A Study on the Manufacturing of Hypereutectic Al-Si Alloy Modifier by Mechanical Alloying Process and its Modification Effects (기계적합금화법에 의한 과공정 Al-Si 합금 미세화제 개발 및 개량효과에 관한 연구)

  • Recently Al-Cu-P alloys are used to refine primary Si of hypereutectic Al-Si alloys. Because it has inside AlP compound that acts as nucleation site in the melt, Al-Cu-P alloy has good refinement effect in lower holding temperature and after shoter holding times. In this study Al-Cu-P refinement agent was made by mechanical alloying method. When Al-13.5wt%Cu-1.5wt%P was alloyed mechanically for 30hr in Ar atmosphere by high energy ball mill, it had the refinement effect that showed primary Si size of about $30{\mu}m$ in Al-20wt%Si at $760^{\circ}C$, treated for 15min.

Microstructural Characteristics of SiC Particle Reinforced Aluminum Alloy Composite by Squeeze Casting (Squeeze Casting에 의한 SiC 입자강화 Al합금기 복합재료의 미세조직 특성)

  • In this study, the microstructural characteristics such as primary silicon, eutectic silicon, $SiC_p$ dispersion behavior, compound amount and Si solubility in $Al/SiC_p$ composite fabricated by the squeeze casting under various conditions were investigated systematically. As applied pressure(MPa) increases, cooling rate and compound amount are increased. In gravity casting, the cooling rate of hypereutectic composite is slower than of hypoeutectic composite by exothermic reaction of primary Si crystallization. But the cooling rate of hypereutectic composite is faster than that of hypoeutectic composite fabricated by same applied pressure, because amount of primary Si crystallization in hypereutectic composite was decreased, on the contrary, primary ${\alpha}-Al$ in hypoeutetic composite was increased due to increase of Si solubility in matrix by applied pressure. The crystalized primary silicon in hypereutectic composite fabricated by squeeze casting become more fine than that in non-pressure casting This is because mush zone became narrow due to increase of Si content of eutectic composition by pressure and time for growth of primary silicon got shorter according to applied pressure. It is turned out that eutectic temperature and liquidus are decreased by the increasing of squeeze pressure in all the composite due to thermal unstability of matrix owing to increasing of Si solubility in matrix by the increasing of applied pressure, as indicated in thermal anaiysis(DSC) results.

  • The objective of this study is to investigate on manufacturing Al-scrap into hypereutectic Al-Si alloy by using electromagnetic force. The Fe element in the aluminium scrap was controlled by intermetallic compound method and using EMF(electromagnetic force). The most lumped compound was found after 10min holding at $690^{\circ}C$. A number of segregated compound was revealed when imposed to EMF at 30A. The refinement of primary Si particles was achieved by EMF stirring. Primary Si particles were refined and spheroidized most of all with the magnetic intensity of 180G for 10 min.

  • The effects of changes in microstructure of Si phase on the thermal expansion coefficients(CTEs) and tensile properties of the hypereutectic Al-Si foundry alloy(A390) were investigated experimentally. Specimens were prepared by various fabrication processes, such as a permanent mold casting, a squeeze casting and a spray casting process, and subsequently hot-extruded. CTEs of the spray-cast specimen were found to be about 10% lower than those of the permanent mold-cast specimen, and the CTEs of the hypereutectic Al-Si alloy(A390) were changed proportionally with the size of Si phase. Ultimate tensile strength of the spray-cast and hot-extruded specimen was dramatically improved about 100% with improved elongation, compared to that of permanent mold-cast specimen. These improvements are mainly attributed to the reduction in size and aspect ratio of the brittle Si phase, and the elimination of the microvoids/porosities formed during casting.

Measurement of Lattice Parameter of Primary Si crystal in Rheocast Hypereutectic Al-Si Alloy by Convergent Beam Electron Diffraction Technique (수렴성빔 전자회절법을 이용한 리오캐스팅시킨 과공정 Al-Si합금에서 실리콘초정의 격자상수 측정)

  • The morphological changes of primary solid particles as a function of process time on hypereutectic Al-15.5wt%Si alloy during semi-solid state processing with a shear rate of $200s^{-1}$ are studied. In this alloy, it was observed that primary Si crystals are fragmented at the early stage of stirring and morphologies of primary Si crystals change from faceted to spherical during isothermal shearing for 60 minutes. To understand the role of Al dissolved in the primary Si crystal by shear stress at high temperature, lattice parameters of the primary Si crystals are determined as a variation of high order Laue zone(HOLZ) line positions measured from convergent beam electron diffraction(CBED) pattern. The lattice parameter of the primary Si crystal in the rheocast Al-15.5wt%Si alloy shows tensile strain of about 5 times greater than that of the gravity casting. Increase of the lattice parameter by rheocasting is due to the increased amount of Al dissolved in the primary Si crystal accelerated by shear stress at high temperature. The amounts of solute Al in the primary Si crystal are measured quantitatively by EPMA method to confirm the CBED analysis.

