A study on the effects of polymer core gate sizes on thickness shrinkage rate (폴리머코어 게이트 크기 변화가 두께 방향 수축률에 미치는 영향에 대한 연구)

  • In this study, the variation of the shrinkage in the thickness direction of the molded parts according to the gate size of the polymer core fabricated through the 3D printer using the SLS method was studied. The polymer cores are laser sintered and the powder material is nylon base PA2200. The polymer cores have lower heat transfer rate and rigidity than the metal core due to the characteristics of the material. Therefore, the injection molding test conditions are set to minimize the deformation of the core during the injection process. The resin used in the injection molding test is a PP material. The packing condition was set to 80, 90 and 100% of the maximum injection pressure for each gate size. The runner diameter used was ∅3mm, and the gates were fabricated in semicircle shapes with cross sections 1, 2, and 3 ㎟, respectively. Thickness measurement was performed for 10 points at 2.5 mm intervals from the point 2.5 mm away from the gate, and the shrinkage to thickness was measured for each point. The shrinkage rate according to the gate size tends to decrease as the cross-sectional area decreases as the maximum injection pressure increases. The average thickness shrinkage rate was close to 0% when the packing pressure was 90% for the gate area of 1mm2. When the holding pressure was set to 100%, the shrinkage was found to decrease by 3% from the standard dimension due to the over-packing phenomenon. Therefore, the smaller the gate, the more closely the molded dimensions can be molded due to the high pressure generation. It was confirmed that precise packing process control is necessary because over-packing phenomenon may occur.

Effect of Design Parameters and Molding Temperature on Polymethyl Methacrylate Lens Warp (PMMA Lens의 변형에 미치는 설계변수와 금형온도의 영향)

  • Polymethyl methacrylate is commonly used in the outer lens of automotive rear lamps. However, if the lens warps above the allowable limit, it may lead to faulty connection with the housing, and failure of the assembly. This study investigated the effects of gate diameter and cooling line distance in the mold design for automotive outer lens. The optimal gate diameter and cooling line distance to minimize the warp of the outer lens were derived as 3.0 mm and 50-60 mm respectively, and the cooling temperature to minimize warp was shown to be $60-80^{\circ}C$ (mold surface temperature $48-67^{\circ}C$). A higher cooling temperature may somewhat mitigate the warp, but is undesirable because it may cause injection molding problems, such as sinks. A mold was constructed matching the optimal design and the produced lens properties, particularly the degree of warp, were comparable with the CAE predictions.

  • Smart systems in different application areas such as automotive, medical and consumer electronics require a novel manufacturing method of electronic, optical and mechanical functions into products. Traditional methods including mechanical assembly, bonding of plastic and electronic circuit cause the problems in large size of products and complicated manufacturing processes. In this study, thermoforming and film insert molding were applied to fabricate a dome shaped plastic part embedded with electronic circuits. The deformation of patterns printed on PET film was predicted by thermoforming simulation using T-SIM, and the results were compared with those by experiment. In order to decrease spring-back after thermoforming, the Taguchi method of design of experiment was used. Through ANOVA analysis, it was found that mold temperature was the most dominant parameter for spring-back. By using flow analysis, gate design was performed to decrease injection pressure. During film insert molding, the wash-out of ink printed on film occurred for Polycarbonate. When the resin was changed to PMMA, the wash-out disappeared due to low melt temperature.

  • Macular degeneration and glaucoma are representative age-related retinal diseases that rank second and third in the prevalence of retinal diseases, and are a kind of degenerative neurological disease. Irreversible visual acuity and visual field damage may occur, and the number of patients is rapidly increasing as the population ages. Since this retinal disease is a chronic disease, continuous drug treatment is required. There are various drug delivery methods for treatment, but direct injection of the drug into the intravitreal is the most effective for continuous delivery of the drug over a long period of time. In order to solidify Dexamethasone, a retinal disease treatment, and insert it into the primary intravitreal, it is important to develop a technology to miniaturize the treatment and an applicator to deliver the treatment. In this study, a mold technology was developed to integrate the cannula and hub, which are one part of applicator. In addition, surface treatment was performed on the outside of the cannula to improve the bonding strength between the cannula and the hub, and the bonding strength according to each condition was analyzed through a tensile test.

