엔드밀가공에서 커터회전방향에 따른 절삭력의 최적화 (Optimization of Cutting Force for End Milling with the Direction of Cutter Rotation)

  • This paper outlines the Taguchi optimization methodology, which is applied to optimize cutting parameters in end milling when machining STS304 with TiAlN coated SKH59 tool under up and down end milling conditions. The end milling parameters evaluated are depth of cut, spindle speed and feed rate. An orthogonal array, signal-to-noise (S/N) ratio and analysis of variance (ANOVA) are employed to analyze the effect of these end milling parameters. The Taguchi design is an efficient and effective experimental method in which a response variable can be optimized, given various control and noise factors, using fewer resources than a factorial design. An orthogonal array of $L_9(33)$ was used. The most important input parameter for cutting force, however, is the feed rate, and depending on the cutter rotation direction. Finally, confirmation tests verified that the Taguchi design was successful in optimizing end milling parameters for cutting force.

  • To find the working condition is one of the important factors in precision machining. In this study, we analyzed maximum working temperature by infra-red camera and surface roughness in side wall end milling using design of experiment (DOE): RSM(response surface methodology), ANOM(analysis of means) and ANOVA(analysis of variance) by table of orthogonal array. ANOM and ANOVA are well adapted to select sensitivity of design variables for maximum working temperature and surface roughness. The effective design variables and their levels should be determined using ANOM, ANOVA. RSM is presented 2nd order approximation polynomial of maximum working temperature and surface roughness is composed with design variables. Therefore, it is expected that the proposed procedure using design of experiment : table of orthogonal array, ANOM, ANOVA and RSM can be easily utilized to solve the problem of working condition.

미소절삭에서의 절삭력 해석 (An Analysis of Cutting Force in Micromachining)

  • Ultraprecision machining technology has been playing a rapidly increasing and important role in manufacturing. However, the physics of the micromachining process at very small depth of cut, which is typically 1 .mu. m or less is not well understool. Shear along the shear plane and friction at the rake face dominate in conventional machining range. But sliding along the flank face of the tool due to the elastic recovery of the workpiece material and the effects of plowing due to the large effective negative rake angle resultant from the tool edge radius may become important in micromachining range. This paper suggests an orthogonal cutting model considering the cutting edge radius and then quantifies the effect of plowing due to the large effective negative rake angle.

전자현미경 In-Situ 관찰방법을 이용한 황동의 절삭성평가 (Estimation of Machinability of Lead Brass Based on In-Situ Observation in Scanning Electron Microscope)

  • In order to elucidate the machinability of lead brass, orthogonal machining experiment was conducted in SEM(Scanning Electron Microscope) equipped with a micro-machining device at a cutting speed of $7{\mu}m/s$ for brass containing 0.2 to 3wt% Pb. The microfactors (i.e., shear angle, contact length between chip and tool) were determined by in-situ observations. Machinability of brass containing lead is discussed in terms of the microfactors and the cutting resistant force tested by lathe cutting. The dynamic behavior of the chip formation of lead brass during the machining process was examined: The chips of lead brass form as a shear angle type. The shear angle increases with the content of lead in (6:4) brass. The pronounced effect of lead on the contact length between chip and tool was observed above 1% Pb. The cutting resistant force tested by lathe decreases remarkably with the lead content in brass. The observed microfactors are in close relation to the tested resistant force in macromachining.

볼엔드밀 경사면 가공에서 절삭력 맵을 이용한 평균절삭력 예측 (Mean Cutting Force Prediction in Ball-End Milling of Slanted Surface Using Force Map)

  • During machining of dies and molds with sculptured surfaces. the cutter contact area changes continuously and results in cutting force variation. In order to implement cutting force prediction model into a CAM system, an effective and fast method is necessary. In this paper. a new method is proposed to predict mean cutting force. The cutter contact area in the spherical part of the cutter is obtained using Z-map, and expressed by the grids on the cutter plane orthogonal to the cutter axis. New empirical cutting parameters were defined to describe the cutting force in the spherical part of cutter. Before the mean cutting force calculation, the cutting force density in each grid is calculated and saved to force map on the cutter plane. The mean cutting force in an arbitrary cutter contact area can be easily calculated by summing up the cutting force density of the engaged grid of the force map. The proposed method was verifed through the slotting and slanted surface machining with various inclination angles. It was shown that the mean force can be calculated fast and effectively through the proposed method for any geometry including sculptured surfaces with cusp marks and holes.

