Effect of temperature and blank holder force on non-isothermal stamp forming of a self-reinforced composite

  • Composite materials are rapidly gaining popularity as an alternative to metals for structural and load bearing applications in the aerospace, automotive, alternate energy and consumer industries. With the advent of thermoplastic composites and advances in recycling technologies, fully recyclable composites are gaining ground over traditional thermoset composites. Stamp forming as an alternative processing technique for sheet products has proven to be effective in allowing the fast manufacturing rates required for mass production of components. This study investigates the feasibility of using the stamp forming technique for the processing of thermoplastic, recyclable composite materials. The material system used in this study is a self-reinforced polypropylene composite material (Curv$^{(R)}$). The investigation includes a detailed experimental study based on strain measurements using a non-contact optical measurement system in conjunction with stamping equipment to record and measure the formability of the thermoplastic composites in real time. A Design of Experiments (DOE) methodology was adopted to elucidate the effect of process parameters that included blank holder force, pre heat temperature and feed rate on stamp forming. DOE analyses indicate that feed rate had negligible influence on the strain evolution during stamp forming and blank holder force and preheat temperature had significant effect on strain evolution during forming.

  • The need to lower the weights of automotive vehicle and to improve the safety of cars has resulted in the development of high strength steels such as TRIP(Transformation Induced Plasticity) and DP (Dual Phase) steel. It is well known that the higher strength of steel shows the poorer press formability. Among the high strength steels, DP steel shows several good characteristics such as low yield ratio, high initial n value, high elongation, high bake hardenability and anti-aging property. However, there's a certain limit in application of DP steels to the automotive panel parts because their poor deep drawbility caused by martensite. In this study, the effect of alloying elements on the deep drawability and recrystallization texture in TS 440MPa grade DP steel with 0.015~0.02% carbon has been investigated on the base of SEM, TEM, XRD and EBSD analysis.

Effect of Fine Copper Sulfides on the High Cycle Fatigue Properties of Bake Hardening Steels for Automotive (자동차용 소부경화형(BH) 강의 고주기 피로 특성에 미치는 미세 황화물의 영향)

  • Bake hardening steels have to resist strain aging to prevent the yield strength increment and stretcher strain during press process and to enhance the bake hardenability during baking process after painting. The bake hardening steels need to control the solute carbon and the solute nitrogen to improve the bake hardenability. Ti and/or Nb alloying for nitride and carbide precipitation and low carbon content below 0.003% are used to solve strain aging and formability problem for automotive materials. However, in the present study, the effect of micro-precipitation of copper sulfide on the bake hardenability and fatigue properties of extremely low carbon steel has been investigated. The bake hardenability of Cu-alloyed bake hardening (Cu-BH) steel was slightly higher (5 MPa) than that of Nb-alloyed bake hardening (Nb-BH) steel, but the fatigue limit of Cu-BH steel was far higher (45 MPa) than that of Nb-BH steel. All samples showed the ductile fracture behavior and some samples revealed distinct fatigue stages, such as crack initiation, stable crack growth and unstable crack growth.

  • Magnesium alloys are used in electronic devices such as laptops due to their lightweight features as well as vibration absorption and electromagnetic shielding properties. However, the precision of electronics is limited by the large number of small and precise ribs, the cost-effective manufacture of which requires appropriate technology. Plate forging is an efficient manufacturing process that can address these challenges. In this study, plate forging of magnesium alloys was investigated specifically for the fabrication of laptop cover. The plate forging process with back-pressure was used for near-net shape formation. Finite element analysis was used to select appropriate variables for back-pressure formation to generate ribs of various sizes and shapes without defects. The reliability of the analysis was verified to manufacture the prototype. The effect of back-pressure can be verified via fabrication of prototypes as well as structure and forming analysis based on finite element method. The process design factor of back-pressure increases formability without defects of under-filling and flow-through. Moreover, the tensile strength was maintained even after high temperature plate forging at 370 ℃, and the elongation was improved.

  • The Inconel 706 alloy is a nickel-based super alloy and requires a large load for hot forging due to its excellent mechanical properties at high temperature. Rotary forging process is an innovative metal forging process where workpiece is gradually deformed by the revolving conical upper die with an inclination angle. This process allows that the workpiece is partially in contact with an upper die during the process so that the press force is considerably lower compared with the conventional upsetting process. In this study, experiments of rotary forging process and conventional upsetting process for cylindrical parts using Inconel 706 where conducted to investigate the formability of rotary forging process. And microstructure analysis and mechanical properties of Inconel 706 were performed to investigate the effect of rotary forging process on the material property.

