Casting structures and properties are determined by the solidification speed in the metal mold. The heat transfer characteristics of the interface between the mold and the casting is one of the major factors that control the solidification speed. According to Sully's research, the thermal resistance exists due to the air-gap formation at the mold-casting interface during the freezing process and the interface heat transfer coefficient is used to describe the degree of it. In this study, one-dimensional Stefan problem with air-gap resistance in the cylindrical geometry is considered and heat transfer characteristics is numerically examined. The temperature distribution and solidification speed are obtained by using the modified variable time step method. And the effects of the major parameters such as mold geometry, thermal conductivity, heat transfer coefficient and initial temperature of casting on the thermal characteristics are investigated.
HI-WORTH T-32, a non-powered plasma cutter, is a portable cutter that utilizes compressor-plasma inverter. With a special air-pressure piston, the cutter is semiautomatic. When they were produced by die casting dies, the bodies or housings of the cutter have defects about 100 percent of defect rate due to blisters and thermal deformation. Therefore, they are produced by mechanical machining, which leads to a hike in material and machining costs and to the loss of productivity. And companies are left with insignificant profit margins. Besides mechanical machining, this study proposes to modify defective mold and cut down defective rate and boost productivity.
In metal casting process, it is very difficult to predict the form accuracy of cast part and reduce repeatability error. In this study, the variations of form accuracy were measured in the process of metal cast prototyping, where RP part is manufactured from CAD model in the first, and then, wax part is cast in the vacuum environment using the RP part as master model, and finally metal prototype is cast using ceramic mold and the wax part as pattern. To investigate the variations of form accuracy, the averages and standard deviations of error distribution of the parts measured by 3D scanner were compared. It was observed that the biggest shrinkage is generated during the extraction of wax part in the second step and the biggest deterioration of form accuracy is generated during the metal part casting in the last step.
Carbon material shows relatively high strength at high temperature in vacuum atmosphere and can be easily removed as CO or $CO_2$ gas in oxidation atmosphere. Using these characteristics, we have investigated the applicability of carbon mold for precision casting of high melting point metal such as nickel. Disc shape carbon mold with cylindrical pores was prepared and Ni-base super alloy (CM247LC) was used as casting material. The effects of electroless Nickel plating on wettability and cast parameters such as temperature and pressure on castability were investigated. Furthermore, the proper condition for removal of carbon mold by evaporation in oxidation atmosphere was also examined. The SEM observation of the interface between carbon mold and casting materials (CM247LC), which was infiltrated at temperature up to $1600^{\circ}C$, revealed that there was no particular product at the interface. Carbon mold was effectively eliminated by exposure in oxygen rich atmosphere at $705^{\circ}C$ for 3 hours and oxidation of casting materials was restrained during raising and lowering the temperature by using inert gas. It means that the carbon can be applicable to precision casting as mold material.
The RP&M(Rapid Prototyping and Manufacturing) is the most appropriate technology for the small-lot production system, in which the production cycle is getting shorter owing to various needs from consumers. Recently RP products which are made of plastics, wax, and paper are used to verify the design of samples. But these products cannot be applied to the real mold because the strength enough to be a mold cannot be given by soft materials such as plastics. So RP products are copied to AFR(Al powder Filled Resin) molds or metal molds, which is called the RP&M. In this paper, RP&M is applied to a casting process. A porous casting mold, which is made from ceramic powder and binder, is used for rapid tooling of aluminum shoes molds.
This study aims to investigate the microstructures and mechanical properties of DCI manufactured by sand and metal mold casting. To prohibit the formation of the chill, carbon, silicon and rare earth($0{\sim}0.2\;wt%$) were controlled and temperature of metal mold was constantly kept at $160^{\circ}C$. The sizes, counts and nodularity ratios of nodules were analyzed by image analysis device. Wear test using pin-on-disc wear tester was carried out under the conditions of load 47.2N, velocity 0.4 m/s and distance 2000 m. Tensile test using Instron type testing machine was performed with velocity of 0.1 mm/min according to the KS B 0802. The formation of the chill was not observed when percentage of the carbon and silicon were 3.8 and 2.5. Mechanical properties of GCD manufactured by metal mold were better than sand casting.
The influences of some casting conditions on bonding ratio and state at bonding zone of stainless steel-cast iron dual tube produced by centrifugal casting process were investigated to estimate fabrication technics. 1) Bonding ratio is increasing such as increasing of inner surface temperature of outer metal(stainless steel STS 304), if pouring temperature of inner metal (cast iron) is constant. 2) The more pouring temperature of inner metal (cast iron) increase, the more bonding ratio increase when inner surface temperature of outer metal (cast iron) is constant. 3) As the mold rotary speed is increase, the hatching area of bonding map (perfect bonding area) goes down to the low pouring temperature of inner metal. 4) In order to predict bonding state of two different metal, we are able to make and use the bonding map about casting conditions such as inner surface temperature of outer metal, pouring temperature of inner metal and mold rotary speed.
In the continuous casting process, molten metal contacts the mold wall and the molten metal surface is subject to the mold oscillation. The mold oscillation results in the oscillation marks on the surface of solidified steel, which has undesirable effects on the quality of slabs. In order to reduce the oscillation marks by achieving soft contact of molten metal with the mold surface, alternating magnetic field is applied to the surface of molten metal. However, if the magnetic field strength becomes too strong, the melt flow induced by the magnetic field. causes the instability of the molten metal surface, which has also the bad influence on the slab quality. Therefore, it is very important to choose the optimal position of the inductor coil and the optimal level of electric power to minimize the surface defects. In the present work, as a first step toward the optimization problem of the process, numerical studies are performed to investigate the effects of coil position and the electric power level on the meniscus shape and the flow field. As numerical tools, the boundary integral equation method(BIEM) is used for the magnetic field analysis and the finite difference method (FDM) with orthogonal grid generation is used for the flow analysis.
Metal-mold reactions between investment mold and TiAl alloys were investigated for the economic net-shape forming of TiAl alloys. The effect of mold preheating temperatures on the metal-mold reaction were investigated using a vacuum induction-melting furnace. In the case of TiAl alloys, there were no ${\alpha}$-case formation reactions. There were neither interstitial nor substitutional ${\alpha}$-case formations as TiAl alloys have both negligible solubility of oxygen and low activity in molten states. The fluidity of TiAl alloys increases with mold preheating temperature since they have a peritectic reaction that appears in the form of envelope, surrounding each particles of the primary constituent. The results of the investment casting of TiAl alloys confirm that the casting route in our study can be an effective approach for the economic net-shape forming of TiAl alloys.
The effects of casting processes-direct and indirect squeeze casting, permanent mold casting and die casting on the microstructure and mechanical properties were studied for the hypereutectic B390 aluminium alloy. The effects of T5 and T6 heat treatment were also examined. The direct and indirect squeeze casting showed no casting defects such as porosity and shrinkage were observed in permanent mold castings and die castings. The primary silicon phase was refined and homogeneously distributed in the order of indirect squeeze casting, diecasting, direct squeeze casting and permanent mold casting. Depletion of primary silicon phase in die casting surface was disappeared in indirect squeeze casting. Tensile strength of cast and heat treated specimens were increased in the order of direct squeeze casting, permanent mold casting, indirect squeeze casting and die casting. Hardness of indirect squeeze castings was larger than that of other castings. As indirect squeeze casting of B390 aluminium alloy, the time of T6 heat treatment to achieve high strength can be reduced.