  • Recently, the needs of non-symmetric spherical lens are increasing. Machining non-symmetric spherical lens by general method is limited. This paper researches grinding machine method for non-symmetric spherical lens and accruable problems at processing lens using CAD/CAM. In addition, this paper researches the relation of curvatures to grinding wheel sizes.

  • Plastically deformed layer beneath metal surface machined by orthogonal cutting was evaluated in terms of residual stress, microvickers hardness, side spread, and the side strain. An attempt was made to predict the depth of layer according to machining conditions particularly tool geometry and the shear plane angle. In this paper, we employed two models concerning the sliplines. The exact model was validated by comparision of computed and measured tool force and its angle, and the model offers an upper boundary of the deformed layer to be in good agreement with the experiment.

Machining Characteristics of Cemented Carbides in Micro Cutting within SEM

  • This research describes that the cutting characteristics and tool wear behavior in the micro cutting of three kinds of wear resistant cemented carbides (WC-Co; V40, V50 and V60) using PCD (Poly Crystalline Diamond) and PCBN (Poly crystalline Cubic Boron Nitride) cutting tools by use of the SEM (Scanning Electron Microscope) direct observation method. The purpose of this research is to present reasonable cutting conditions from the viewpoint of high efficient cutting refer to a precise finished surface and tool wear. Summary of the results is as follows: (1) The cutting forces tend to increase as the increase of the weight percentage of WC particles, and the thrust forces was larger than the principal forces in the cutting of WC-Co. These phenomena were different from the ordinary cutting such as cutting of steel or cast iron. (2) The cutting speed hardly influenced the thrust force, because of the frictional force between the cutting tool edge and small WC particles at low cutting speed region such as 2$\mu\textrm{m}$/s. It seemed that the thrust cutting force occurred by the contact between the flank face and work material near the cutting edge. (3) The wear mechanism for PCD tools is abrasion by hard WC particles of the work materials, which leads diamond grain to be detached from the bond. (4) From the SEM direct observation in cutting the WC-Co, it seems that WC particles are broken and come into contact with the tool edge directly. This causes tool wear, resulting in severe tool damage. (5) In the orthogonal micro cutting of WC-Co, the tool wear in the flank face was formed bigger than that in the rake face on orthogonal micro cutting. And the machining surface integrity on the side of the cutting tool with a negative rake angle was better than that with a positive one, as well as burr in the case of using the cutting tool with a negative rake angle was formed very little compared to the that with a positive one.

  • This paper describes motion errors due to acceleration and deceleration types of servo motors in NC machine tools. Motion errors are composed of two components : one is due to transient response of a servomechanism and the other comes from gain mismatching of positioning servo motors. It deals with circular interpolation to identify motion errors by using Interface card. Also in order to minimize motion errors, this study presents an effective method to optimize parameters which are connected with motion errors. The proposed method is based upon a second order polynomial regression model and it includes an orthogonal array method to make the effective results of experiments. The validity and reliability of the study were verified on a vertical machining center equipped with FANUC 0MC through a series of experiments and analysis.

초경합금재의 전자현미경(SEM)내 마이크로 절삭 (Micro-cutting of Cemented Carbides with SEM)

  • This paper investigates the micro-cutting of cemented carbides using PCD (polycrystalline diamond) and PCBN (polycrystalline cubic boron nitride) cutting tools are performed with SEM direct observation method. The purpose of this study is to make clear the cutting mechanism of cemented carbides and the fracture of WC particles at the plastic deformation zone in orthogonal micro-cutting. And also to achieve systematic understanding, the effect of machining parameter on chip formation and machined surface was studied, including cutting speed, depth of cut and various tool rake angle. Summary of the results are shown below. (1) Three type of chip formation process have been proposed by the results of the direct observation in orthogonal micro-cutting of cemented carbide materials. (2) From the whole observation of chip formation, primary WC particles are crushed and/or fine grained in the shearing deformation zone. A part of them are observed to collide directly with a cutting edge of tool by following the micro-cutting. (3) Surface finish, surface morphology and surface integrity is good to obtain by cutting with PCD cutting tool compared with PCBN. (4) The machined surface has the best quality near the low cutting speed of 10${\mu}m$/sec with a cutting depth of 10 ${\mu}m$ using 0$^\circ$ rake angle and 3$^\circ$ flank angle in this condition, but it was found that excessively low speed, for example the extent of 1 ${\mu}m$/sec, is not good enough to select for various reason.
