  • Most material of engineering interest undergoes solidification process from liquid to solid state. Identifying the underlying mechanism during solidification process is essential to determine the microstructure of material which governs the physical properties of final product. In this paper, we expand our previous two-dimensional numerical technique to three-dimensional simulation for computing dendritic solidification process with fluid convection. We used Level Contour Reconstruction Method to track the moving liquid-solid interface and Sharp Interface Technique to correctly implement phase changing boundary condition. Three-dimensional results showed clear difference compared to two-dimensional simulation on tip growth rate and velocity.

  • The solar energy is dramatically increasing as the alternative energy source and the silicon(Si) solar cell are used the most. In this study, the improved process and equipment for the metallurgical refinement of multicrystalline Si were evaluated for the inexpensive solar cell. The planar plane and columnar dendrite aheadof the liquid-solid interface position caused the superior segregation of impurities from the Si. The solidification rate and thermal gradient determined the shape of dendrite in solidified Si matrix solidified by the directional solidification(DS) method. To simulate this equipment, the commercial software, PROCAST, was used to solve the solidification rate and thermal gradient. Si was vertically solidified by the DS system with Stober process and up-graded metallurgical grade or metallurgical grade Si was used as the feedstock. The inductively coupled plasma mass spectrometry (ICP) was used to measure the concentration of impurities in the refined Si ingot. According to the result of ICP and simulation, the high thermal gradient between the two phases wasable to increase the solidification rate under the identical level of refinement. Also, the separating heating zone equipped with the melting and solidification zone was effective to maintain the high thermal gradient during the solidification.

  • The effects of the location and dimension of the gate, location, and volume of the feeder, application of a chill, chill volume, and heating method of the feeder with respect to the effect of the mold-designing technologies on the defect status of the products are described. It is possible to increase the solidification time of the feeder by heating feeder. Furthermore, the pressure generated from the feeder is imposed on a product, and this decreases the generation of shrinkage porosities. In this study, two types of gating and feeding systems had been proposed: the bottom L-type junctions and the top L-type junctions. Additionally, solidification behaviors, such as solidification time, shrinkage porosities, weight percentage of chill system to product, hot spot, and solidification time ratio (=Solidification time of feeder/solidification time of product), are extensively analyzed by using commercial casting simulation software. Based on the solidification behaviors, reasonable mold design, feeding system, critical feeder heating temperature, and solidification time ratios are proposed in the sand casting process for the fabrication of carrier housing in order to reduce the casting defects and to increase the recovery rate.

Computer Simulation of Solidification Process in the Gravity Die Casting

  • A basic three dimensional thermal model has been developed to simulate the solidification sequence for gravity die casting process. The finite difference method was used to analyze the solidification process during all the casting cycles. The prediction of die temperature in the quasi-steady state was analyzed by the boundary element method. The influence of die cooling on the heat flow in the cast/mold system was also investigated. Predictions of the computer simulation on temperature profiles and location of shrinkage defects were in good agreement with those observed in experimental die castings. Models of computer simulation which is developed by this work can be useful for the design and process control of die casting.

  • A computer program which consists of pre-processor, main solidification simulator and post-processor has been developed for three dimensional solidification analysis of steel castings. The pre-processor is used for mesh generation in a small personal computing system. The modified finite difference method is adopted for the main solidification simulation algorithm. The post -processor graphically presents the simulation results and shows the formation of shrinkage defects. Several experiments on large steel castings in sand mold were carried out. The temperature variations in casting and mold with time are measured experimentally, and the results are compared with calculation results. Several numerical examples for the prediction of shrinkage cavity in large steel casting of SC42 and SCNCrM2 alloys are compared with experimental results. The effect of sleeve and chills on solidification patterns are also studied. Formation of shrinkage defects for the three cases of experimental castings are relatively well predicted by present model.

고압하에서의 Al-4.5wt.%Cu합금의 응고현상 (Solidification Phenomena of Al-4.5wt.% Cu Alloy under Moderate Pressures)

  • Solidification of aluminum alloys under moderate pressures has been investigated. Interfacial heat transfer coefficient at the casting/mold interface varies with time after pouring the molten metal into the die cavity, and therefore plays an important role in determining solidification sequence. The heat transfer coefficients were evaluated by using an inverse problem method, based on the measured temperature distribution. The calculated heat transfer coefficients were used for solidification simulation in the squeeze casting process. The effects of applied pressure and positions of insulation in the mold have also been investigated on solidification microstructures and on the formation of macrosegregation of Al-4.5wt.%Cu alloys.