  • In the oil and gas industry, composite materials should exhibit high flexibility and strength for offshore structures. Therefore, weak points in the composites should be improved, such as brittleness, moisture penetration, and diffusion of detrimental ions into nanometric pores. This study aimed to increase the strength, flexibility, and plugging of nanopores using single-layer graphene oxide (SGO) nanosheets. Therefore, SGO is added to unsaturated polyester resin at concentrations of 0.015 and 0.15 % with Normal Methyl Pyrrolidone (NMP) as a solvent for the formation of Nanographene Oxide Reinforced Polymer (NGORP). The mechanical properties of the prepared samples were tested using tensile testing (ASTM-D 638). It has been shown that incorporating SGO, approximately 0.015%, into the base resin resulted in enhanced properties such as rupture resistance forces increased by 745.61 N, applied stress tolerances increased by 4.1 MPa, longitude increased to 1.58 mm, elongation increased by about 2.38%, and rupture energy increased by about 204.51 J. Despite the decrease in tensile force strength properties in the manufactured nanocomposite with 0.15% SGO, it has exclusive flexibility properties such as a high required energy level for rupture of 5,576 times and a formability of 40% more than the base sample. It would be best to use NGORP manufactured from 0.015% nanosheets with exclusive properties rather than base samples for constructing parts and equipment, such as rebars, composite sheets, and transmission pipes, on offshore platforms.

  • The environment and energy related problem has become one of the most important global issues in recent years. One of the most effective ways of improving the fuel efficiency of automobiles is the weight reduction. In order to obtain this goal the hydroforming technology has been adapting for the high strength steel and its application is being widened. In present study, the chassis components (mainly cross members of engine cradle) simulation and development by hydroforming technology to apply high strength steel having tensile strength of 440 MPa grade is studied. In the part design stage, it requires feasibility study and process design aided by CAE (Computer Aided Design) to confirm hydroformability in details. Overall possibility of hydroformable chassis parts could be examined by cross sectional analyses. Moreover, it is essential to ensure the formability of tube material on every forming step such as pre-bending, performing and hydroforming. In the die design stage, all the components of prototyping tool were designed and interference with press was investigated from the point of geometry and thinning.

  • The automotive industry has shown a growing interest in tube hydroforming during the past years. The advantages of hydroforming (less thinning, a more efficient manufacturing process, etc.) can, for instance, be combined with the high strength of extra high strength steels, which are usually less formable, to produce structural automotive components which exhibit lower weight and improved service performance. Design and production of tubular components require knowledge about tube material and forming behavior during hydroforming and how the hydroforming operation itself should be controlled. These issues are studied analytically in the present paper. In this study, the whole process of rear sub-frame parts development by tube hydroforming using AA6061 material is presented. At the part design stage, it requires feasibility study and process design aided by CAE (Computer Aided Engineering) to confirm hydroformability in details. Effects of parameters such as internal pressure, axial feeding and geometry shape in automotive rear sub-frame by hydroforming process were carefully investigated. Overall possibility of hydroformable rear sub-frame parts could be examined by cross sectional analyses. Moreover, it is essential to ensure the formability of tube material on every forming step such as pre-bending and hydroforming.   • Press machines and dies are commonly used for 3D curved sheet forming. Using conventional die forming can cause economic problems since various modifications of the die shape are required depending on the product shape. Various types of flexible forming such as multi-point dieless forming (MDF), flexible incremental roll forming have been developed to improve the needed process flexibility. Although MDF can reduce the production cost using reconfigurable dies, it still has significant material loss. Drawbacks such as wrinkling, dimpling, and forming errors can also occur despite continuous investigations to mitigate these defects. A novel sheet forming process for 3D curved surfaces, a flexibly-reconfigurable roll forming (FRRF), has been recently proposed to overcome the economic and technical limitations of current practice. FRRF has no limitation on blank size in the longitudinal direction, and also minimizes or eliminates forming defects such as wrinkling and dimpling. Feasibility studies of FRRF have been conducted using FE simulations for multi-curved shapes and various sheet thicknesses. Therefore, the fabrication of a FRRF apparatus is required for any follow-up studies. In the current study, experiments with reconfigurable rollers were conducted using a simple design pre-FRRF apparatus prior to fabricating the full size FRRF apparatus. There are three candidates for the reconfigurable roller: a bar-type shaft, a flexible shaft, a ground flexible shaft. Among these candidates, the suitable reconfigurable roller for FRRF is determined through various forming tests.

Forging Process Design of Self-Piercing Rivet for Joining dissimilar Sheet Metals (이종재료 접합을 위한 Self-Piercing Rivet의 단조공정설계)

  • Self-piercing rivet is sheet joining method. It is being used more to join aluminum alloy sheets. Self-piercing riveting is a large-deformation process that involves piercing. The self-piercing rivet, under the press from the punch, pierces the top sheet and forms a mechanical interlock with the bottom sheet. In this study, forging process was designed for manufacturing self-piercing rivet. The forging process has been simulated by using commercial FEM code DEFORM-2D. In simulation of forging process for manufacturing rivet, process sequence, formability, forging load, and distributions of stress and strain were investigated. The suitable forging process could be designed by comparisons of simulation results. The developed process consists of four stages: upsetting, first chamfering, back extrusion, and second chamfering. The simulated results for forging process were confirmed by experimental trials with the same conditions.
