The Study on the Optimal Working Condition for Vibration, Surface Roughness and Cutting Temperature in End-milling (엔드밀 가공시 진동, 표면거칠기, 절삭온도에 미치는 최적가공조건에 관한 연구)

  • End-milling has been used widely in industrial system because it is effective to a material manufacturing with various shapes. Recently the end-milling processing is needed the high-precise technique with good surface roughness and rapid time in precision machine part and electronic part. The optimum mechanical vibration of main spindle, surface roughness and cutting temperature have an effect on end-milling condition such as, cutting direction, revolution of spindle, feed rate and depth of cut, etc. Therefore, this study carried to decide the working condition for optimum mechanical vibration of main spindle, surface roughness and cutting temperature using design of experiments, ANOVA and characteristic function. From the results of experimentation, mechanical vibration has an effect on revolution of spindle, radial depth of cut, and axial depth of cut. The surface roughness has an effect on cutting direction, revolution of spindle and depth of cut. And then the optimum condition used design of experiments is upward cutting In cutting direction, 600 rpm in revolution of spindle, 240 mm/min in feed rate, 2 mm in axial depth of cut and 0.25 mm in radial depth of cut. By design of experiments and characteristic function, it is effectively represented shape characteristics of mechanical vibration, surface roughness and cutting temperature in end-milling.

Automation of One-Dimensional Finite Element Analysis of a Direct-Connection Spindle System of Machine Tools Using ANSYS (ANSYS를 활용한 공작기계 직결주축 시스템의 1차원 유한요소해석 자동화)

  • In this study, an analytical model was developed for one-dimensional finite element analysis (1D FEA) of a spindle system of machine tools and then implemented to automate the FEA as a tool. FEA, with its vibration characteristics such as natural frequencies and modes, was performed using the universal FEA software ANSYS. VBA of EXCEL was used to provide the programming environment for its implementation. This enabled graphic user interfaces (GUIs) to be developed to allow interactions of users with the tool and, in addition, an EXCEL spreadsheet to be linked with the tool for data arrangement. The language of ANSYS was used to develop a code to perform the FEA. It generates an analytical model of the spindle system based on the information at the GUIs and subsequently performs the FEA based on the model. Automation helps identify the near-optimal design of the spindle system with minimum time and efforts.

Thermal Characteristics Analysis of a High Speed Spindle System by Using FSI Method (FSI 해석법을 이용한 고속 주축계의 열특성 해석)

  • FSI (Fluid Structure Interaction) method, in this study, has been applied to analyzing thermal characteristics of a high speed machine tool spindle system. The spindle is composed of angular contact ceramic ball bearings, a high speed built-in motor, a cooling jacket, and so on. The cooling jacket has three inlets and outlets. Using the FSI method, temperature distributions and thermal displacements of the spindle system were computed considering the heating of the front and rear bearings and the built-in motor. The results computed using the FSI method were compared with those determined by experiment and using the conventional numerical approach. The results determined using the FSI method were similar to those from the conventional numerical approach but showed better agreement with the experimental results. Therefore, it is concluded that the FSI method is useful for analyzing the thermal characteristics of high speed spindles and can be applied to the design of high speed spindles.

  • The experimental characterization of hydrodynamic bearing spindle motor is performed for the practical implementation of high-performance hard disk drive system. Firstly, the design concept of hydrodynamic bearing for the disk drive system is addressed including the herringbone grooved journal bearing, the spiral grooved thrust bearing, capillary seal design, and the viscous pumping of fluid. Secondly, the experimental evaluation is performed for the disk drive system in which the hydrodynamic bearing spindle motor is implemented and its dynamic performances are compared with conventional ball-bearing spindle motor. The key parameters include NRRO(Non Repeatable Run-Out), disk dynamics, acoustics, and resultant PES (Position Error Signal). Finally, the external gyro-exciting test results including 200k CSS(Continuous Start-Stop) on three angular attitudes(0,90, 180 degree) are presented in order to verify the practical reliability of disk drive system subject to the gyro-motion of hydrodynamic bearing spindle motor.

