A Study on the Filling Balance of Elastomer TPVs in Multi-Cavity Injection Mold (다수 캐비티 금형에서 엘라스토머 수지의 균형충전도 연구)

  • Almost all injection molds have multi-cavity, which are designed with geometrically balanced runner system in order to made filling balance between cavity to cavity during injection molding. However, filling imbalance has been existed in the geometrically balanced runner system. In this study, we made an experiment and surveyed that are filling balanced variation according to molding condition with thermoplastic vulcanizate (TPV). Also, we conducted experiments in order to know the influence of filling balance for runner core pin (RC pin).

An Interface Module for Dehumidify Dryer in a Injection Molding Smart Factory System

  • When the injection molding system molds some plastic products, defective product rate will be increased if plastic materials have some excessive moisture content. Therefore, it is very important to control the dehumidification and drying of plastic material. Since the moisture content of the plastic material may change from time to time depending on the material and the molding process, it is necessary to observe the change in real time and maintain a constant moisture content. To solve these problems, I proposed a smart factory system model for plastic molding in this paper. In addition, I designed the interface module to be installed in the dehumidifying dryer which is the core of this process. In addition to this, performance tests were conducted to check the effectiveness and the results were verified as valid.

  • The goal of this research is to develop of an intelligent injection mold process planning system using Case-Based Reasoning. Injection mold process planning is the planning of manufacturing process to produce an injection mold economically and efficiently. Automation of the process planning is required because the problems of handmade scheduling, the difficulty of training experts for process planning, the lack of domain experts, the spread of CAD/CAM system and flexible manufacturing. This research uses Case-Based Reasoning because the injection mold process planning is devised variously and complicatedly, but the process planning of similar injection molds is very similar to each other. The system that is developed by this research uses cases that are collected in a case base when planning the process of new injection mold. New injection mold process planning is devised by retrieving a case that was made from the most similar injection mold. This research presented and composed the cases of injection mold process planning, and devised a method of search and adaptation, and developed an intelligent injection mold process planning system with the experimental results.

Multi-objective Optimization of an Injection Mold Cooling Circuit for Uniform Cooling (사출금형의 균일 냉각을 위한 냉각회로의 다중목적함수 최적설계)

  • An injection mold cooling circuit for an automotive front bumper was optimally designed in order to simultaneously minimize the average of the standard deviations of the temperature and the difference in mean temperatures of the upper and lower molds for uniform cooling. The temperature distribution for a specified design was evaluated by Moldflow Insight 2010, a commercial injection molding analysis tool. For efficient design, PIAnO (Process Integration, Automation and Optimization), a commercial PIDO tool, was used to integrate and automate injection molding analysis procedure. The weighted-sum method was used to handle the multi-objective optimization problem and PQRSM, a function-based sequential approximate optimizer equipped in PIAnO, to handle numerically noisy responses with respect to the variation of design variables. The optimal average of the standard deviations and difference in mean temperatures were found to be reduced by 9.2% and 56.52%, respectively, compared to the initial ones.

  • Cleaning by injecting dry ice and water is a generally adopted trend these days to clean molds (injection, diecasting foundry, press, rubber mold, etc). This cleaning method is performed manually, or by installing multiple high pressure spray nozzles. We have manufactured a turbine cleaning module device that is able to clean diecasting modules at any position and angle in the space by mounting an articulated robot instead of the existing pipe type injection nozzle, to minimize lead time and enhance working yield of the cleaning process. In this paper, we analyzed process factors that are required to design the turbine module by reviewing number of revolution, and results according to different blade angles and thicknesses of the mold release injection turbine module, using computational fiuid dynamics (CFD).

Reproducibility Prediction of Surface Roughness in Mold and Injected Parts through Polycarbonate Injection Molding (폴리카보네이트 사출성형에 따른 금형과 사출품에서 표면거칠기의 재현성 예측)

  • In this study, we evaluated the surface roughness of mold and injected parts manufactured by polycarbonate (PC) injection molding. The mold surface was polished to produce six differentiated roughnesses with 12 areas using stones (#800, #1200), sandpapers (#800, #1200), and diamond compounds (#8000, #14000). Injected parts were created using 20mm/s injection speed, 80 bar holding pressure for 5 seconds, and $70^{\circ}C$ cooling water. Injected parts surface roughness (Sa) was measured randomly in 10 of 30 using an interferometer (NewView8000, zygo, USA). In the same way, mold surface was measured randomly 10 times on 12 polished areas. Surface roughness of molds and injected parts were compared, and a regression equation to predict mold surface roughness was proposed for specific injection molding parameters.

