdry 962와 내열 세라믹코팅을 위해 204NS를 사용하였고, 각각 분말 공급조건을 조절하여 두 분말의 비율을 달리하였다. 제조한 Functional Gradient Material - Thermal Barrier Coating (FGM-TBC) 코팅은 전기로에서 50분간 가열한 후, 수조에서 10분간 냉각하는 열충격 실험을 통해 열차폐 성능을 평가 하였다. 이러한 과정에서 진공 플라즈마 용사 조건 및 FGM 조성과 비율이 내열충격 특성에 미치는 영향을 미세조직학적 관점에서 고찰하였다.

Design of Microstructure by Evaluating the Effect of Thermal Barrier Coating's Microstructure on TGO Interface Stress (열차폐코팅의 미세구조가 TGO 계면 응력에 미치는 영향 평가를 통한 미세구조 형상 설계)

  • Thermal barrier coating(TBC) applied to fighter and turbine engines is a technology that improves the durability of core parts by lowering the surface temperature of base material. The thermal stress caused by mis-match of the coefficient of thermal expansion between the top coating and the TGO interface is the main cause of TBC breakage. Since the thermal stress is dependent on the microstructure of the TBC, designing microstructure of TBC can improve the durability as well as lower the thermal stress. In this study, the effect of coating thickness, volume of porosity and vertical cracking on the thermal stress was analyzed through finite element analysis. Through the analysis results, a design range of a microstructure that can improve the durability of thermal barrier coating by lowering thermal stress is proposed.

Effect of Pt on the High Temperature Stability of NiCoCrAlY or NiAl Bond Coat in the Thermal Barrier Coating System (NiCoCrAlY 및 NiAl bond coat를 사용한 Thermal Barrier Coating의 고온안정성에 미치는 Pt의 영향)

  • High temperature oxidation behavior of thermal barrier coating (TBC) system (IN738 substrate + NiCoCrAlY or NiAl bond coat with or without Pt + yttria stabilized zirconia) prepared by air plasma spray (APS) process has been studied in order to understand the effect of Pt addition to bond coat on the stability of TBC system. Specimens were oxidized in thermal cycling and isothermal oxidation test at $1100^{\circ}C$. The Pt addition in TBC system with NiCoCrAlY bond coat showed a longer life time compared to that without addition of Pt. Pt addition to TBC system is believed to help the formation of more stable thermally grown oxide, $Al_2O_3$, at the TBC/bond coat interface, leading to a longer lifetime of TBC system.

  • Thermal barrier coating (TBC) is used to protect the substrate and extend the operating life of the gas turbine for a power plant and an aircraft. The major cause of failure of such a coating is the spallation of coating, and it results from the thermal stress between top coating and bond coating. To improve the durability of TBC system, the dense vertical cracked (DVC) coating method to insert vertical cracks is applied to a gas turbine blade. In this study, a criterion for the design of vertical crack in the DVC coating was presented using the finite element analysis.

Lifetime Performance of EB-PVD Thermal Barrier Coatings with Coating Thickness in Cyclic Thermal Exposure

  • The effects of coating thickness on the delamination and fracture behavior of thermal barrier coating (TBC) systems were investigated with cyclic flame thermal fatigue (FTF) and thermal shock (TS) tests. The top and bond coats of the TBCs were prepared by electron beam-physical vapor deposition and low pressure plasma spray methods, respectively, with a thickness ratio of 2:1 in the top and bond coats. The thicknesses of the top coat were 200 and $500{\mu}m$, and those of the bond coat were 100 and $250{\mu}m$. FTF tests were performed until 1140 cycles at a surface temperature of $1100^{\circ}C$ for a dwell time of 5 min. TS tests were also done until more than 50 % delamination or 1140 cycles with a dwell time of 60 min. After the FTF for 1140 cycles, the interface microstructures of each TBC exhibited a sound condition without cracking or delamination. In the TS, the TBCs of 200 and $500{\mu}m$ were fully delaminated (> 50 %) within 171 and 440 cycles, respectively. These results enabled us to control the thickness of TBC systems and to propose an efficient coating in protecting the substrate in cyclic thermal exposure environments.

