Roll Forming Analysis for High Strength Steel Bumper Process (고장력강 범퍼 빔의 롤 포밍 공정)

  • Today's automotive industry is evolving toward low-emissions or zero-emissions high-efficiency vehicles. Highly efficient power sources are required, as well as high strength steels for various parts to increase safety. In this study, we investigated the roll-forming process for the development of high strength, lightweight steel bumper beams. The roll-forming process was analyzed using the software package Shape-RF in combination with a rigid-plastic finite element method model. An optimal roll-forming process based on roll-pass was obtained using finite element method simulations.

  • The study is concerned with the theoretical and experimental investigation of the elliptical bulge test. The elliptical bulge test is analyzed by using a rigid-plastic finite element method incorporating large deformation and normal anisotropy. Thin elliptical diaphragms of mild steel are bulged for three aspect ratios. The contact problem the die round and the sheet is successfully solved by using a skew boundary condition. It is shown that the proper consideration of die radius and normal anisotropy is very significant. The relation between bulging pressure and deformation is obtained. It has been found that the pole is nearly under proportional straining during deformation. The instability criterion by maximum load condition enables the effective prediction of instability pressure. The computional results are in good agreement with experimental results and to be very useful for a better understanding of the elliptical bulge test.

Process Sequence Design in Cold Forged Part of Hub (허브 냉간단조품의 공정설계)

  • The Hub is an auto mobile component used as aircon clutch. The important aspects in cold forging of the Hub with complex geometry are the design of an initial shape of the workpiece, the possibility of the forming by one-stage operation and the determination of number of performs, etc. Based on the systematic procedure of process sequence design, in this paper, the forming operation of cold forged part of the Hub is designed by the rigid-plastic finite element method. The two design criterion of geometrical filling without defect and an even distribution of effective strain in final product are investigated in controlling the initial shape of the workpiece and preform configuration. It is noted that one preforming operation is required in order to obtain final product of the Hub.

  • 본 연구에서는 소성가공 공정의 최적설계를 위한 새로운 접근 방법이 소개 된다.이방법은 소성가공 공정의 유한요소해석 기술과 기계시스템의 최적설계 기술 에 바탕을 두고 있다. 벌칙 강소성유한요소법, 정상 상태의 소성가공 공정(steady -state metal forming process)을 위한 최적설계 문제의 수식화, 설계민감도의 해석 방법, 설계민감도의 정확성에 관한 고찰, 구배투영법(gradient projection emthod)등 이 본 논문에서 상세하게 소개된다.

  • Design optimization is performed to calculated the draw-bead force for satisfying the design re-quirements. For an analysis tool a rigid-plastic finite element method with modified membrane element is adopted. response surface methodology is utilized for constructing the approximation surface for the optimum searching of draw bead force in sheet metal forming process. the algorithm developed is ap-plied to a design of the draw bead forces in a deep drawing process. The results show that the design of process parameters is applicable in complex metal forming analysis. It is also noted that the present algo-rithm enhances the stable optimum solution with small times of optimization iteration.

Forming Process Design of Fuel Injector Housing by Response Surface Method (반응표면분석법을 이용한 연료분사하우징의 성형공정설계)

  • The housing of the fuel injector supports the rod, the niddle valve and the solenoid. Based on the procedure of process design, in this paper, the forming operation is designed by the rigid-plastic finite element method. The metal flow during the forming of the fuel injector housing is axisymmetric until the final forming process. The response surface method has been performed to reduce the under-fill and the maximum effective strain. From the results of RSM, the second order regression model of equation is calculated by the least square method and used to determine the optimal values of design variables by simultaneously considering the responses. It is noted that upper under-fill is affected by the design variables of the $2^{nd}$ forming process and lower under-fill is affected by the design variables of the 1st forming process.

Determining the effective width of composite beams with precast hollowcore slabs

  • This paper evaluates the effective width of composite steel beams with precast hollowcore slabs numerically using the finite element method. A parametric study, carried out on 27 beams with different steel cross sections, hollowcore unit depths and spans, is presented. The effective width of the slab is predicted for both the elastic and plastic ranges. 8-node three-dimensional solid elements are used to model the composite beam components. The material non-linearity of all the components is taken into consideration. The non-linear load-slip characteristics of the headed shear stud connectors are included in the analysis. The moment-deflection behaviour of the composite beams, the ultimate moment capacity and the modes of failure are also presented. Finally, the ultimate moment capacity of the beams evaluated using the present FE analysis was compared with the results calculated using the rigid - plastic method.

  • Large load is required in forging of large-scale components, which becomes a critical restriction in practice. However, the load can be greatly reduced by adopting incremental forging technologies. In the present study, two methods of incremental forging were investigated for the purpose of reducing the load required. One was to use nine strokes with a flat die and the other was to use three strokes with a curved die. The die moves vertically in the former while it moves vertically as well as rolls horizontally in the latter. Deformation of the slab in each case was analyzed by rigid-plastic finite element method and as a result, variations of load and distributions of effective strain were predicted.

  • In this paper, a new approach to finite element analysis for tube swaging is presented. An analysis model is developed with emphasis on the pusher that imposes back pressure in order to keep the workpiece from slipping along the die-workpiece interface especially when tapered dies are used. A rigid-plastic finite element method is employed. The approach is to simulate the tube swaging process and the results are compared quantitatively with predictions, showing close agreement with each other.

Finite Element Analysis of Slab Deformation under the Width Reduction in Hot Strip Mill (열간압연 폭압하시 슬래브 변형거동의 유한요소해석)

  • Rigid-plastic finite element analyses on the deformation of slabs at various width reductions have been performed. By using commercial finite element code, dog-bone profile, crop profile and the longitudinal width profile after edging and Horizontal rolling have been analysed. The deformation behavior of slab for the heavy edger mill has also been compared with that for the sizing press. From the deformation analyses, it was found that the sizing press-horizontal rolling method is more efficient in width reduction than that of heavy edger mill-horizontal rolling. The results of finite element analyses fer the deformation of slab were well confirmed by the actual operational data. It was found that the amount of width variation after sizing and rolling is about 5∼10mm.