Determination of Thermal Contact Conductance of an Injection Mold Assembly for the Prediction of Mold Surface Temperature

  • Injection molds are fabricated by assembling a number of plates in which mold core and cavity components are inserted. The assembled structure causes a number of contact interfaces between each component where the heat transfer is affected by the thermal contact resistance. However, the mold assembly has been treated as a one body in numerical analyses of injection molding, which has a limitation in predicting the mold temperature distribution during the molding cycle. In this study, a numerical approach that considers the thermal contact effect is proposed to predict the heat transfer characteristics of an injection mold assembly. To find the thermal contact conductance between the mold core and plate, a number of finite element (FE) simulations were performed with the design of experiment (DOE) and statistical analysis. Thus, the heat transfer analyses using the obtained conductance values can provide more reliable results than conventional one-body simulations.

  • Injection molding industries realize the necessity of developing family molds to improve competitiveness. One of the primary causes of manufacturing defective products is the imbalance of flow in a family mold. In this study, the family mold of a shelf for refrigerators is analyzed by using CAE software. First, the flow balance, clamping force, and injection pressure are analyzed for different gate diameters of two cavities. Second, the flow balance, clamping force, and injection pressure are improved when the two gate valves are open at different times. Finally, the results of filling analysis are compared with the test injection product.

A study on the process optimization of microcellular foaming injection molded air-conditioner drain pen (화학적 초미세 발포 사출성형을 이용한 에어컨 드레인 펜의 공정 최적화에 대한 연구)

  • In this study, we applied microcellular foaming injection molding process to improve the performance of system air-conditioner drain fan which had been produced by injection molding process and studied the optimization of process conditions through 6-sigma process and response surface method (RSM) to reduce weight and deformation of products. Additive type, melt temperature, mold temperature, and injection screw shape were selected as the factor affecting the weight and deformation of the products by carrying out analysis of trivial many through ANOVA and design of experiment (DOE) method. Among the effect factor, we set the addictive type to Long G/F and screw shape to foaming screw which had the highest level of weight reduction and deformation reduction. The amount of foaming agent gas was set at 60 ml, which was the limit beyond which the weight of product did not decrease any more. For melt temperature and mold temperature, we studied the conditions where both weight and deformation were minimized using the RSM. As a result, we set the melt temperature to $250^{\circ}C$, fixed mold temperature to $20^{\circ}C$, and moving mold temperature to $40^{\circ}C$. The improvement effect was analyzed by appling the selected optimal conditions to the production process using the microcellular foaming injection molding. The results showed that the mean weight of product was measured to be 1,420g which was 19% lower than that measured in the current process. The standard deviations of the weights were found to be similar to those in the current process and it showed a low dispersion. The mean deformation was measured to be 0.9237mm, which represented a 57% reduction compared to the mean deformation in the current process, and the standard deviation decreased from 0.3298mm to 0.1398mm. Moreover, we analyzed the process capability for deformation, and the results showed that the short-term process capability increased from 2.73 to 6.60 which was even higher than targeted level of 6.0.

A Study on the Change of Optical and Mechanical Properties by Reprocessing for High Melt-Indexed Polycarbonate Used in Injection Molded Optical Parts (광학용 사출성형품에 사용되는 고유동성 폴리카보네이트의 재사용에 따른 광학적, 기계적 물성 변화에 대한 연구)

  • To estimate the recycling feasibility of high melt-indexed polycarbonate, 3.5 inch LGP, tensile, flexural and impact specimens were injection-molded and the LGP was shredded into scraps. The scraps were injection-molded again and this process was repeated for 4 times. Properties of the sample, i.e., optical properties, mechanical properties and number average molecular weight were measured at each cycle. Based on the results, as the number of reprocessing increased, transmittance decreased at low wavelength and color coordinate was changed systematically to yellow. Yellow index increased more than twofold during 4 recycling processes. On the other hand, the number average molecular weight decreased during recycling processes. Flexural and impact strength showed no tendency according to the number of recycling, but tensile strength decreased sharply after the third recycling process. Based on these properties, it was concluded that the number of recycling for high melt-indexed polycarbonate allowed in this study was one.
