  • Semisolid process is possible in any material system possessing a freezing range where the microstructure should consist of the nondendritic globular solid phase separated and enclosed by the liquid phase, referred to as semisolid slurry. There are two primary semisolid processing routes, thixocasting and rheocasting. Especially, rheocasting process has become a new focus in the field of semisolid process because of its many advantages such as no special billet required and possibility of in-house scrap recycling, compared with the thixocasting process. In-Ladle direct thermal control (DTC) rheocasting has been developed, based on the fact that there is slurry and mush transition in every molten metal and the transition, which normally occurs in the range of liquid traction of 0.1 to 0.6, could be controlled by controlling solid shape and relative solid-liquid interfacial energy. In this study, A356 Al alloy was investigated to verify In-Ladle DTC rheocasting for obtaining semisolid slurry. Modeling of heat transfer was carried out to investigate the effect of pouring temperature and ladle material, geometry and temperature and the simulation results were compared with the actual experiments.

  • The bearing bracket, which has produced by the squeeze casting for the high strength in lightweight part of automobile, was developed by the rheocasting process using the H-NCM slurry. Compared with the squeeze casting, the rheocasting process has some merits such as shortening cycle-time, reducing total weight, and increasing productivity. In this study, partial feeding test was carried out by controlling plunger stroke length and compared with semisolid simulation. Optimal casting parameters such as injection speed and stroke variations were established. Sound products with integral microstructure were obtained by the H-NCM slurry and X-ray analysis also showed the integral condition throughout the entire parts.

  • The studies on gram size refinement for rheocast processing of hypereutectic Al-18%Si alloys have been investigated in the present study. To increase the efficiency of mechanical stirring, sieve type stirrer are newly designed and implemented for rheocasting of hypereutectic Al-18%Si alloy. Mechanical stirring of semi-solid slurry by using sieve type mechanical stirrer results in morphological changes of the primary Si particles, from angular rod shape to near spherical shape and uniform distribution of proeutectic Si. The remarkable spheroidization of Primary Si Particles and distributional uniformity of proeutectic Si show well the efficiency of sieve type mechanical stirring method which can accelerate the coalescence-fracture-wear of the individual particles by strong turbulent flow between lattices during rotation of sieve type stirrer.

  • Many rheocasting processes had been proposed because of the difficulty of recycling, the limit of material, and the high cost of raw material in thixocasting. But, these rheocasting processes also had disadvantages such as the high initial Investment cost and the lower mechanical properties than thixocasting. In this study, a continuous fabrication of rheological material with pressure rotation equipment was newly devised to overcome the disadvantages of rheocasting process. In order to investigate the thixoformability, reheating experiments were carried out with the material fabricated by the newly devised equipment. Morphological characteristics between mechanical stirring and reheating were compared.

  • This study investigated the microstructure properties of A356 and AC8A alloys with a rheocasting mold using an inclined cooling plate. In addition, a formability evaluation was performed according to the solid fraction. Regardless of the position, the overall microstructure was shown to be uniform and a finer crystal structure was obtained as the solid fraction increased. The study confirmed that the molding pattern changed according to the solid fraction and that the spherical α-Al and eutectic α were identified. The results of the formability according to the solid fraction of A356 and AC8A alloys were similar to the simulation results.

  • H-NCM(Hong-Nanocast Method)has several benefits such as a lower porosity defect and high quality casting comparing to conventional die casting. Influence of casting parameters of hybrid-lower arm in rheocasting process on the slurry flow and the amount of porosity defect was investigated using experimental and simulation methods. In the present study, the Carreau model was adopted to simulate the pattern of rheological flow. Optimal casting paremeters such as injection speed and stroke variations were established. Sound products with integral microstructure and sound shape of joinning different materials of Al and steel pipe without deforming the steel pipe were obtained by the H-NCM slurry and X-ray analysis also showed integral condition throughout the entire parts.

  • Rheocasting of AZ91D magnesium alloys yielded the microstructure consisted of the spherical primary particles in the matrix which is different from conventional casting. Rheocast ingots were produced under various processing conditions using batch type rheocaster. Morphology of primary particles was changed from rosette-shape to spherical shape with increasing stirring rate$(V_s)$ and decreasing isothermal stirring temperature$(T_s)$. With increasing $V_s$, more effective shearing between the particles occurred rather than the agglomeration and clustering, so the primary particle size decreased. But with decreasing $T_s$, primary particle size increased mainly due to sintering and partially Ostwald ripening. The sphericity of primary particles increased with increasing $V_s$ and decreasing $T_s$ due to enhanced abrasion among the primary particles. The uniformity of primary particle size increased with increasing Vs and $T_s$.