  • This paper presents the optimized approximation of finite element modeling for a complex tool holder spindle using both DOE (Design of Experiment) with Optimal Latin Hypercube (OLH) method and approximation modeling method with Radial Basis Function (RBF) neural network structure. The complex tool holder is used for holding a (milling/drilling) tool of a machine tool. The engineering problem of complex tool holder results from the twisting of spindle of tool holder.   • The spindle motor used on the ODD has a characteristic that electromagnetic pulsation and noise change differently by magnetization pattern of rotor. Therefore, design of magnetizer yoke that make to have optimal magnetization pattern is very important. In this paper, we proposed an analysis method that applies magnetizer analysis result to the spindle motor. We measured back-EMF of the real spindle motor. And then, we verified validity of the proposed analysis method by comparing the measurement and analysis result. Also, we designed the magnetizer shape that has optimal magnetization pattern by using proposed method. As a result, we reduced cogging torque of the spindle motor.

  • This paper is presented for the design of the thrust yoke for the spindle motors. HDD spindle motors are rotated by fluid dynamic bearing which consists of the shaft and the sleeve with the groove to generate the pressure. Because the thrust and journal clearances between shaft and sleeve is too small, around 8um and 2.5um, respectively, it is very difficult to design the bearing to come up to the disks to read and write the data. By the way, it is also so hard to overcome the load of the disks with only the thrust bearing. So, the paper is proposed for the trust yoke to come up to the disks considering of the force of the thrust bearing. In this paper, we proposed the thrust yoke with an unique fluid dynamic bearing in comparison with the motors without thrust yoke. Experimental results show the performance of the thrust yoke of the spindle motors for an HDD.

  • Sealing of lubricat-air mixture in the high performance machining conte is one of most the important characteristics to carry out enhanced lubrication. High speed spindle requires non-contact type of sealing mechanism. Evaluating an optimum seal design to minimize leakage is concerned in the aspect of flow control. Effect of geometry and leakage path are evaluated according to variation of sealing geometry, Velocity, pressure, turbulence intensity of profile is calculated to fina more efficient geometry and variables. This offers a methodological way of enhancement seal design for high speed spindle. The working fluid is regarded as two phases that are mixed flow of oil phase and air phase. It is more reasonable to simulate an oil jet or oil mist type high speed spindle lubrication. Turbulence and compressible flow model are used to evaluate a flow characteristic, This paper arranges a geometry of mostly used non-contact type seal and analyzes leakage characteristics to minimize a leakage on the same sealing area.

  • The important problem in high speed spindle is to reduce and minimize the thermal effect by motor and bearing. This paper presents the thermal characteristic analysis for a high speed spindle with and without cooling at the rear part, considering the viscosity and the flow rate of cooling oil. A high speed spindle is composed of angular contact ceramic ball bearings, high speed built-in motor, oil jacket cooling and so on. The thermal analyses of high speed spindle need to minimize the thermal effect and maximize the cooling effect and they are carried out under the various cooling conditions. Heat generations of the bearing and the high speed motor are estimated from the theoretical and experimental data. This result can be applied to the design and manufacture of a high speed motor spindle.

  • The spindle system with a built-in motor can be used to simplify the structure of machine tools, to improve the machining flexibility of machine tools, and to perform the high speed machining. To improve the competition power of price to quality, spindle design is very important. Because it possesses over 10 percent of machine tool's price. The latest machine tools have rotational frequency and excellent about might and precision cutting. So it requires static and dynamic strength in the load aspect. In conclusion, the deformation of the spindle end have to extremely small displacement in static and dynamic load. In this study, On the assumption that the bearings that are supporting 24,000rpm high-speed spindle are selected in the most optimum condition, the natural frequency and deformation of the spindle end is obtained by FEM mode analysis. The Taguchi Method was used to draw optimized condition of bearing position and it's stiffness.
