Comparative Study of Applicability of Aluminum, Magnesium and Copper Alloy Sheets using Flexibly-reconfigurable Roll Forming (알루미늄, 마그네슘과 구리합금의 비정형롤판재성형 공정 적용성 비교에 관한 연구)

  • A new sheet metal forming process, called flexibly reconfigurable roll forming (FRRF), is expected to resolve the economical limitation of the existing 3D curved sheet metal forming processes. The height-controllable guides and a couple of flexible rollers are utilized as the forming tool. Recently, as the 3D curved sheet metal is increasingly demanded in various fields, the application of FRRF to diverse materials is necessary. In addition, the formability comparison of several materials is needed. Therefore, in this study, we investigated the applicability of FRRF for different materials such as aluminum, magnesium, and copper alloys, and also the formability of these materials was compared using FRRF. The numerical simulation was conducted using ABAQUS, the commercial software, and the experiments were carried out using an FRRF apparatus to validate the simulation results. Finally, the applicability of FRRF for the chosen materials and the formability of these materials on FRRF process were confirmed by comparing the simulation and experimental results.

Texture and Plastic deformation of the Severe Ecaped and Heatreated AA 1050 Aluminum Alloy Sheet (심한 전단변형(ECAP)과 열처리한 알루미늄 AA 1050 합금 판재의 소성변형비와 집합조직)

  • A study on the microstructure and the texture of the samples after ECAP and subsequent heat treatment has been carried out. The specimens after ECAP showed a very fine grain size, a decrease of <100> // ND, and an increase of <111> // ND textures. The $\{111\}<112>,\;\{123\}<634>,\;\{110\}<001>,\;\{112\}<111>,\;\{110\}<111>,\;and\;\{013\}<231>$ texture components were increased in the specimens after the ECAP and subsequent heat-treatment at $400^{\circ}C$ for 1 hour. One of the most important properties in sheet metals is formability. The r-value or plastic strain ratio has been used as a parameter that expresses the formability of sheet metals. The change of the plastic strain ratios after the ECAP and subsequent heat-treatment conditions has been investigated and it was found that they were two times higher than those of the initial Al sheets. This could be attributed to the formation above texture components through the ECAP and subsequent heat-treatment.

  • Since the sheet metal forming of Mg alloy is perform at elevated temperature, the effect of strain rates related with the forming temperature and forming speed and R-value is very important factor for formability and forming limits and deep drawing. It is investigated that the effect of material properties such as various temperature, forming speed and strain rates on formability and R-value of Mg alloy sheet in round cup deep drawing. Therefore, the investigation for process variables is necessary to improve formability and forming limits and deep drawing. Also, the effects of strain rate and drawbility were studied by the experiment. The temperature, forming speed, and strain rates and R-value are investigated. Forming of Mg alloy takes consider into temperature, proper forming speed and strain-rate and R-value the formed parts were good without defects for forming limits and deep drawing.

Experimental Formability Investigation for FSW Sheets with Respect to Base Material's Directional Combination (모재의 방향성에 따른 마찰교반용접 판재의 성형성에 관한 실험적 연구)

  • In order to investigate the formability of friction stir welded(FSW) tailor welded blanks(TWB) with respect to the base material's directional combination, aluminum alloy AA6111-T4 sheets were welded with three different conjoining types: RD-RD, TD-RD and TD-TD. Here, RD and TD represent rolling and transverse directions, respectively. For experimental formability study, three tests with gradual complexity were performed: the simple tension test with various weld line directions for uni-axial elongation, the hemisphere dome stretching test for biaxial stretching and the cylindrical cup deep drawing test. As a result, all three forming tests showed that RD-RD type samples exhibited the best formability, while TD-TD type sheets showed the least formability performance.

  • While the die casting has been mainly used to manufacture the magnesium alloy parts, the press forming is considered as an alternative to the die casting for saving the manufacturing cost and improving the structural strength of the magnesium alloy parts. Because the magnesium alloy has low formability at room temperature, forming at elevated temperatures is a necessary condition to obtain the required material flow for press forming. However, the elevated temperature forming does not always guarantee the sufficient formability under the dry friction condition because the surface damage such as scratch or wear may accelerate the material failure. In the present study, the solid-type lubricants such as PTFE, graphite and $MoS_2$ were tested for the square cup warm deep drawing using the magnesium alloy AZ31 sheet. The formability improvement by using the lubricant was examined by comparing the maximum deep drawing depth using the PTFE against no lubricant. The formability difference for the different lubricant was also examined based on the maximum deep drawing depth.

Improvement on the Formability of Magnesium Alloy Sheet by Heating and Cooling Method (가열냉각방법에 의한 마그네슘합금의 판재성형성 개선)

  • The purpose of this study is to confirm the improvement of formability of AZ31 magnesium alloy sheet by using local heating and cooling technique. For this, the experiments of warm deep drawing were done under the temperatures of $100^{\circ}C\~400^{\circ}C$, and the punch velocity of 10, 100mm/min. Also FE analysis under the temperatures of blankholder and die of $150^{\circ}C,\;225^{\circ}C\;and\;300^{\circ}C$ for tools(holder and die) was executed with considering heat teansfer. From the results, the formability of AZ31 magnesium alloy, espicially the temperatures of $225^{\circ}C\~250^{\circ}C$ for tools(holder and die)improved remarkably. And the experiments and simulations showed that necking under room temperature for tools occured under the part of punch shoulder while at $300^{\circ}C$ for tools, at the part of die shoulder.

  • The effects of the initial torture of workpiece as well as the process conditions such as punch speed and lubrication on the formablity of sheet stretching are investigated by experiments. Two types of the initial textures of aluminum sheet plane strain compression torture and recrystallization texture are chosen since those are the most common in practice. Punch loads vs depth and thickness strain distributions along radial directions having the slope of $0^{\circ},\;45^{\circ},\;90^{\circ}$ with rolling directions are reported for hemishperical punch stretchings under a variety of process conditions.