  • LGP (light guide plate) of LCD-BLU (Liquid Crystal Display - Back Light Unit) is one of the major components which affects the product quality of LCD. In the present study, the optical patterns of LGP(2.2") are manufactured by three different methods, namely, laser ablation, chemical etching and LiGA - reflow, respectively. The pattern surface images and roughness of mold and product were compared to check the optical characteristics. From the results of measurement the optical patterns fabricated by LiGA - reflow method showed the best geometric structure as intended in design and the lowest roughness among those.

  • Cast AZ91 and extruded AM50 alloys were isothermally heated as solid/liquid coexistent temperatures, and semi-solid formed into sheets. Mold filling ability of semi-solid slurry with different liquid fractions was investigated in relation to process variables such as injection speed and mold temperature. Relatively uniform distribution of solid particle size and liquid fraction were observed throughout the semi-solid formed sheet. AZ91 alloy sheets were also manufactured by conventional die casting and compared with the semi-solid formed. It was found that the surface was more smooth and the dimensional accuracy was higher in case of the semi-solid formed.

A Case Study on Casting Layout Design of Automotive Oil Pan_DX2E Using Computer Simulation (유동해석을 이용한 자동차용 부품(오일팬_DX2E)의 주조방안설계에 대한 사례연구)

  • For a die casting mold, generally, the casting layout design should be considered based on the relation among injection system, casting condition, gate system, and cooling system. Also, the extent or the location of product defects was differentiated according to the various relations of the above conditions. In this research, in order to optimize the casting layout design of an automotive Oil Pan_DX2E, Computer Aided Engineering (CAE) simulation was performed with two layout designs by using the simulation software (AnyCasting). The simulation results were analyzed and compared carefully in order to apply them into the production die-casting mold. During the filling process with two models, internal porosities caused by air entrapments were predicted and also compared with the modification of the gate system and overflow. With the solidification analysis, internal porosities occurring during the solidification process were predicted and also compared with the modified gate system.

  • Micromolding methods such as micro-injection molding and micro-compression molding are most suitable for mass production of plastic micro-optics with low cost. In this study, plastic micro-optical components, such as refractive microlenses and diffractive optical elements(DOEs) with various grating patterns, were fabricated using micro-compression molding process. The mold inserts were made by ultrapricision mechanical machining and silicon etching. A micro compression molding system was designed and developed. Polymer powders were used as molded materials. Various defects found during molding were analyzed and the process was optimized experimentally by controlling the governing process parameters such as histories of mold temperature and compression pressure. Mim lenses of hemispherical shape with $250{\mu}m$ diameter were fabricated. The blazed and 4 stepped DOEs with $24{\mu}m$ pitch and $5{\mu}m$ depth were also fabricated. Optical and geometrical properties of plastic molded parts were tested by interferometric technique.

  • The objective of this study is to provide a simple methodology to find optimum processing conditions to fabricate sub-micron structured DVD-RAM substrates with superb optical and geometrical properties. It was found that the birefringence, which is regarded as one of the most important optical properties for an optical disk, was very sensitive to the mold wall temperature history. Also, the integrity of the replication, represented by the land-groove structure and the radial tilt were influenced by the mold temperature and the compression pressure. A set of optimum conditions were obtained by applying Design of Experiment and the objective functions composed of three different objectives.

  • 금형온도가 사출 성형품에 미치는 영향 중에 결정성수지인 PP(Polypropylene)와 비결정성수지인 PS(Polysyene)는 금형온도가 높아짐에 따라 각기 다른 결과를 나타내었다. PS성형품은 금형온도가 높을수록 수축율이 줄어들고 두께 편차가 적어지는 경향을 관찰할 수 있었고, PP성형품의 경우에는 결정의 생성으로 인한 상반된 경향이 관찰되었다. 또한, 금형온도에 따른 캐비티의 매끄러운 면과 거친 면의 결과로 볼 때 금형온도가 높을수록 캐비티의 충전성 및 전사성이 향상되었다. MmSH(Momentary Mold Surface Heating)조건인 경우는 수축율과 전사성 모두다 양호한 결과를 보여주었다.