Delamination Evaluation of Thermal Barrier Coating on Turbine Blade owing to Isothermal Degradation Using Ultrasonic C-scan Image (초음파 C-scan을 이용한 터빈 블레이드 열차폐코팅의 등온열화에 의한 박리 평가 기법)

  • Thermal barrier coating (TBC) is an essential element consisting of a super-alloy base and ceramic coating designed to achieve long operational time under a high temperature and pressure environment. However, the top coat of TBC can be delaminated at certain temperatures with long operation time. As the delamination of TBC is directly related to the blade damage, the coupling status of the TBC should be assured for reliable operation. Conventional studies of nondestructive evaluation have been made for detecting generation of thermally grown oxide (TGO) or qualitatively evaluating delamination in TBC. In this study, the ultrasonic C-scan method was developed to obtain the damage map inside TBC by estimating the delamination in a quantitative way. All specimens were isothermally degraded at $1,100^{\circ}C$ with different time, having different partial delamination area. To detect partial delamination in TBC, the C-scan was performed by a single transducer using pulse-echo method with normal incidence. Partial delamination coefficients of 1 mm to 6 mm were derived by the proportion of the surface reflection signal and flaw signal which were theoretical signals using Rogers-Van Buren and Kim's equations. Using the partial delamination coefficients, the partial delamination maps were obtained. Regardless of the partial delamination coefficient, partial delamination area was increased when degradation time was increased in TBC. In addition, a decrease in partial delamination area in each TBC specimen was observed when the partial delamination coefficient was increased. From the portion of the partial delamination maps, the criterion for delamination was derived.

Effects of Composition, Structure Design, and Coating Thickness of Thermal Barrier Coatings on Thermal Barrier Performance

  • The effects of composition, structure design, and coating thickness of thermal barrier coating (TBC) on thermal barrier performance were investigated by measuring the temperature differences of TBC samples. TBCs with the thin and thick top coats were used for these studies, including TBCs with rare-earth (Gd, Yb, and La) compositions. The thermal barrier performance was enhanced with increasing the thickness of top coat even for thin TBCs, indicating that the thermal barrier performance was commensurate to the thickness of top coat. On the other hand, the bi-layered TBC, which was prepared with Yb-Gd-YSZ feedstock powder, with the buffer layer of high purity 8YSZ showed a better thermal barrier performance than that of regular purity 8YSZ. The interfaces in the bi-layered TBCs had a decisive effect on the thermal barrier performance, showing the performance enhanced with increasing numbers of interfaces. However, a new structural design and an additional process should be considered to reduce stress concentrations and to ensure interface stability, respectively, for improving thermal durability in the multi-layered TBCs.

  • Thermal barrier coating (TBC) which is used to protect the substrate of gas turbine is exposed to high temperature environment. Because of high temperature environment, thermally grown oxide (TGO) is grown at the interface of thermal barrier coating in operation of gas turbine. The growth of TGO critically affects to durability of TBC, so the evaluation about durability of TBC with TGOs of various thickness is needed. In this research, TGO was inserted by aging of TBC specimen to evaluate the effect of the TGO growth. Then thickness of TGO was defined by microstructure analysis, and thermal fatigue test was performed with these aging specimens. Finally, the relation between thermal fatigue life and the TGO growth according to aging time was obtained.

Effect of coating thickness on contact fatigue and wear behavior of thermal barrier coatings

  • The effect of coating thickness on the contact fatigue and wear of thermal barrier coatings (TBCs) are investigated in this study. The same bondcoat material thickness (250 ㎛) are used for each sample, which allows the effect of the coating thickness of the topcoat to be investigated. TBCs with different coating thicknesses (200, 400, and 600 ㎛) are prepared by changing processing parameters such as the feeding rate of the feedstock, spraying speed, and spraying distance during APS(air plasma spray) coating. The damage size on the surface are strongly affected by the coating thickness effect. Although the damage size from contact fatigue using a spherical indenter diminish at a TBC of 200 ㎛, a high wear resistance such as a low friction coefficient and little mass change are found at a TBC of 600 ㎛. These results indicate that the coating thickness strongly affects the mechanical behavior in TBCs during gas turbine operation.

  • Durability testing method trends of the thermal barrier coating(TBC) for the combustion chamber of the liquid-propellant rocket engine have been investigated. Many types of the durability testing method such as the mechanical tests to measure surface cohesion force, the thermal fatigue tests with laser, furnace, burner or plasma, the small scale combustion tests using injectors, and the thermo-mechanical fatigue tests were observed. The TBC with sufficient durability can be selected for the use of combustion chamber through such specimen-level tests and the durability can be verified by the tests using the real scale combustion chambers.
