Electroforming 공정을 이용한 마이크로 렌즈용 몰드 인서트의 제작 (Fabrication of Mold-insert for Micro-lens Using Electroforming Process)

  • Micromolding methods are most suitable for mass production of plastic microlens and lens array with low cost. Among the procedures related with micromolding of microlens array, fabrication of mold insect which contains micro cavity of lens shape is the most important stage. In this study, nickel mold inserts for 45 $\mu\textrm{m}$ and 95 $\mu\textrm{m}$ diameters lens way were fabricated using electroforming process. The mother for metal mold inset was made using reflow method. A micro compression molding with polymer powders was used to test the qualities of the metal mold insets. Micro lens profile and surface roughness was measured by interferometric technique and AFM, respectively. The final molded lens replicated the mother well, and had good surface quality.

  • Injection molding is used in many industrial fields such as home appliances, vehicle parts, and electronic device parts because various resins can be molded, leading to mass production of complex shapes. Generally, the empirical prediction method is used to set the initial processing conditions of injection molding. However, this approach requires a lot of cost and its presented solution is not accurate. In this paper, injection molding was simulated through the MoldflowTM in order to manufacture the spacer for gas insulated switch. Through the simulation, the flow of the resin with respect to the diameter of the inlet was analyzed. It was found that the process was possible at a higher resin temperature as the diameter of the inlet increased. In addition, through thermal analysis during injection of the resin, it was confirmed that a stagnation phenomenon occurred at the insert portion during injection molding, and the temperature of the resin was higher than that of the mold. As in this paper, if the spacer is manufactured by optimizing the injection hole and the temperature of the injection process based on simulation, it is expected that the spacer can be manufactured with high productivity.

열진공성형에서 적층필름 두께변화에 대한 수치 및 실험적 해석 (Numerical and Experimental Analysis of Laminated-Film Thickness Variation in Vacuum-Assisted Thermoforming)

  • Vacuum-assisted thermoforming is one of the critical steps for successful application of film insert molding (FIM) to make parts of complex shape. If the thickness distribution of the formed film is non-uniform, then cracking, deformation, warpage, and wrinkling can easily occur at the injection molding stage. In this study, the simulation of thermoforming was performed to predict the film thickness distribution, and the results were compared with experiments. Uniaxial tensile tests with a constant crosshead speed for various high temperatures were conducted to investigate the stress-strain behavior. An instance of yielding occurred at the film temperature of $90^{\circ}C$, and the film stiffness increased with increasing crosshead speed. Two types of viscoelastic models, G'Sell model, K-BKZ model, were used to describe the measured stress-strain relationship. The predicted film thickness distributions were in good agreement with the experimental results.

  • In automobile glass fitting the stud is welded on the window seating panel in order to insert the plastic molding onto the stud. Since this type of process is in general manually done, almost 50% of the output turns out to be failure resulted from work inefficiency and weld inferiority. Therefore, it is required to improve this process for the productivity elevation through the application of the robot.

  • In order to investigate the relationship between the stiffness and structure of the automotive roof panels, two kinds of glass fiber reinforced plastic(GFRP) roof panels without and with insert material were fabricated by resin transfer molding(RTM) method. The stiffness test was performed at the same condition as it of actual driving. The structural design and material selection for improving the recyclability of GFRP roof panels were also covered.

사출금형에서 균형충전을 위한 새로운 러너시스템 멜트버퍼 (A New Runner System Melt-Buffer for Filling Balance in Injection Mold)

  • The injection mold with multi-cavity is essential for mass production of plastic products. Multi-cavity molds are designed to geometrically balanced runner system to uniformly fill to each cavity. However, despite geometrical balanced runner system, filling imbalances between cavity to cavity have always been observed in injection molding. To solve these problems, many studies such as Melt Flipper, RC Pin, and others have been presented. The results of these studies have been an effect on filling balances in multi-cavity molds. But, those have had a limitation that additional insert parts must have existed in the mold. In this study, a new runner system is suggested for filling balance between cavity to cavity using "Melt-Buffer" with simple change of runner shape. A series of simulation to confirm feasibility of Melt-Buffer's effects was conducted using injection molding CAE program. Also, a series of injection molding experiment was conducted using plastic materials such as ABS and PP. As results of this study, feasibilities of filling balances by Melt-Buffer were confirmed.

