In this study, micro cellular injection molding of automobile head lamp housing with uneven thickness structure was performed to obtain improvement on deformation and light-weight of the part. The thickness of the presented model was uniformly modified to control the deformation of the molded part. In order to maximize the lightweight ratio, the model having an average thickness of 2.0 mm were thinly molded to an average thickness of 1.6 mm. GFM(Gas Free Molding) and CBM(Core Back Molding) technology were applied to improve the problems of the conventional foam molding method. Equal Heat & Cool system was also applied by 3D cooling core and individual flow control system. Warpage of the molded parts with even cooling was minimized. To improve the mechanical properties of foamed products, complex resin containing nano-filler was used and variation of mechanical properties was evaluated. It was shown that the weight reduction ratio of products with light-weighted injection molding was 8.9 % and the deformation of the products was improved from the maximum of 3.6 mm to 2.0 mm by applying Equal Heat & Cool mold cooling system. Also the mechanical strength reduction of foamed product was less than 12% at maximum.

The effects of injection molding conditions on the uniformity and brightness of light guide plate(LGP) with micro-patterns were investigated in the present study. An injection molding system for stampers with mirco-pattern was designed and manufactured to perform experiment. Variations of injection molding speed, mold and melt temperature for LGP were considered in this work. Also, injection molding characteristics of LGP were investigated by numerical analysis using plastic injection molding commercial code. It was shown that injection molding conditions such as injection speed, melt temperature and mold temperature can have an effect on the uniformity and brightness of light guide plate.

In this study, molding shrinkage of PPS resin was investigated. Two types of PPS resins with differing glass fiber and calcium carbonate content were used for this purpose. To observe mold shrinkage, molding conditions based on injection temperature, injection speed, and the position of the cushion were selected. Circular and rectangular specimens were used for the study model. Injection molding simulation was performed to predict the filling pattern and mold shrinkage, and the simulation results were compared with the experimental conclusions. It was observed that the mold shrinkage showed the highest shrinkage (distributed from 0.05% to 0.32%) dependence on the injection temperature, and the lowest shrinkage (distributed from 0.05% to 0.31%) dependence on the injection speed. The role of the position of the cushion in mold shrinkage was difficult to observe. The results of the simulation mostly agreed with the experimental results; however, for some molding conditions, the mold shrinkage in the simulation was overestimated as compared to that in the experiment.
In injection molding, the quality of an injection molded product varies greatly depending on the molding conditions. Many researche studies have been conducted on the quality analysis of molded parts according to the molding conditions such as injection pressure, injection temperature, and packing pressure. However, there have not been many studies on the V/P switchover timing. It is known that when a large pressure is applied to a cavity in the packing phase, the cavity pressure is most affected by the packing pressure. In addition, depending on the position (timing) of the packing pressure, it can have a direct influence on quality based on the shrinkage and dimensions of the molded parts. In this study, the change in pressure profile in the cavity according to the V/P switchover position is confirmed. A CAE analysis program (Moldflow) was used to simulate and analyze two models using the PC and PBT materials. In order to compare these results with the actual injection molding results, injection molding was performed for each V/P switchover position, and the correlation between simulation and experiment, especially for the shrinkage of molded parts, was evaluated.
Microcellular foamed plastic is a foaming technology that is safer to the environment and has no significant deterioration of mechanical properties compared to the conventional foamed plastic. Currently, the development of the injection-molding machine for microcellular plastic (MCP) is nearing completion. Currently, researches on the mass production system for the MCP injection-molding machine are under progress. The purpose of this paper is to design the gas supply system suitable for microcellular foaming in the injection-molding machine. For the design process, Axiomatic Approach, a powerful tool for design, will be used.

Warpage is a major defect frequently found in the injection molding process, and the reduction of warpage is a very challenging problem because of the uncontrollable factors, such as variations in the process parameters. Without any countermeasure against these noises, attempts to reduce the defects often lead to failure. In this research, a new robust design methodology, based on the Mahalanobis Taguchi System (MTS) to reduce warpage, is presented. The MTS performs the orthogonal array experiments and uses the signal-to-noise (SN) ratio of the Mahalanobis distance as a performance metric. The validity of the proposed method is illustrated through an optimal design of the injection molding process of a CPU base plate.
Molding of body with ribs is the most difficult during flow molding process. The rib area is easy to be deformed at the rear side due to wall thickness variation. In this study, relationships between molding condition and deflection of rib-shaped part is investigated during the compression molding of fiber reinforced plastic composites, and the following results are derived. Polypropylene(PP), Polystyrene(PS), and stampable sheet(SS 40wt%) show the increment of deflection along with releasing temperature. For the correlation between incremental holding pressure load and deflection, stampable sheet exhibits lower deflection along with higher holding pressure, while PS shows significant increase of deflection with higher holding pressure, PP shows completely different characteristic, significant reduction of deflection along with higher holding pressure. Regarding to mold temperature and deflection, deflection amount of SS is the biggest, and PS shows the smallest. In addition, all three kinds shows the highest amount of deflection at 173C. Deflection is reduced when mold closing speed is increased. Amount of deflection in SS is larger and is not highly dependent on molding conditions like holding pressure and cooling parameters, compared with single component material like PP. This can be elucidated by anisotropic and inhomogeneous characteristics of glass fiber during filling process of stampable sheet composite.

Injection molding have been used for manufacturing various fields of automotive interior trims for years. The demands on the injection molding technique are grown with the further development of the automobile technique and the design presentations for cost reduction and environment-friendly. This paper shows that multi-component injection conditions are different from general injection, also shows how to optimize part design and mold design and how to manufacturing through the efficient use of multi-component injection in development process using core back system. To fulfill this purpose, all influential process parameters related to the quality of automobile parts were analyzed in terms of the correlation between them. Base on that, a innovative process will be developed by injection engineers to implement it in practice.

Injection molding machine is the assembly of many kinds of mechanical and fluid power part and electro-electronic control system. From in these, fluid power is a part where becomes the first core of this machine. Fluid power systems of injection molding machine are modelled and analyzed using a commercial program AMESim. The analysis model which is detailed about the parts applied a publishing catalog data. Sub system models which is divided according to functional operation are made and its analysis results shows how design parameters work on operational characteristics like displacement, pressure, flow rates at each node and so on. Total fluid power circuit model is also made and analyzed. The results made by analysis will be used design of fluid power circuit of injection molding machine.
Conventional injection molding system for producing extremely thin-wall parts such as Light Guide Plates(LGP's) for mobile displays is at the limit of its capability due to its tendency to develop frozen layers and the critical speed of injection. The molten polymer in the cavity freezes quickly as its heat is rapidly transferred to the mold base. Many attempts have been tried in the past to overcome this problem. The present study used the injection/compression molding technology to produce a thin-wall part, with enhanced features such as an automated mechanism for cutting gates. As a result, the total cycle time was reduced by almost 35 seconds, resulting in a productivity increase by 30%.
