The sink mark on boss parts is generated by the volumetric shrinkage that is caused by both the molding thickness and the boss wall thickness. The volumetric shrinkage is caused by packing pressure and its amount tends to decrease by increasing the packing pressure. The packing pressure can therefore increase the flow rate to a boss part and causes the depth of sink mark to increase. As the molding thickness and the boss wall thickness in the boss part can increase the part volume, these may yield bad solidifying and also extend the molding cycle. In this paper, both the injection molding test and the flow analysis were carried out to investigate the effect of sink mark that was generated in the boss wall thickness of injection molded products. The sink mark could also be caused by thickness ratio of boss part. For a given thickness ratio of boss, several molding process parameters such as packing pressure, packing time and melt temperature, affecting to generation of the sink mark were discussed.
A typical Mold method is to form a gate electrode, a gate oxide, and emitter tip after fabrication of mold shape using wet-etching of Si substrate. In this study, however, new Mold method using a side wall space structure is used in order to make sharper emitter tip with a gate electrode. Using LPCVD(low pressure chemical vapor deposition), a gate oxide and electrode layer are formed on a Si substrate, and then BPSG(Boro phospher silicate glass) thin film is deposited. After, the BPSG thin film is flowed into a mold as high temperature in order to form a sharp mold structure. Next TiN thin film is deposited as a emitter tip substance. The unfinished device with a glass substrate is bonded by anodic bonding techniques to transfer the emitters to a glass substrate, and Si substrate is etched using KOH-deionized water solution. Finally, we made sharp field emitter array with gate electrode on the glass substrate.
Al-Si alloys were solidified in a rotating cylindrical mold by a vertical centrifugal casting process. Under a certain casting condition, there are four distinct zones such as the chill zone, the primary fine columnar zone, the equiaxed zone, and the secondary coarse columnar zone from the mold wall. The columnar-equiaxed transition (CET) and the equiaxed-columnar transition (ECT) were measured as functions of solute content, flow rate (mold velocity), pouring temperature and mold temperature. Within the critical value of solute content, as the flow rate increases, the columnar-equiaxed transition were found, but not the equiaxed-columnar transition. The aspect ratio of the primary columnar zone was more affected by the solute content than the flow rate. However the aspect ratio of the equiaxed zone was more affected by the flow rate than the solute content. The aspect ratio of the secondary columnar zone was affected by both the flow rate and the solute content.

In this paper, a theoretical study has been made to reduce the residual stress and birefringence in the injection-molded parts. An optimization program has been used to minimize the residual stresses and birefringence calculated from a simulation program. The thermally induced stress has been calculated using a linear viscoelasticity model. The flow stress and birefringence has been calculated using the Leonov's viscoelasticity model. This has been applied to the injection molding of a circular disc and a plate. the optimization has been done either by changing process variables while maintaining the mold temperature constant or by varying the mold-wall temperature with time. This study shows the significant reduction in residual stress and birefringence is possible through the optimization of processing conditions.
Rapid mold heating has been recent issue to enable the injection molding of thin-walled parts or micro/nano structures. Induction heating is an efficient way to heat a conductive workpiece by means of high-frequency electric current caused by electromagnetic induction. Because the induction heating is a convenient and efficient way of indirect heating, it has various applications such as heat treatment, brazing, welding, melting, and mold heating. The present study covers an experimental investigation on the rapid heating using the induction heating and rapid cooling using a vortex tube in order to eliminate an excessive cycle time increase. Experiments are performed in the case of a steel cup mold core with various heating and cooling conditions. Temperature is measured during heating and cooling time, from which appropriate mold heating and cooling conditions can be obtained.
The cooling rate and the uniformity of mold temperature, in the injection molding process, possess great influences on the productivity and quality of replications. The conformal cooling channel, which is of a uniform spacing from the mold cavity by the metal additive manufacturing process, receives much attention recently. The purpose of this study is to develop a mold core with a curved conformal cooling channel for a pottery-shaped thick-wall cosmetic container through the hybrid method of direct metal tooling (DMT) process. In this study, we design a mold core that contains the curved cooling channel for the container. A method that divides the cavity is proposed and the DMT process is carried out to form the curved cooling channel. The test mold core, with the curved conformal cooling channel, has been fabricated by the proposed method to confirm the feasibility of the design concept. We show that no leakage is observed for the additive manufactured test mold core, and its physical properties demonstrate that it can be sufficiently used as the injection mold core.
Full mold casting process is a new technique offering numerous advantages and promising possibilities. The present study is aimed to bring out the results of experiments carried out to study the effect of pattern coatings on the solidification of 99.5% pure aluminum plate-shaped castings in the various sand molds and the thermal behavior of the molds. The results of the investigation indicate that (i) with increase in pattern coating thickness, the relative chilling power decreases gradually for silica and increases for zircon coating, and (ii) the application of a pattern coating significantly reduces the maximum interface temperature by the mold which is more pronounced in the case of thinner mold wall. The investigation also indicates that Chvorinov's rule is not found to be valid for the casting in the full mold, with or without pattern coating. Therefore in full mold process, the pattern coating thickness will be a very important parameter in the study of thermal behavior.
Proportional integral derivative (PID) control is one of the conventional control strategies. Industrial PID control has many options, tools, and parameters for dealing with the wide spectrum of difficulties and opportunities in manufacturing plants. It has a simple control structure that is easy to understand and relatively easy to tune. Injection mold is warming up to the idea of cycling the tool surface temperature during the molding cycle rather than keeping it constant. This “heating and cooling” process has rapidly gained popularity abroad. However, it has discovered that raising the mold wall temperature above the resin’s glass-transition or crystalline melting temperature during the filling stage is followed by rapid cooling and improved product performance in applications from automotive to packaging to optics. In previous studies, optimization methods were mainly selected on the basis of the subjective experience. Appropriate techniques are necessary to optimize the cooling channels for the injection mold. In this study, a digital signal processor (DSP)-based PID control system is applied to injection molding machines. The main aim of this study is to optimize the control of the proposed structure, including a digital PID control method with a DSP chip in the injection molding machine.
The effect of mold rotation on the transport process and resultant macrosegregation pattern during solidification of an Al-Cu alloy contained in a vertical axisymmetric annular mold cooled from the inner wall is numerically investigated. The mold initially at rest starts to rotate at a prescribed angular velocity simultaneously with the beginning of cooling. Computed results for a representative case show that the mold rotation essentially suppresses the development of both thermal and solutal convections in the melt, creating distinct characteristics such as the liquidus front, flow pattern and temperature distribution from those for the stationary mold. Thermal convection which develops at the early stages of cooling is soon extinguished by the rotating flow induced during spin-up, and thus does not effectively remove the initial superheat from the melt. On the other hand, solutal convection, though it weakens considerably and is confined within the mushy zone, still predominates over the solute redistribution process. With increasing the angular velocity, the solute transport in the axial direction is enhanced, whereas that in the radial direction is reduced. The final macrosegregation formed in the mold rotating at moderate angular velocities appears to be favorable in comparison with the stationary casting, in that not only relatively homogenized composition is achieved, but also a severely positive-segregated channel is restrained.
