진공흡입주형 주조법에서 주강의 압탕 방안 설계 (Risering of Steel Castings in Vacuum Molding Process)

  • General criteria for the risering design of steel castings and commercial codes for the flow and solidification analysis were used to design the optimized risering in V-process. Three type of specimens were chosen including thin plates and a thick disc. Sided riser installed in the front of a plate casting was effective to prevent the shrinkage defects and to increase the casting yield ratio. Exothennic sleeve and chill were also effective. It was possible to apply the general criteria for the risering design of steel castings to V-process. Temperature of a mold surface was expected to rise over $1,000^{\circ}C$ in the temperature calculation considering radiation effect of molten metal in the mold. Since weakening temperature of the vinyl used in V-process is about $70^{\circ}C$, it should be emphasized that a proper coating of the vinyl film is necessary to prevent the possibility of burning out of the vinyl by the molten metal.

  • Precision metal mold casting process is a casting method manufacturing mechanical elements with high precision, having heavy/light alloys as casting materials and using permanent mold. To improve dimensional accuracy and the final mechanical properties of the castings, the solidification speed and the cooling rate of the casting should be controlled with the optimum mold cooling system, and moreover, to obtain more accurate control of the whole process interfacial heat transfer characteristic at the mold/casting interface must be studied in advance. In the present study, aluminum alloy casting system with metal mold equipped with electrical heating elements and water cooling system was designed and the temperature histories at points inside the metal mold were measured during the casting process. The heat transfer phenomena at the mold/casting interface was characterized by the heat flux between solidifying casting metal and metal mold, and the heat flux history was obtained using inverse heat conduction method. The effect of mold cooling condition upon the heat flux profile was examined, and the analysis shows that the heat flux value has its maximum at the beginning of the process.

  • Vacuum molding process(V-process) has several benefits such as a lower total production cost and a high quality casting comparing to the conventional sand molding. Influence of the gating design on the molten metal flow was investigated in this study. General criteria for the gating design of the castings and commercial codes for the flow and solidification analysis were used to attain the optimized gating design in V-process. Though mold cavity was filled smoothly under the low initial velocity of molten metal, molten metal dashed against the upper part of the mold before the completion of the mold filling with higher initial molten metal velocity and fell soon. This phenomenon may affect collapsing the mold shape, however it is thought that the possibility of burning out of the vinyl by the molten metal is not so high because vinyl is coated with refractory material.

  • It is reported that semi-solid forming process takes many advantages over the conventional forming process, such as long die lift, good mechanical properties and energy saves. Rheology material has a thixotropic, pseudo-plastic and shear-thinning characteristic. Therefore, general plastic or fluid dynamic analysis is not suitable for the behavior of rheology material. So it is difficult for a numerical simulation of the rheology process to be performed because complicated processes such as the filling to include the state of the free surface and solidification in the phase transformation must be considered. Moreover, it is important to predict the deformation behavior for optimization of net shape forging process with semi-solid materials and to control liquid segregation for mechanical properties of materials. In this study, so, molecular dynamics simulation was performed for the control of liquid segregation in compression experiment as a part of study on analysis of rheology forming process.

In-Situ SEM Observation and DIC Strain Analysis for Deformation and Cracking of Hot-Dip ZnMgAl Alloy Coating

  • An attempt was made to apply digital image correlation (DIC) strain analysis to in-situ scanning electron microscopy (SEM) observations of bending deformation to quantify local strain distribution inside a ZnMgAl-alloy coating in deformation. Interstitial-free steel sheets were hot-dipped in a Zn-3Mg-6Al (mass%) alloy melt at 400 ℃ for 2 s. The specimens were deformed using a miniature-sized 4-point bending test machine inside the SEM chamber. The observed in situ SEM images were used for DIC strain analysis. The hot-dip ZnMgAl-alloy coating exhibited a solidification microstructure composed of a three-phase eutectic of fine Al (fcc), Zn (hcp), and Zn2Mg phases surrounding the primary solidified Al phases. The relatively coarsened Zn2Mg phases were locally observed inside the ZnMgAl-alloy coating. The DIC strain analysis revealed that the strain was localized in the primary solidified Al phases and fine eutectic microstructure around the Zn2Mg phase. The results indicated high deformability of the multi-phase microstructure of the ZnMgAl-alloy coating.