  • In the modern industrial period, the introduction of mass production was most important progress in civilization. Die-casting process is one of main methods for mass production in the modern industry. The aluminum die-casting in the mold filling process is very complicated where flow momentum is the high velocity of the liquid metal. Actually, it is almost impossible in complex parts exactly to figure the mold filling performance out with the experimental knowledge. The aluminum die-castings are important processes in the automotive industry to produce the lightweight automobile bodies. Due to this condition, the simulation is going to be more critical role in the design procedure. Simulation can give the best solution of a casting system and also enhance the casting quality. The cost and time savings of the casting layout design are the most advantage of Computer Aided Engineering (CAE). Generally, the relations of casting conditions such as injection system, gate system, and cooling system should be considered when designing the casting layout. Due to the various relative matters of the above conditions, product defects such as defect extent and location are significantly difference. In this research by using the simulation software (AnyCasting), CAE simulation was conducted with three layout designs to find out the best alternative for the casting layout design of an automotive Oil Pan_BJ3E. In order to apply the simulation results into the production die-casting mold, they were analyzed and compared carefully. Internal porosities which are caused by air entrapments during the filling process were predicted and also the results of three models were compared with the modifications of the gate system and overflows. Internal porosities which are occurred during the solidification process are predicted with the solidification analysis. And also the results of the modified gate system are compared.

  • A numerical simulation of the solid/liquid coexistence temperature range, using solidification segregation model linked with the Kurz-Giovanola-Trivedi model, explained the mechanism of the BTR shrinkage (with an increase in welding speed) in type 310 stainless steel welds by reduction of the solid/liquid coexistence temperature range of the weld metal due to the inhibited solidification segregation of solute elements and promoted dendrite tip supercooling attributed to rapid solidification of laser beam welding. The reason why the BTR enlarged in type 316 series stainless welds could be clarified by the enhanced solidification segregation of impurity elements (S and P), corresponding to the decrement in ${\delta}-ferrite$ crystallization amount at the solidification completion stage in the laser welds. Furthermore, the greater increase in BTR with type 316-B steel was determined to be due to a larger decrease in ${\delta}-ferrite$ amount during welding solidification than with type 316-A steel. This, in turn, greatly increases the segregation of impurities, which is responsible for the greater temperature range of solid/liquid coexistence when using type 316-B steel.

Al-Mg계 합금과 Al-Si계 합금의 다이캐스팅 응고과정의 차이 (Difference in Solidification Process between Al-Mg Alloy and Al-Si Alloy in Die-Casting)

  • The effect of the alloy systems Al-Mg alloy and Al-Si alloy in this study on the characteristics of die-casting were investigated using solidification simulation software (MAGMAsoft). Generally, it is well known that the casting characteristics of Al-Mg based alloys, such as the fluidity, feedability and die soldering behaviors, are inferior to those of Al-Si based alloys. However, the simulation results of this study showed that the filling pattern behaviors of both the Al-Mg and Al-Si alloys were found to be very similar, whereas the Al-Mg alloy had higher residual stress and greater distortion as generated due to solidification with a larger amount of volumetric shrinkage compared to the Al-Si alloy. The Al-Mg alloy exhibited very high relative numbers of stress-concentrated regions, especially near the rib areas. Owing to the residual stress and distortion, defects were evident in the Al-Mg alloy in the areas predicted by the simulation. However, there were no visible defects observed in the Al-Si alloy. This suggests that an adequate die temperature and casting process optimization are necessary to control and minimize defects when die casting the Al-Mg alloy. A Tatur test was conducted to observe the shrinkage characteristics of the aluminum alloys. The result showed that hot tearing or hot cracking occurred during the solidification of the Al-Mg alloy due to the large amount of shrinkage.

대형 다결정 실리콘 잉곳 성장을 위한 ADS 법의 열유동에 관한 공정모사 (Simulation by heat transfer of ADS process for large sized polycrystalline silicon ingot growth)

  • 태양광 산업의 성장에 따른 개선된 실리콘 잉곳 제조 방법의 개발은 중요한 이슈 중 하나이다. 단결정 실리콘 웨이퍼에 비해 가격 변에서의 유리함으로 인해 현재 다결정 실리콘 웨이퍼가 태양광 시장의 60% 이상을 점유하고 있으며 주조법, 열교환법, 전자기 주조법 등을 포함한 몇 가지 응고 공정들이 개발되어 오고 있다. 이 논문에서는 ADS 법을 이용하여 대형 다결정 실리콘을 성장하기 위한 공정모사를 수행하였다. ADS 법은 적은 열 손실, 짧은 공정 시간 및 효율적인 방향성 응고가 가능하다는 장점을 가지고 있다. ADS 공정의 수치해석은 온도 분포를 확인하기 위해 유체역학을 적용하였고, 공정모사 결과 240 kg 이상의 대형 다결정 실리콘 잉곳의 효율적인 방향성 응고가 가능함을 확인하였다.
