Development of Large Superalloy Exhaust Valve Spindle by Dissimilar Inertia Welding Process (이종재료 마찰용접에 의한 초내열합금 대형 배기밸브 스핀들 개발)

  • Inertia welding is a solid-state welding process in which butt welds in materials are made in bar and in ring form at the joint race, and energy required lot welding is obtained from a rotating flywheel. The stored energy is converted to frictional heat at the interface under axial load. The quality of the welded joint depends on many parameters, including axial force, initial revolution speed and energy amount of upset. working time, and residual stresses in the joint. Inertia welding was conducted to make the large exhaust valve spindle for low speed marine diesel engine. superalloy Nimonic 80A for valve head of 540mm and high alloy SNCrW for valve stem of 115mm. Due to different material characteristics such as, thermal conductivity and flow stress. on the two sides of the weld interface, modeling is crucial in determining the optimal weld geometry and Parameters. FE simulation was performed by the commercial code DEFORM-2D. A good agreement between the Predicted and actual welded shape is observed. It is expected that modeling will significantly reduce the number of experimental trials needed to determine the weld parameters. especially for welds for which are very expensive materials or large shaft. Many kinds of tests, including macro and microstructure observation, chemical composition tensile , hardness and fatigue test , are conducted to evaluate the qualify of welded joints. Based on the results of the tests it can be concluded that the inertia welding joints of the superalloy exhaust valve spindle are better properties than the material specification of SNCrW.

  • A dynamic force balance model is proposed in this work as an extension of the previous static force balance model to predict metal transfer in arc welding. Dynamics of a pendant drop is modeled as the second order system, which consists of the mass, spring and damper. The spring constant of a spherical drop at equilibrium is derived in the closed-form equation, and the inertia force caused by drop vibration is included in the drop detaching condition. While the inertia force is small in the low current range, it becomes larger than the gravitational force with current increase. The inertia force reaches half of the electromagnetic force at transition current, and has considerable effects on drop detachment. The proposed dynamic force balance model predicts the detaching drop size more accurately than the static force balance model.

Prediction of Upset Length and Upset Time in Inertia Friction Welding Process Using Deep Neural Network (관성 마찰용접 공정에서 심층 신경망을 이용한 업셋 길이와 업셋 시간의 예측)

  • A deep neural network (DNN) model was proposed to predict the upset in the inertia friction welding process using a database comprising results from a series of FEM analyses. For the database, the upset length, upset beginning time, and upset completion time were extracted from the results of the FEM analyses obtained with various of axial pressure and initial rotational speed. A total of 35 training sets were constructed to train the proposed DNN with 4 hidden layers and 512 neurons in each layer, which can relate the input parameters to the welding results. The mean of the summation of squared error between the predicted results and the true results can be constrained to within 1.0e-4 after the training. Further, the network model was tested with another 10 sets of welding input parameters and results for comparison with FEM. The test showed that the relative error of DNN was within 2.8% for the prediction of upset. The results of DNN application revealed that the model could effectively provide welding results with respect to the exactness and cost for each combination of the welding input parameters.

  • Inertia friction welding, a relatively recent innovation in the art of joining materials, is a forge-welding process that releases kinetic energy stored in the flywheel as frictional heat when two parts are rubbed together under the right conditions. In a comparatively short time, the process has become a reliable method for joining ferrous, and dissimilar metals. The process is based on thrusting one part, attached to a flywheel and rotating at a relatively high speed, against a stationary part. The contacting surfaces, heated to plastic temperatures, are forged together to produce a reliable, high-strength weld. Welds are made with little or no workpiece preparation and without filler metal or fluxes. However, In order to obtain a good weld, the determination of the optimum weld parameters is an important problem. Especially, because the amount of the flywheel mass will be determined according to the initial rotating velocity values at the constant thrust load, the initial rotating velocity is an important factor to affect a weld character of the inertia-welded IN713C-SAE8630, which is used for the wheel-shafts of turbine rotors or turbochargers, exhausting valves, etc. In this paper, the effects of initial rotational velocity on a weld character of inertia-welded IN713C-SAE8630 was studied through considerations of weld parameters determination, micro-structural observations and tensile tests. The results are as the following: 1) As initial rotating velocity was reduced to 267 FPM, cracks and carbide stringers were completely eliminated in the micro-structure of welded zone. 2) As initial rotating velocity was reduced and flywheel mass was increased correspondingly, the maximum welding temperatures were decreased and the plastic working in the weld zone was increased. 3) As initial rotating velocity was progressively decreased and carbides were decreased, the tensile strengths were increased. 4) And also the fracture location moved out of the weld zone and the tensile tests produced, the failures only in the cast superalloy IN713C which do not extend into the weld area. 5) The proper initial rotating velocity could be determined as about 250 thru 350 FPM for the better weld character.

  • This paper proposes an adaptive controller for partially known system and applies to a two-wheeled Welding Mobile Robot (WMR) to track a reference welding path at a constant velocity of the welding point. To design the tracking controller, the errors from WMR to steel wall is defined, and the controller is designed to drive the errors to zero as fast as desired. Additionally, a scheme of error measurement is implemented on the WMR to meet the need of the controller. In this paper, the system moments of inertia are considered to be partially unknown parameters which are estimated using update laws in adaptive control scheme. The simulations and experiments on a welding mobile robot show the effectiveness of the proposed controller.

  • 나이모닉 일체형으로 사용되고 있는 선박용 2 행정 저속엔진의 배기밸브 스핀들을 고온, 고압, 배기가스 및 반복 충격 하중에 노출된 스핀들의 Head부분은 기존의 나이모닉 소재를 적용, 기존 재질의 우수한 성질을 유지하고 설계적으로 나이모닉 소재의 적용이 불필요한 Stem부는 오스텐나이트 계열의 SNCrW 소재를 사용하여 관성마찰 용접 방식으로 접합하여 제품을 제작하고, 접합부의 미세조직 관찰, 성분분석, 인장, 경도, 피로시험 등의 기계적, 금속적 특성평가를 통해 마찰용접제품에 대한 신뢰성을 확인하고 양산 생산을 위한 기술적 토대를 마련하였다.