평평한 금형(金型)의 열응력(熱應力)에 관한 연구(硏究) (A Study on the Thermal Stresses Analysis of the Flat Mould)

  • It is known that the analysis of thermal stresses is substantially important in optimal design of casting mould. In this paper unsteady state thermal stresses generated in ingot and mould during the solidification process are analyzed by the two dimensional thermal elasto-plastic analysis. Distribution of temperature and stress of the mould is calculated using the finite element method and compared with experimental result. The significant results obtained in this study are as follows. At the early stage of the casting process, abrupt temperature change was shown in the vicinity of the inner surface of the mould. The largest temperature gradient is occurred at the corner of the mould. In the thermal stress analysis, compressible stress occurred in the inside wall of the mould where as tensile stress on outside wall. Smaller thermal stress is observed at the rounded corner. It is also observed that the shown is influenced by the thickness of the wall. A fairly good coincidence is found between analytical and experimental results, showing that the proposed analytical methodology is reliable.

Preparation of Porous Nanostructures Controlled by Electrospray

  • Various solid structures were prepared by electrospray technique. In this process, liquid flows out from a capillary nozzle under a high electrical potential and is subjected to an electric field, which causes elongation of the meniscus to form a jet. In our study, by controlling the amount of polyvinyl pyrrolydone in precursor solution, the jet either disrupted into droplets for the formation of spherical particles or was stretched in the electric field for the formation of fibers. During the electrospray process, the ethanol solvent was evaporated and induced the solidification of precursors, forming solid particles. The evaporation of ethanol solvent also enhanced the mass transport of solutes from the inner core to the solid shell, which facilitated fabrication of porous and hollow structure. The network structures were also prepared by heating the collector.

  • In this paper the modeling and control of a twin roll strip caster is investigated. Mathematical models for the strip casting process are obtained by analyzing five critical areas such that the molten steel level in the pool, solidification process, roll separating force and torque, roll dynamics including hydraulic actuators, and roll drive system. A two-level control strategy is proposed. At lower level, three local subsystems are independently feedback-controlled by suitable local controllers which perform well to the behaviors of each subsystem. They are a variable structure control of the molten steel level in the pool, an adaptive predictive control of the roll gap which is directly related to the strip thickness, and an $H^{\infty}$ control of the roll drive system. At higher level, all reference signals to the lower level subsystems are generated by an optimal controller in the perspective of regulating the strip thickness and roll separating force. 전자빔 용접된 고장력 알루미늄 합금 용접부의 고온균열 발생 및 특성에 관한 연구

  • This study was performed to evaluate basic characteristics of electron beam weldability for high strength aluminum alloys. The aluminum alloys used were A5083 and A6N01, and A7N01. The principal welding process parameters, such as accelerating voltage, beam current, welding speed and chamber pressure were investigated. The dimension and microstructure of welds were evaluated with OLM, and SEM (EDAX). In addition, weldability variation(cracking) due to process parameters was also evaluated. The degree of cracking in the EB fusion zone appears to be affected mainly by aspect ratio, such that as aspect ratio increases the cracking tendency also increases. The alloying element itself may also affect the hot cracking resistance, but its role is considered to be indirect effect such that the relatively higher vaporization pressure elements of Zn and Mg give deeper weld penetration and thus results in greater cracking tendency.

상변화 고정방식에 의한 마이크로 박벽 구조물의 쾌속제작 (Rapid Manufacturing of Microscale Thin-walled Structures by Phase Change Workholding Method)

  • To provide the various machining materials with excellent quality and dimensional accuracy, high -speed machining is very useful tool as one of the most effective rapid manufacturing processes. However, high-speed machining is not suitable for microscale thin-walled structures because of the lack of the structure stiffness to resist the cutting force. A new method which is able to make a very thin-walled structure rapidly will be proposed in this paper. This method is composed two processes, high-speed machining and filling process. Strong workholding force comes out of the solidification of filling materials. Low-melting point metal alloys are used in order to minimize the thermal effect during phase change and to hold arbitrary shape thin-walled structures quickly during high-speed machining. To verify the usefulness of this method, we will show some applications, for examples thin -wall cylinders and hemispherical shells, and compare the experimental results to analyze the dimensional accuracy of typical parts of the structures.
