  • Hot embossing lithography(HEL) has the production advantage of comparatively few process step, simple operation, a relatively low cost for embossing tools(Si), and high replication accuracy for small features. In this paper, we considered the nano-molding characteristic according to molding parameters(temperature, pressure, times, etc) and induced a optimal molding condition using HEL. High precision nano-patter master with various shapes were designed and manufactured using the DRIE(Deep Reactive ion Etching), LPCVD(Low Pressure Chemical Vapor Deposition) and thermal oxidation process, and we investigated the molding characteristic of DVD and Blu-ray nickel stamp. We induced flow behaviors of polymer, rheology by shapes and sizes of the pattern through various molding experiments. Finally, with achieving nano-structure molding with high aspect ratio, we will secure a basic technology about the molding of large-area nano-pattern media.

  • The objective of this work was to characterize mechanical properties of thermoplastic composites with various forming conditions in compression molding. Randomly oriented long glass fiber reinforced polypropylene(PP) was used in this work. The composite materials contained 20%, 30%, and 40% glass fiber by weight. Compression molding was conducted at various mold temperatures and charge sizes. The temperatures on the mold surface and at the material in the mid-plain were monitored during the molding. Differential Scanning Calorimeter was used to measure crystallinity at both in-side and out-side of the sheet material. Crystallinity at each temperature was also measured by X-ray diffractometer. Dimensional stability was studied at various conditions with the spring forward angle. Among the processing parameters, the crystallization time at the temperature above 130$^{\circ}C$, was found to be the most effective. Spring-forward angle was reduced and the tensile modulus was increased as the mold temperature increased.

  • Hydrophobic plastic plates employing nano surface features are injection molded using thermoplastic materials. A variotherm molding process is devised for filling the nano pores and releasing the molded nano features from the master. The size of the molded nano surface features are about 100nm in diameter and 200nm in height. The size of the molded plate is about 30mm x 30mm and the thickness is 1mm. As molding materials, Polypropylene, PMMA, COC and PC are employed, which are all typical commodity thermoplastic materials. The mold temperature(stamper temperature) is investigated as a major processing parameter for molding high aspect ratio nano surface features. Almost fully molded nano features are fabricated above a certain level of mold temperature depends on the employing material. The contact angles on the injection molded plates are measured to estimate the hydrophobicity and found to have higher contact angle up to 180% compared to the blank plate with no surface features.

  • Recently, the need of thin-walled injection molding and enhancement of its productivity is greatly increased. In this study, we designed and manufactured a injection molding system, which can mold a part with the thickness of $500{\mu}m$ and 8 cavity. And processing technique for the multi-cavity injection molding system, which is capable of mass productivity on the plastic parts, was considered. The problems of unbalance/imbalance on the molding process for the multi-cavity mold were predicted by numerical analysis using plastic injection molding commercial code. In addition, controllable system of melt front filling was introduced for a balanced filling using the mold temperature sensor on injection mold. It was shown that balanced filling with the suggested injection molding system was possible for $500{\mu}m$ plastic parts with 8 cavity layout.

  • We acquired data of injection molding machine in operation and stored the data in database. We acquired the data of injection molding machine for fault detection and diagnosis (FDD) continuously and estimated the fault results with a fuzzy algorithm. Many of FDD are applied to a huge system, nuclear power plant and a computer numerical control(CNC) machine for processing machinery. But, the research of FDD is rare in injection molding machine compare with computer numerical control machine. We appraise the accuracy of the FDD and the limit of the application to the injection molding machine. We construct the fault detection and diagnosis system based on fuzzy algorithm in the injection molding machine. Data of operating injection molding machine are acquired in order to improve the reliability of detection and diagnosis.

  • Injection molding process factors such as molding temperature, injection pressure, flow rate and flow velocity, must be controlled properly in filling and packing phases in the injection molding process. In this study, effects of these factors on the injection molding were investigated through the flow analysis for the filling and packing phases. Molding troubles like flow mark weld line, sink ma가 short shot and warpage car be caused by these injection molding process factors. Among them the short shot was caused by the fact that the packing pressure could not reach properly to the filling end part in the packing phase and hence the flow rate could not be supplied to the full. In addition as the flow rate for the volumetric shrinkage during the f개zen phase could not be supplied Properly by the packing pressure, the short shot appeared. Here, the volumetric shrinkage reduced with increasing the packing pressure and also the warpage of molded part increased with increasing the packing Pressure.

  • Plastic pulleys used for the purpose of power transmission have to very high roundness characteristics. The roundness of plastic pulleys is influenced by many factors. In this study, the effect of molding conditions on the roundness of pulleys was analyzed using a numerical analysis program. To improve the roundness, molding conditions that minimize the amount of deformation of the pulley were studied through an experimental design method. Among the experimental design methods, the Taguchi method was used, and the main molding conditions affecting the deformation of the pulley were the resin temperature and the holding pressure. It was found that the amount of deformation is reduced by about 2.86% when molding with the optimum molding conditions compared to when the optimum molding conditions are not applied.

  • The large injection molded parts technology such as instrument panel, front and rear bumper are presented for a precision molding. Some lead time and cost are required to product these part from design to mass product. Recently, CAE is widely used in product design, mold design and analysis of molding conditions to reduce time and cost. The optimal molding conditions can be obtained by DOE(Design of Experiment). The optimal design applications with CAE and DOE have been used in small molded parts. However, application to the large molded body is not reported. In this paper, optimization of injection molding process is studied for quality control in mass production of automobile bumper. Mold temperature difference is chosen through robust design of injection molding process, the molding process being optimized in term of shrinkage and deflection. The optimal conditions through DOE are validated by using injection molding analysis.
