This paper is concerned with the weight reduction of front side member of a vehicle considering the application of high strength steel sheet. The influence of steel sheet grade and thickness on the energy absorption, impact load and deformed shape of front side member is investigated by using reverse engineering and FE-analysis. The reverse engineering is applied to obtain 3D model of front side member from B.I.W for the FE simulation. FE analysis is carried out with commercial crash analysis SW PAM-CRASH. The crashworthiness of front side member is considerably improved with steel sheet strength and thickness increase. From the result of this study the weight reduction in automotive parts for the improvement of the fuel efficiency can be easily achieved with replacing high strength steel without deterioration of crashworthiness.

In this study, the crash analysis was carried out to evaluate the influence of steel sheet grade and thickness on weight reduction and crash characteristics for front side member which had an important role of absorbing the impact energy during front and side impact. In order to achieve the aim of this study the reverse engineering was applied to obtain 3D model of front side member from BIW for the FE simulation. The strength level of welded joint in room temperature and elevated temperature up to $600^{\circ}C$ was investigated in 250 and 300 grade 18% Ni maraging steel sheet welded with electron beam. The results obtained in this study are as follows; 1. Optimum welding heat input was 600J/cm in 1.0mm thickness and the room temperature tensile strength, joint efficiency of welded joint treated with optimum aging condition were found to be about 166kg/$mm^2$, 95% in 250 grade, 189kg/$mm^2$, 92% in 300 grade maraging steel sheet, respectively. 2. Tensile strength of welded joint in room temperature increased slightly by aging after repeated solution heat treatment, but the fracture mode showed a shear. 3. Joint efficiency at a temperature between $540^{\circ}C$and $600^{\circ}C$ found to be about 72% to 55%, but the joint efficiency exceeded about 90% below $300^{\circ}C$. 4. The fracture occurred in most weld metal, and the fracture surface showed a shallow dimple.

This paper presents a comparative study of the AC and MFDC resistance spot welding process with consideration of sheet thickness. The previous studies have confirmed that there is difference in the optimum welding current and expulsion current with AC and MFDC. The aim of this study was revealing the effect of sheet thickness on weldable current range and expulsion behavior for AC and MFDC welding processes. The optimum welding current of AC was lower (1.6 kA) than MFDC welding process in 0.8 mm sheet thickness. Early nugget growth being caused by the peak current of AC developed weld interface deformation, which resulted in suppressing the growth of corona bond and occurrence of low current expulsion. The resistance spot welding for thicker sheet (1.4 mm) required lower current of 0.6 kA for the expulsion on the MFDC welding process. The growth of contact diameter (size of corona bond) and button diameter was linear up to the expulsion current with MFDC welding process. Therefore, more attention is required when the AC and MFDC resistance spot welding process is applied for different thickness of steel sheet combination for automotive application.

Optimal processing and system to produce the laser welded tube for one body formed bumper beam are studied. The calculated size of tube is a thickness of 1.4mm, diameter of 105.4mm and length of 2000mm. The tube is shaped from cool rolled high strength steel sheet(tensile strength: 60kgf/$\textrm{mm}^2$ grade). Two roll bending method is the optimal tube shaping process compared to UO-bending, bending on press brake, multi-step continuous roll forming and 3 roll bending methods. Weld quality monitoring and seam tracking along the butt-joint lengthwise to the tube axis are also studied. The longitudinal butt-joint is welded by the $CO_2$ laser welding system equipped with a seam tracker and plasma sensor. The constructed $CO_2$ laser tube welding system can be used for the precision seam tracking and the real-time monitoring of weld quality. Finally, the obtained laser welded tube can be used for one-body formed automobile bumper beam.

The application of UHSS sheet is being expanded up to 50% to reduce the weight of automobiles and improve safety. However, due to the high strength and low elongation of the ultra-high tensile strength steel sheet, product defects such as spring back and mold defects such as cracks and chippings also occur. In this study, Pin/Ring on Disc and Spiral wear tests were conducted to evaluate the durability of Ti/Cr-coated molds for forming 1.2GPa grade UHSS sheets. Component analysis and thickness were measured for each coating layer, and hardness and adhesion were investigated to determine mechanical properties. Combining the results of various wear tests, it was found that the TiAlN coating had the best wear and sticking resistance.
Mechanical properties and hardness distributions in arc brazed joints of Dual phase steel using Cu-Al insert metal were investigated. The maximum tensile shear load was 10.4kN at the highest brazing current. It was about 54% compared to tensile load of base metal. This joint efficiency is higher than that of joint of DP steel using Cu-based filler metals which are Cu-Si, Cu-Sn. Fracture positions can be divided into two types. Crack initiation commonly occurred at three point junction among upper sheet, lower sheet and the fusion zone. However crack propagations were different with increasing the brazing current. In case of the lower current, it instantaneously propagated along with the interface between fusion zone and upper base material. On the other hand, in case of higher current, a crack propagation occurred through fusion zone. When the brazing current is low (60, 70A), the interface shape is flat type. However the interface shape is rough type, when the brazing current is high (80A). It is thought that the interface shapes were the reason why the crack propagations were different with brazing current. The interface was the intermetallic compounds which consisted of $(Fe,Al)_{0.85}Cu_{0.15}$ IMC formed by crystallization at $1200^{\circ}C$during cooling. Therefore the maximum tensile shear load and the fracture behavior were determined by a interface shape and effective sheet thickness of the fracture position.
Weld quality monitoring and seam tracking along the butt-joint lengthwise to the tube axis are studied. The material of tube is 60kg/$\textrm{mm}^2$ grade steel sheet, and the longitudinal butt-joint is shaped by 2 roll bending machine. The tube with a thickness of 1.5mm, diameter of 105.4mm and length of 2000mm is successfully obtained by the $CO_2$ laser welding system equipped with a seam tracker and plasma sensor. Experimental results show that the developed welding system can be used for the precision seam tracking and the real-time monitoring of weld quality, and the laser welded tube can be used for car body md component after tubular hydroforming.

To minimize the weld defect in manufacturing of the welded tube by using $CO_2$ laser, the monitoring of the welding quality and the seam tracking along the butt-joint lengthwise to the tube axis are studied. The longitudinal butt-joint is shaped from $60kgf/mm^2$ grade steel sheet by 2 roll bending method, and welded by the $CO_2$ laser welding system equipped with the seam tracker and plasma sensor. The laser welded tube has the thickness of 1.5mm, diameter of 105.4mm and length of 2000mm. The precise positioning of the laser beam on the butt-joint to be assembled is obtained within $200{\mu}m$ by the laser vision sensor. The artificial defects in the butt-joint are well observed by the signal of plasma intensity measured from the plasma sensor of UV wavelength range within 400nm. The developed $CO_2$ laser tube welding system has the function of the precision seam tracking and the real-time monitoring of the welding quality. In conclusion, the laser welded tube can be used for manufacturing of automobile chassis and components after hydro-forming.