TPE를 적용한 자동차 윈도우 모터커버의 개발 (Development of Automobile Windows Motor Cover by Thermoplastic Elastomer(TPE))

  • It was attempted to develop an auto part by over molding injection mold that produces precision products in high productivity with use of an eco-friendly TPE substitute material for NBR. NBR is currently used in motor gear cover, one of the key parts in motor module for auto doors. Gear cover is composed of plastics and rubber mostly today, which requires a two (2) step process for production using two presses of different types. A hot press is used at this time for forming the rubber, which has drawback of requiring a rather long forming time of 400 seconds for one forming process. Even though this difficulty is overcome by reducing production time through employment of multi-cavity molds, time for forming process must be shortened for improvement of the productivity eventually, and the existing method of insert injection for products that have been formed with plastic material must be outgrown. In this point of view, over molding injection using TPE has a big advantage. Forming time is shortened to 54 seconds, and working the two (2) processes in series by one (1) press could solve the durability problem caused by deflection of the plastics, not to mention shortening the process time. Enhancement of productivity by almost 80% and improvement in the accuracy of the product could thus be achieved.

수지이동 성형공정에서 섬유직조망내의 수지유동에 관한 연구 (A Study on the Resin Flow through Fibrous Preforms in the Resin Transfer Molding Process)

  • 고분자 복합재료 제조공정인 수지이동성형(RTM) 공정은 최근 들어서 고성능 재료를 필요로 하는 항공산업분야에서 관심의 대상이 되고 있다. 본 연구에서는 유한요소/관할부피 기법을 도입한 수치모사를 통해서 수지이동 성형공정에서의 금형충전단계를 해석하였다. 섬유직조망의 투과계수를 정량적으로 측정하고, 또한 수치모사에 이용된 프로그램을 검증하기 위하여 유동가시화 실험을 수행하였다. 실험에 사용된 강화섬유와 수지물질로는 여러 가지 형태의 섬유직조망과 실리콘 기름을 선택하였다. 수치모사와 유동가시화 실험을 병행함으로써 섬유직조망의 구조, 금형의 구조, 금형삽입체가 금형충전단계에서의 수지 유동선단의 형태에 미치는 영향을 살펴보았다. 모델링에 의해 예측된 유동선단은유동가시화 실험을 통해 관찰된 결과와 잘 일치한 것으로 나타났으나, 금형내 불균일한 섬유부피분율로 인해 섬유조직망의 투과계수가 전 영역에서 일정한 값을 가지지 못하기 때문에 약간의 차이를 보여주었다. 원형의 구조물이 금형내에 삽입되어 있는 경우, 월드라인의 위치를 예측된 유동선단으로부터 정성적으로 추정할 수 있었다.

분말사출성형을 이용한 다수 캐비티 치과용 요오드 용기 금형제작에 관한 연구 (A Study on mold manufacture of multi-cavity dental iodine container using powder injection molding)

  • 치과에서 사용되는 구강 치료용 요오드 용기는 개폐 시 용기의 캡에 부착되어 있는 칼날에 의해 치료용 실은 절단이 된다. 금속의 칼날은 요오드 용액과 반응하여 단기간에 부식이 되는 문제로 인해 환자의 위생에도 영향을 준다. 이러한 문제를 해결하기 위해 최근 세라믹 칼날로 대체되어진 제품들도 개발되어 생산되는데, 이때 세라믹 칼날은 수작업과 기계가공을 통해 만들어 진다. 본 연구에서는 세라믹 칼날을 분말사출성형공정으로 대량 생산할 수 있도록 20Cavity의 균일 충전을 위한 유동 시스템을 제안하였다. Moldflow를 이용하여 20cavity 유동성에 대한 시뮬레이션을 진행하였고, 금형제작과 수정을 통해 금형을 완성하였다. 사출성형 후 탈지와 소결공정을 통해 완성하고, 금형에 세라믹 칼날을 인서트 사출하여 캡 제품을 완성하였다. 본 연구를 통해 유효한 절단 성능을 갖는 세라믹칼날 대량생산 가능성을 검증하였다.

  • The photoelastic determination of S.I.F. in Fracture mechanics has been regarded as one of the most effective and practical experimental methods in which stresses are read directly, except a few shortcomings involved in the process of experiment; the difficulties of making a sharp crack tip similar to the practical one and nearly impossibilities of carving an arbitrarily shaped crack on the test plate, etc. To eliminate flaws mentioned above, recently, Kitagawa and Watanabe of Tokyo Univ.developed a new method named"Teflon Insert Method". which has improved experimental accuracy to a considerable extent byt remaining still room for further improvement, that is, the elimination of bonding boundary scars which render photoelastic fringes obscure. In this paper, a newly exploited"Teflon Molding Method" was attempted for the completion of teflon-epoxy experimental method. The experimental results obtained by this method are compared with existent theoretical and experimental values to evaluate its accuracy. As result, 1-6% of margin of errors were appeared in a series of photoelastic experiments which defied any other conventional method in terms of experimental accuracy.perimental accuracy.