  • 과공정 알루미늄 실리콘 합금 (Hypereutectic Al-Si Alloy, A390)은 내마멸성 및 우수한 강성에 의해서 자동차 부품에 많이 사용되고 있다. 본 연구에서는 초음파 진동 절삭에 의한 과공정 알루미늄 실리콘 합금의 가공성과 실리콘 석출의 실험적 연구를 수행 하였다. 최적 공구와 가공조건의 선정 실험을 통하여 보다 효과적인 초음파 진동 절삭을 수행하였으며, 과공정 알루미늄 실리콘 합금의 가공 표면거칠기와 실리콘 석출은 절삭속도와 절삭깊이와 밀접한 연관성을 갖고 있다.

  • Hypereutectic Al-25Si alloy, which is expected to be applied to the cylinder-liner-part of the engine-block of an automobile due to its excellent wear resistance, low density and low thermal expansion coefficient, has been fabricated through a spray forming process. The obtained microstructure of the hypereutectic Al-25Si alloy appeared to consist of Al matrix and equiaxed Si particles of average diameter of 5-7 mm. To characterize the deformation behavior of this alloy, a series of load relaxation and compression tests have been conducted at temperatures ranging from RT to $500^{\circ}C$. The strain rate sensitivity parameter (m) of this alloy has been found to be very low (0.1) below $400^{\circ}C$ and reached maximum value of about 0.2 at $500^{\circ}C$. During the deformation above $300^{\circ}C$ in compression, strain softening has been observed. The diagram of extrusion pressure vs. ram-speed has been constructed. The extrusion has been successfully conducted at the temperatures of $300^{\circ}C$ and above with the ratio of area reduction of 28 and 40 in this study.

Wear Behaviors of Gas Atomized and Extruded Hypereutectic Al-Si Alloys (가스분무 공정에 의한 과공정 Al-Si 합금 분말 압출재의 마모 거동)

  • Wear behaviors of gas atomized and extruded Al-Si alloys were investigated using the dry sliding wear apparatus. The wear tests were conducted on Al-Si alloy discs against cast iron pins and vice versa at constant load of 10N with different sliding speed of 0.1, 0.3, 0.5m/s. In the case of Al-Si alloy discs slid against the cast iron pins, the wear rate slightly increased with increasing the sliding speed due to the abrasive wear occurred between Al-Si alloy discs and cast iron pins. Conversely, in the case of cast iron discs against Al-Si alloy pins, the wear rate decreased with increasing the sliding speed up to 0.3m/s. However, the wear rate increased with increasing the sliding speed from 0.3m/s to 0.5m/s. It could be due to adhesive wear behavior and abrasive wear behavior_between cast iron discs and Al-Si alloy pins.

  • Microstructural characteristics of semi-solid state processed hypereutectic Al-Si alloys have been investigated. Main concern of the present study is to investigate the effects of P and Sr addition on the size and morphology change of the primary Si particles. Refinement of the primary Si particles was observed with the addition of P and Sr at the early stage of semi-solid state processing, but such a refining effects became negligible resulting in Si particles with a near-spherical morphology with continuous stirring. This implies that the microstructural transformation mechanism became more dependent to stirring effects than to the alloying effects during semi-solid state processing. Brittle fracture and agglomeration were proposed as the mechanisms for microstructural alterations during semi-solid state processing.

  • Microstructural characteristics of hypereutectic Al-Si alloys during reheating at semi-solid temperature have been investigated. The size and morphology of primary Si particles in wedge-type mold-cast ingot has been compared with hot-rolled sheet and Si particulate reinforced Al composite. Effects of P and Sr addition on the morphological changes of primary Si particles have been also investigated. Observation of the solidification microstructures of the wedge-type mold-cast ingot at different cooling rates showed that alloying elements such as P and Sr affect the morphology of Si particles, especially in the area solidified at a slow cooling rate. Negligible change in the size of primary crystals was observed after reheating experiment, but ${\alpha}-halo$ formed around the Si particles and fine particles of Si precipitated in the surrounding area of the Si particles. In addition, there seemed to be no coarsening with increasing of holding time and the region of ${\alpha}-halo$ being decreased. Nucleation and recrystallization was accelerated with addition of alloying elements during hot rolling resulting in a decrease of primary Si particle size. In the case of extruded specimens, morphological change of primary Si particles was not observed after reheating. No ${\alpha}-halo$ formation was observed in Si reinforced Al composite because of the oxide film formed on the Si particles which acted as a diffusion barrier between substrate and the primary Si particles.
